Test Probes
Design of
Test Probes
Spring contact probes
single
are used for electrical testing of printed boards,
printed-board assemblies and components as well as
wiring fields in the corresponding test adapters.
Where test probes are used in special test modules
dual
they can also be applied for the testing of connector cable
systems.
Purpose/Design/Materials
The typical design of the different functional principles of
PTR test probes is illustrated in Fig. 1.
Barrels
are either drawn from bronze or nickel silver, or are
turned from brass. They are gold plated to improve
their electrical and anti-corrosion characteristics.
6
Plunger Guide
turning secured high current
Plungers
hollow
plunger
are made of hardened steel for maximum useful life.
The significant feature here is a versatile range of
effective probe heads, such as pointed tips.
The plunger material is copper beryllium (CuBe) for
the highest specification with regard to electrical
conductivity over a long product life. Spring contact
probes with copper beryllium plungers are ideal for
measuring applications, both where there is low
potential difference and in peak current testing.
Plungers are alternatively enhanced with various
layers of precious metal to meet additional anti-corrosion
and abrasion requirements and give extra electrical
conductivity and contact properties:
Hard gold
has surface passivity, making it ideal for electrical
contacts with hig chemical durability. With a hardness of
up to 200 HV there are limits to its abrasion-resistance
properties. Under favourable conditions, where radial
movement is avoided, for example, its resistance to
abrasion can be positively influenced. Volume resistance
can then be regarded as constant.
Rhodium
is one of the so-called platinum metals. Because of its
extreme hardness, measuring up to 1000 HV, it is highly
resistant to wear and tear. However, the trapped oxygen
makes the individual layers rather more brittle.
This factors is countered by reducing layer thickness,
although any damage to thin and brittle rhodium layers
can lead to a deterioration of their intrinsically good
electrical contact properties.
Nickel
a distinction must be made here between electroplating
and chemical plating (plating without current).
Electroplated Nickel
is characterised by extreme purity and a shiny metallic sur-
face. However, there are limits to its application because
of its inadequate adherence to contour and
the brittleness of its layers caused by oxygen. These are
typical features of electrolytic plating.
Chemical nickel
trueness to contour and excellent adhesion to the
underlying shape together with good chemical resistance
are the distinctive features of chNI. Its hardness can be
influenced in certain areas and can amount to 700 HV. The
contour-true plating means that even the problematic
7
sharp tips of the probe heads, with their high degree
of penetration, can be upgraded. Because of their
phosphorous content the electrical properties are less
favourable than in the case of gold or rhodium. With
regard to surface hardness chNi lies between Au and Rh.
The fact that layers are thicker means that is has better
abrasion resistance than rhodium. Considerably better
surface quality is achieved by chemical plating than by
electroplating, with the immersion which this requires.
Types of Receptacles
Fig. 3
Springs
are manufactured from high-quality spring steel wire,
with gold or silver being used for the surface. The
operating temperature range of -30 °C to +120 °C also
determines the operating temperature range of the
whole spring contact. The rated spring power of the
spring contact probe is in relation to the working travel
(4/5 of the max. travel).
Receptacles
are inserted permanently into the respective probe
location boards, so that worn-out spring contact probes
can be replaced without any wiring work. Various
receptacle types are available for wiring in the adapter
(fig. 1). Bronze, nickel silver or brass are used as basic
materials. Receptacles are gold plated to improve their
electrical properties and protect them against corrosion.
to ensure that the receptacles are fitted correctly in the
probe location boards the assembly holes must be drilled
with the greatest precision. The drill bit diameters speci-
fied on the data sheet reflect our own experience and are
based on the following pre-conditions:
Use of hard-metal bits
Drill speed of 26.000 - 35.000 rpm
Rate of advance of 0,6 - 0,8 m/min.
Material as specified on the data sheet
Thickness of probe location board 10,0 mm
Drilling with automatic removal of shavings
Where these pre-conditions are not adhered to, different
diameters could result. We recommend trial drilling.
Quality and Service Life
during electrical testing, test probes are subjected to
extreme demands with regard to performance and
service life. With PTR test probes every phase of the
production process, from the development to the
delivery stage, is subjected to the most stringent controls.
Quality assurance in accordance with EN 29001/DIN ISO
9001 guarantees the highest manufacturing standards.
Spring contact probes are subjected to loadchange tests
for purposes of optimizing materials, design parameters
and manufacturing processes. Performance and service
life are subject to continuous monitoring in our reliability
testing facilities.
Our laboratory tests indicate that depending on dimen-
sions and
application, PTR test probes have a
service life of between 100.000 and
1 million load changes.
As a rule the service life of a spring
contact depends on the following
factors:
Spring power in relation to spring
diameter
Correct axial load, avoidance of lateral stress
Observance of the recommended working travel
Correct insertion of the spring contact in the
receptacle
The extent of negative ambient influences such
as dirt, humidity, aggressive materials and
temperature extemes.
