informe anual annual report 09
letter from the chairman
Iñaki López Gandasegui Presidente/ Chairman
In 2009 the aeronautics industry was hit by the crisis. The drop in air traffic had a knock-on effect, reducing companies' earnings and bringing
about a drastic overhaul in the air transport industry. The lower demand for aircraft led to an across-the-board drop in turnover for the entire
civil aviation industry.
Against this backdrop, Aernnova's assembly and manufacturing volumes went down. However, although its turnover dropped by slightly over
20%, the company's attributable profit remained positive, at ¤2.3 m.
Apart from the widespread fall in demand, the euro-denominated turnover also received a negative impact from the exchange rate, as the
euro weakened against the dollar by an average of 7% during 2009.
Nonetheless, the aeronautics industry is thriving, driven by programmes for developing new aircraft. In 2008, we were awarded the A-350
contract. Then, in 2009 we won the development engineering contract for the central box of the Bombardier C-series. This consolidated our
position as a tier-1 supplier specialising in composite aerostructures. Running both programmes at the same time meant that our R&D investment
in 2009 was greater than 20% of our turnover. Despite the crisis, Aernnova has thus continued to lay sound foundations for its future, obtaining
contracts that lock us in as a leading-edge company in this industry.
In 2009, we also continued to extend our international footprint, furthering the operation of our plants in Mexico and setting up a business in
Rumania for manufacturing tooling and metal components.
One could conclude that in 2009 the factors beyond our control (the crisis, the dollar) were not favourable, but the ones that were have shown
excellent performance (capacity to attract new projects, R&D investment, management). For Aernnova, this has offset the general gloom in
the world economy and has helped to shore up our business plan.
In 2010, the contraction in the industry should start to flatten out and the original equipment manufacturers (OEMs) will initiate recovery for
2011. These forecasts seem to match the improvement we have already observed in air traffic and several economies' growth estimates for
2011.
For Aernnova, 2010 will be a year in which we will be focusing on all the factors that we can directly influence. Specifically, we will be
modernising our plants, rolling out our development schedules for the A-350 and the C-series, whilst increasing our activity in countries outside
Spain. Our goal is to shore up our current activities and prepare our new programmes in order to take advantage of the upturn expected during
the next few years, whilst persisting in our ongoing drive to find new contracts.
1. hitos relevantes
outstanding milestones
In the summer of 2007, as the USA was struggling to emerge
from the financial turmoil that would soon hit the world
economy, Aernnova took the decision to set up operations
in Mexico. This strategic decision was aimed at boosting
the company's competitiveness, reflecting a widespread shift
towards greater globalisation of production in the aeronautics
industry.
The aeronautics market in the USA is still the largest in the
world. Its share in the total world market will remain at
around 30%. It also headquarters some of the key original
equipment manufacturers (OEMs), such as Boeing, Bombardier
and Sikorsky, as well as smaller aircraft manufacturers and
several best-in-class suppliers to the OEMs. It therefore
made sense to be closer to this market, which was easily
accessible from Mexico after it joined the North America
Free Trade Association (NAFTA) with the USA and Canada.
Another factor in the decision was the company's search to
attain a ¤/$ mix that could offset the forex exposure on its
income statement. The initiative has shown itself to be more
than justified in view of the enormous volatility of both
currencies since the summer of 2007. The exchange rate has
oscillated at intervals of $1.35-$1.60-$1.21 to the euro.
15
16
informe anual annual report 09
Mexico also offered a level of industrial development and
a skilled labour force that were conducive to our aims to
improve competitiveness. The choice of the state of Querétaro
as the location for our plants came later. It had excellent
relations with the Basque Country in Spain and had shown
itself to be friendly towards the aeronautics industry, with
specific training programmes and a large supply of industrial
infrastructures to encourage its development.
Aernnova signed its agreement with the Querétaro
government in September 2007. It had its aerostructure
assembly plant in operation by March 2008 and by October
2008, its metal components plant opened. In just one year,
it was able to build these plants, equip them and provide
preliminary training to the workers in Querétaro and in Spain.
It was also awarded EN9100 certification for both plants.
The total investment in the two plants was $44m. They cover
a surface area of 27,100 m2 and provide work for 250
employees.
The ceremony to open the plants was attended by Felipe
Calderón, President of the Mexican Republic, and by the toplevel
representatives of the Querétaro regional government,
headed by Francisco Garrido, the state governor.
The first product to come off the assembly and production
lines were the EMBRAER 145 nacelles, the horizontal and
vertical stabilisers for the BOMBARDIER CRJ700/900 and
some elements for the Sikorsky 92 ATT helicopter fuselage.
During 2009, Aernnova has won a new order from VOUGHT
to manufacture metallic sheet metal and machined
components and subsets for the Blackhawk helicopter.

otros hitos 2009 other key events
in 2009
During 2009, against a backdrop of widespread economic
crisis, the aeronautics industry has continued to make further
advances in technology. This has enabled Aernnova to win
a contract to participate in the development and manufacturing
of the new Bombardier model C-series. Despite the tough
market situation, Aernnova was awarded a work package in
the Eurocopter Super Puma.
The C-series is a new family of planes with between 100
and 149 seats. Bombardier launched this model to align itself
with a tendency in the market to reduce aircraft weight,
enhance fuel consumption and thereby minimise
environmental impact. The model will cut back CO2 emissions
by 20% and NOx by 50%.
Aernnova will participate in the development and
manufacturing of the central wing box as a tier-1
subcontractor. The work package incorporates composite
materials and the production processes using them. Our
company will contribute its know-how in product design and
industrialization. Aernnova is also responsible for the
qualification of the latest-generation carbon fibre that will
be used in manufacturing the products.
This programme will expand the company's industrial capacity,
incorporating automation technologies for composite-part
production, with automated tape laying and hot forming
processes.
Desde mediados de 2009 Aernnova Engineering Services
(AES) suministra servicios de cálculo y diseño de nacelles
a Goodrich Aerostructures Group (San Diego).
Since mid-2009, Aernnova Engineering Services (AES) has
been providing engine nacelle design and stress analysis
support to Goodrich Aerostructures Group of San Diego.
The initial support involved critical thrust reverser structures
of the Pratt & Whitney PW1000G Geared Turbofan engine,
in its application to the Bombardier C-series and the
Mitsubishi Regional Jet. Beginning in January 2010, AES
also has been asked to address an extremely challenging
and time-critical optimization of fan cowl components of the
Boeing 787 Dreamliner.
Using an approach that coupled hand-picked engineering
teams with carefully selected team management, Aernnova
has addressed these challenges in a manner that effectively
and efficiently met demanding Goodrich requirements and
design review deadlines, with minimum required oversight
by Goodrich engineers. We anticipate the success of these
initial engagements to lead to additional near-term
opportunities for Aernnova Engineering Services in support
of Goodrich Aerostructures Group, as more new nacelle
programmes come online in a recovering aerospace market.
The Manufacturing Engineering activities have included
various projects for companies within the Aernnova group
and its traditional direct customers. The automatization
applied to the manufacturing of composite materials has
been consolidated, especially the production of carbon fibre
components.
SERRA has continued activities for developing carbon fibre
extrusion systems. A new extrusion machine has been made
to manufacture the profiles for Airbus. Work has also been
done to improve the electric pallets and software in Stage
vehículo no tripulado.
7 of the A-380 HTP, for different configurations of this Airbus
plane. The platforms for the installation of the horizontal
stabiliser in the A380 have been modified and the PLC
software updated.
In 2009 our collaboration with EADS-CASA on new projects
has increased. The off-line programming of the new unmanned
vehicle was one of the most important of these. This project
automatically generated the ISO control program from the
CATIA files and the drilling point mapping. The scope of work
included the engineering work for the first-article simulation
and inspection. It is aimed for the drilling on the wings for
the new model of the unmanned combat air vehicle (UCAV).
We have continued to work on the implementation of the
wing drilling facilities for the Eurofighter-2000 and the F5B,
having finished the facilities for the SERRAMEC parallel
cinematic robot in the EADS-CASA Getafe factory. These
facilities, with 60 metres of press bed, provide superb
flexibility, precision and speed of execution.