Contact-making in current/-voltage-free state
current load
9
Of course real durability also depends on the respective
demands of the user, involving for example the limits on
volume resistance, the level of dirt and the operational
characteristics involved.

Applications as for G, but the undercut shape means that dirt is
guided outwards.
Form Q5
three-point crown, self-cleaning
Application as for Q, with additionally favourable distribution of
force over the contact points.
Form V
lance
Tip with extra penetration of open and closed throughplating, and
for level contact surfaces. Penetrates flux and dirt.
Form Y
spade
For application with test probes in connector systems.
11
Lateral play/pinpointing
(test point accuracy)
lateral play in assembled test probes is caused by the
necessary manufacturing tolerances found between
plunger and barrel. The result is that during application
the tip of the probe can get out of alignment.
The extent of the lateral play at the tip of the probe also
depends on plunger length and on the type of plunger
guide (dual or single) used. The longer the guide and
the shorter the spring, the less this lateral play will be.
In determining test point accuracy, the tolerances present
in the test adapter being used (play, displacement of the
receptacle assembly holes) must be taken into account.
Optimal pinpointing is achieved by a combination of
spring contact probes with the shortest possible travel,
double plunger guides and minimal adapter tolerance,
or even perhaps the use of plate guides.
The influence of lateral play on test point accuracy can,
depending on the spring contact probe series and tip style
being used, be reduced to 0.8 mm.
Cable Test
Especially for testing cables PTR
offers a wide range of switching pro-
bes, probes with thread and push
back probes.
All are available with a number
of different tipstyles.
Presence Test for ICT
Series 1025 with headstyle C2S is designed for presence
test. The plunger is equiped with an isolation cap and
prevents the plunger from hitting the test pad area in
case of absence of a component.
Presence Test with
Switching Test Probes
PTR switching test probes are working on the principle
„closer“. The test probe closes a circuit after a defined
„switching travel“. In addition to the standards PTR offers
a variant with an isolated head.
Application:
0-potential when contacting with plastic head
presence test of components or connectors, mostly
for cable test – secondary locking or plastic units
variable height adjustment from 0 – 5.0 mm
13
Detecting bent pins
For detecting bent connector pins, special tipstyles
with insulators are designed. They avoid electrical contact
to the plunger and give no go signal to the system.
Dimension and shape of insulator and plunger will be
adjusted to the connector´s configuration.
Position Test
Test Probes for Position test are designed to detect
the right position of the sockets inside of a connector.
The special head of the probe is equiped with a plate
that sets up on the connector housing. The height of the
edge is specified exactely according to the max. depth
the socket should have.
When the test probe do not make a contact to the socket,
because it is missing or not in right position, the testsystem
gets an information about a defect connector.
Switching Test Probe –
Easy Replacement Design
The new PTR receptacle system for switching test
probes offers the possibility for rapid probe replacement
without desoldering the wire. The wire has to be soldered
once to the connector pin of the receptacle.
The receptacle features an insulated dual-contact arrange-
ment that allows a probe to be fitted and replaced in the
receptacle without any wiring or de-soldering. This helps
reducing the time in the replacement process.
Switching Contact 3020/2GW5 –
interchangeable without soldering
For replacement of standard switching contacts in test
modules for testing harnesses of the automotive industry,
in case of maintenance you have a to remove the complete
module from the test table, to loose the wire and
solder it again.
The new PTR-System reduces the time for maintenance
considerable. The switching contact and the receptacle
are equiped with a special designed pin and a socket
inside of the receptacle. The wire can be soldered directly
at the connector pin of the receptacle – once wired it
must not be removed. The switching contact can be replaced
inside the receptacle without loose the wire again.
The special construction of the FK 4004/G reduces time
and costs of service and maintenance. The wire and
tube will be connected directly to the receptacle.
As the receptacle is wear resistant the wire and tube
must not be disconnected again. The pneumatic part
itself is interchangeable and will be screwed into the
receptacle. An o-ring seals the pneumatic insert and
the receptacle and makes both a functioning unit.
The Pneumatic Probe 4004/G
only operates in combination
with receptacle H4004/GR...
Sleeve Insertion Tools
are used for the trouble-free fitting
of sleeves in the assembly holes.
Operational steps:
1. Insert sleeve in the assembly hole.
2. Place insertion tool in the sleeve
and exert gentle pressure by hand.
3. Gently tap the insertion tool with
a light-weight hammer until the
sleeve is fitted up to the hilt or,
if a guide ring is used, up to the
required depth.
As an alternative, the insert can
be fitted into the chuck of a pillar
drilling machine and then pushed
into the probe location board either
manually or by advancing the
spindle. Advantage: smoother and
gentler than tapping with a hammer.
Disadvantage: more time-consuming.
Screw-type tools
permit threaded test probes to be
fitted into or removed from their
sleeves quickly, especially where the
smallest possible spacings
are being used.