Ingersoll-Boeing have been working on the duplicate universal
holding fixture (UHF) for the Boeing 787 wings. This has
meant developing a flexible utility to grip the carbon fibre
skins so that they can be drilled. This PogoBed utility gives
Boeing an installation with the advantages of flexible tooling,
plus the robustness of an installation with passive elements
that are regulated by the drill head. This reduces the cost of
the process.
There has been intense simultaneous engineering work done
with companies within the Aernnova Group, reflected in
numerous projects. These include the projects for the new
Illescas plant (Toledo), which has a large-size machine for
hot forming the carbon-fibre parts for the A350. Another
smaller hot-forming machine has also been begun, along
with a heating machine for RTM technology moulds for the
23
24
informe anual annual report 09
“soporte técnico a Operadores”.
proveedores.
ICSA facilities in Toledo. We also began a stringers rotator
for the A-350 HTP for ICSA.
Other companies and activities in the group have also been
active: Hegal and Moasa, with the implementation of various
tooling for aircraft assembly; the C-series programme with
various engineering tooling projects for hot forming, cocuring,
assembly of ribs and rear spars, and the stringers
rotator.
2009 was a year of excellent collaboration for AME in
consultancy services with companies outside the Aernnova
group. Various lean manufacturing projects have been set
up with companies in the aeronautics and wind-power
industries, along with the definition of industrial installations
and assembly, especially in painting and treatments.
In its Product Support activity, EMBRAER awarded
IKARUS/AERNNOVA the prize for best supplier of 2009 in
"technical support for operators" category. This prize carried
great professional prestige, with over 200 suppliers competing
for it.

Aernnova is a first-class supplier in the aeronautics industry.
It places a premium on quality in each and every aspect of
its activity. The technological standards of this industry
demand a high level of quality assurance in all products.
Compliance with these requirements means that the quality
in the management processes must be extended throughout
the organisation.
A company can only sustain its Tier-1 rating if it has efficient
financial management, excellent quality in human resources
and suitable production technology. This means taking care
of the environment both inside and outside the plants, with
scrupulous respect for the international and domestic
legislation on matters as diverse as human rights, labour
rights, compliance with environmental and health standards,
and compliance with economic obligations (wages, taxes,
etc).
The ultimate aim of good management is to guarantee the
sustainability of a company that is providing a significant
amount of quality employment and is contributing to R&D in
all the places where it operates, either in terms of the design
One of the characteristics specific to the aeronautics industry,
which is an important contributor to the societies in which
it operates, is that it is labour intensive and employs
well-qualified professionals. Of the 3,526 employees in
Aernnova at the end of 2009, 42% have university or
professional qualifications and 55% have gone through
vocational training courses. Over 25% of the Aernnova staff
are working in engineering. In 2009, the companies R&D
investment was over 20% of its billing revenues. This activity
is pursued in several different regions, which means that
the company can become a channel for identifying knowledge
and best practices in each region and extending them
elsewhere.
During 2009, the company has invested heavily in creativity
and the retention of talent. It has developed training
programmes attended by the equivalent of 84% of the staff,
with more than 62,000 hours of study.
In employment and training, Aernnova continues to work
with universities, non-profit institutions and vocational training
institutes, offering internship programmes for recent
graduates.
In the prevention of risks at work, the company's policy
focuses on continuous improvement. This policy is rolled out
with a PRL management system integrated within the
company's quality and environment system, which has been
designed according to the OHSAS 18001 standard.
AERNNOVA has mainstreamed prevention in all its areas of
decision making and at all reporting levels. Its in-house
prevention service comprises nine technical experts with
high-level qualification in the Prevention of Risks at the
work place. This service assesses potential risk profiles that
any of our projects, programmes and processes might entail,
investigating anything that might affect the safety and health
of Aernnova employees.
In our everyday operations, we have been establishing
ambitious annual targets for the prevention of any damage
to health that might be caused by certain activities. To this
end, we do preventive activity monitoring and collate the
results using specific indicators.
The work has managed to bring down the accident indicators
(incidence and frequency) by 10% year on year over the last
three years.
During 2009, over one hundred people received advanced
training in Active Ergonomics. This has led to a significant
improvement in our employees' health.
Aernnova's focus on the sustainability of its business plan
entails a significant effort to expand and consolidate its
international footprint in line with the OEMs' strategies. The
group has set up new production and engineering centres
and adapted its supply chain in order to diversify its
international profile.
This expansion has been accompanied at all times by the
extension and development of its Corporate Quality System.
Having such a system in place ensures that all its centres
maintain the highest quality standards.
Its efficacy is reflected in the growing number of Aernnova
companies and businesses that have received the EN9100
certification for the aerospace industry. In 2009, this was
granted to the Aernnova production centres in Mexico (the
structures plant and the metal components plant) and the
engineering centre located in the United States. Along similar
lines, the structures plant in Mexico has joined the EASA 21
In order to consolidate its presence in the defence aerospace
industry, PECAL/AQAP 2110 certification has been obtained
from the Ministry of Defence, through its armaments and
material department.
Aernnova has had an awareness-raising campaign to make
workers understand the importance of environmental issues.
The group is developing and implementing a specific system
to manage quality, the environment and accident
prevention in all its companies.
It has already successfully implemented improvements
proposed by employees, such as the re-use of sealant
cartridges. Staff with ideas can use the IDEM internal
communication channel to pool best practices.
One of the greatest achievements in its environmental policy
was the progressive reduction in emissions of volatile organic
compounds from cleaning solvents during 2009. This was
done by re-using the cleaning solvent, thereby reducing both
the solvent and the paint residues.
In certain applications, rather than using solvents, employees
now employ cloths that trap dust.
We have also maintained our drive to optimise cutting of
cloth previously impregnated with carbon fibre. This
significantly reduces the consumption of one of our principal
raw materials.
We are gradually implementing electrostatic painting in
several different programmes. So far, this has brought down
paint consumption by 40%.
Aernnova also maintains close contacts with its
customers and suppliers, constantly pooling information
with them to ensure compliance with the European Regulation
on Registration, Evaluation, Authorisation and Restriction of
Chemicals (REACH).
In April 2009, its ISO 14001 certification was renewed and
its scope extended to the INTECAIR and GMAPSA plants.
All the Aernnova production plants in Spain are now certified
as fully environmentally compliant.
The group's industrial relations are being kept on a normal
footing, despite the need to reduce the headcount in several
different plants in Spain. This is being done in accordance
with prevailing Spanish labour legislation. The company has
endeavoured at all times to minimise the impact of these
reductions on its work force and to maintain the manufacturing
lines by adapting current programmes to the circumstances
in the environment and seeking out new work loads.
However, this has not entailed any breakdown in the ongoing
dialogue with workers' representatives, which has flowed
normally. As the economic environment improves and the
company's efforts to bring in new business, with new work
loads, bear fruit, we should start out on a period of more
and better quality employment.
It is a very competitive type of helicopter in the market
because of its durability and performance in extreme climates.
It is used for such purposes as transporting passengers to
and from oil rig platforms and for search and rescue (SAR)
missions. Aernnova has delivered 135 shipsets of parts for
the S-92 version and 6 shipsets of parts for the H-92 version
to date. The H-92 version has a hinged Tail section and was
initiated in late 2008, is undergoing certification and is
expected to enter into service by 2012.
This model is a new family of commercial aircraft launched
by Airbus in the market of 260 to 370 passengers as
competition to the Boeing 787. It is also expected to replace
the A330 and A340 models currently in service. With this
new product Airbus is answering the demand for an aircraft
with long range capabilities and high flexibility in operation.
On the other hand Airbus still maintains a commonality
between the A350 and the rest of its products with the
philosophy of a family of aircraft.
Different to previous Airbus programs, the A350 will be
developed and produced equally by Airbus and a small number
of industrial partners called ‘Tier 1’ sub-contractors (Aernnova
being ono of them) that each will have responsibility for its
corresponding work package.
An additional challenge assumed by Airbus in this program
is the commitment to the environment. From a technological
viewpoint the A350 program incorporates enormous amounts
of new material technologies making this the first commercial
airliner in history with more than 50% of the structure from
composite materials in this way reducing the weight and so
the CO2 emissions.
Aernnova was chosen by Airbus as one of the ‘Tier 1’ subcontractors
for the complete design and manufacture of the
Horizontal Stabilizer and Elevators. These parts, traditionally
made in-house by Airbus in its Spanish facilities, gives
Aernnova a qualitative leap forward in the internal
responsibility for design and certification of parts from
composite materials. Also are incorporated several new
technologies in the fabrication processes of the parts such
as automated tape laying (ATL), hot forming and resin transfer
moulding (RTM).
The schedule for the program places the entry into service
of the first model A350-900, optimised for 300 passengers,
by the year 2013. The conceptual design phase, based on a
concurrent engineering format, was begun by Airbus and the
associated companies in Toulouse during 2008 and continued
during 2009 in the facilities of the responsible site (for
Aernnova in Getafe). 2010 should see the finalised detail
design of the parts and the fabrication of the necessary tools
and equipment for their manufacture leading to the start of
detail parts fabrication. The assembly of the first aircraft is
planned to take place on the FAL (Final Assembly Line) in
Toulouse during 2011. First flight is scheduled for early 2012
leading to the 18 months certification program.
I+D+I
estructuras inteligentes.
avanzadas y Structural Health Monitoring.
R+D+I
During 2009 AES has continued the development of its
principle lines of R+D+I which comprise new methods for
design and analysis of aircraft structures, the design of new
structural configurations, the definition of new materials and
processes and the set-up of intelligent structures.
AES across three offices (Vitoria, Madrid and Ann Arbor
(USA)) has participated in several diverse programs, financed
by various organisations that are regional, national and
international and collaborating with other companies from
the industry, universities and technology centres.
During 2009 AES saw the confirmation of our participation
in the Smart Fixed Wing Aircraft (SFWA) project which is
part of the Clean Sky program. Through this Aernnova has
been incorporated as an associate member in the discussions
of the environment and flight.
In the field of UAV’s, and also continuing with our activities
within the CENIT ATLANTIDA, AES within the consortium
SINTONIA has begun a series of related tasks on diverse
aspects of UAV’s from the investigation of new materials to
aspects related to the power plant. This project is being
financed by CDTI.
Also financed by CDTI, the project ICARO encompasses many
of our principle technological challenges. These include
advanced techniques in the production of composite
structures, virtual testing, the study of advanced configurations
and Structural health Monitoring.
In the area of materials and processes we have completed
the project RAMPE. This program, realized in collaboration
with the other principle technology centres and aeronautical
manufacturers of Spain (ITP, Sener, CESA, etc.) was aimed
to reduce the environmental impact of the processes involved
in aeronautical structures manufacture (principally the recovery
of cadmium and elements containing chromates).
In the area of developing intelligent structures 2009 was a
year of consolidation for the project MARVEL that translated
our experience and knowledge in the aeronautic sector to
the space sector. In this respect we have continued with our
participation in the European projects focussed on the
structural monitoring of structures, both metallic and
composite and the control of vibration TATEM, FRIENDCOPTER
and ADVICE.
Within the design of aeronautical structures are highlighted
the projects ALETA and ACOPTER, financed by the Gobierno
informe anual annual report 09
Also during 2009 Serra Soldadura has continued with the
development of its main lines which are R+D for the
automation of fabrication processes for the aeronautic sector
like for example improving operations of Kinematic robots
and with the system Scan5D improving quality control through
3D reverse vision.
One of the main landmarks during 2009 was the setting in
place of the 2010 - 2011 plan for the reorientation of
fabrication using efficient production systems related to
composite materials, a project that is supported by the
Ministerio de Industria, Turismo y Comercio. This plan has
as its objective the implementation of a universal system of
Hot Forming composite parts destined for the production of
divers aircraft assemblies such as the Skin Panels of the
Horizontal Stabilizer, Spars, Ribs, Rudder Skins with Stringers,
giving added value in capability, quality, modularity and
customization. The end object of the plan is to obtain a
standard product that is competitive in price with the added
value and quality that makes it competitive with rival products
at an international level.
Of note is the start of a project whose object is to find a
universal solution for the generation of CNC programs and
their simulation in a parallel kinematic database. It will
gather the data directly from the Catia model and generate
the ISO NC program and its simulation. This project is backed
by the CDTI.
Finally a mention of AME who, in 2009, participated in the
Manufacturing Engineering input to the demonstrators design
for the SWFA (Smart Fixed Wing Aircraft) as part of the Clean
Sky program.
