THIN SHEET METAL HAVE MET THEIR MATCH.
ALUMINIUM ARC WELDING WITH
TPS/i SYSTEM SOLUTIONS.
Modular in design, the capabilities of the Fronius TPS/i can be extended with
welding packages to meet the many challenges presented when welding light
metals. With PMC (Pulse Multi Control) the built-in penetration stabiliser and arc
length stabiliser will provide consistent penetration and faster welding speeds.
When you need to join exceptionally thin materials quickly, with virtually no
NEWS NEWS NEWS
CRITICAL MACHINERY MOVE FOR ADVANCED
AUTOMOTIVE TECHNOLOGY
From its humble beginnings as an
automotive engineering consultancy almost
40 years ago, AB Dynamics have become one
of the world’s leading suppliers of
automotove test systems, counting the
world’s 25 biggest car makers among their
customers.
In 2017, AB Dynamics completed the
build of a £9million, state-of-the-art 39,000-
square foot manufacturing facility and
headquarters in Middleton Drive, Bradfordon-Avon.
But with headcount doubling in
four years and business continuing to grow,
the company soon needed more space and
developed an Engineering Design Centre,
adjacent to its existing building.
Consisting of 15 machines, as well as
some ancillary items, the move to the new
Engineering Design Centre was a critical
facility move for the business, and there
could be no machine downtime. The
machines would be forming the hub for all
prototype design and production of AB
Dynamics’ world-leading robotics, ADAS
targets, and automotive testing and
measurement hardware.
AB Dynamics needed machinery movers
they could trust. Over the last 15 years, IES
have provided AB Dynamics with specialist
Export Packing services and during that
time, became familiar with IES’s machinery
move services.
AB Dynamics could continue businesscritical
production throughout the
lockdowns, with COVID risk assessments,
rigorous hygiene measures, and other
precautions being introduced very early in
the pandemic.
However, with fewer people allowed on
site, and health and safety a top priority, the
internal fit-out of the new location had to be
postponed. Therefore, the relocation was
delayed from December 2020 until April
2021, and operations continued within the
old toolroom.
Moving machinery is not an easy feat.
Especially when the machines are used for
very accurate applications, one wrong move
and the damage to production could be
costly, in both downtime and repairs. Throw
in a total weight of 20-tonnes for the
machines alone, and that can change the
technical complexity of the move even more.
But that did not faze IES, who have
extensive experience in factory relocations
and moving equipment, including regularly
packing and transporting AB Dynamics’ 17-
tonne Suspension Parameter Measurement
Machines (SPMM) from the factory floor to
customers.
The SPMM is a vehicle Kinematics and
Compliance (K&C) test machine. Providing a
reliable and accurate simulation of on-road
vehicle behaviour with the highest possible
measurement precision, it is the
development tool of choice for suspension
engineers and leading vehicle
manufacturers.
The machines for this phase of the move
were disconnected with assistance from an
IES electrician and relocated to the new
Engineering Design Centre. This included 2-
and 3-axis CNC mills, a CNC Turning
Centre, a fume extraction system and both
CNC and manual Lathes. As well as various
grinders, bandsaws, blast cabinets, and a
CMM measuring machine.
The move also included CNC Machining
Centres weighing 4.2-tonnes and 2.6-tonnes,
taking up 13ft x 9ft and 5ft x 9ft of operational
floor space, respectively. With these large
pieces of equipment essential to all prototype
and development work for all AB Dynamics’
projects, it was critical for the machinery to
be moved safely into their new positions.
Another challenge faced by IES was the
tight turning space on the main road leading
onto a steep slope at the Holt Road site
entrance.
With this found during a pre-move site
inspection, IES were able to prepare with an
experienced driver who could manoeuvre
skilfully around tight spaces, as well as
supply vehicles that could not only handle
the weight of the machines but avoid
grounding out when attempting the slope.
Forklifts and lifting equipment were also
supplied to enable the machines to be raised
onto timber bearers within the flatbed and
18-tonne curtain side trucks.
IES’s careful and thorough project
management throughout the five-day move
ensured all AB Dynamics’ equipment was
disconnected, relocated, and reinstalled
safely and efficiently. With careful planning
and sequencing of the moves of various
machinery, ample room was available for
manoeuvring into the final positions in the
new Engineering Design Centre.
Andy Newman, UK Facilities
Maintenance Manager at AB Dynamics, said:
“Fifteen years working with the same partner
means they understand our business and
what we need. And when you have grown as
quickly as we have, this shorthand
understanding enables machinery moves to
be carried out with the minimum of fuss.”
“They know AB Dynamics, and we’ve
always been happy with their work. If we
have any issues, they are always there to
support which is exactly what we look for in
a partner. It has been a significant benefit for
our business to have this level of continuity
and partnership with IES.”
Christian Malpas, Business Development
Manager at IES, commented: “Our aim is
always to ensure that our clients can focus on
their operations with the firm knowledge
and confidence that IES will deliver. AB
Dynamics’ machinery is very specialist and
critical to their operations, so we have learnt
over the last 15 years how best to approach
our projects to minimise the impact
equipment relocations have on them.”
With IES, AB Dynamics’ equipment
stayed in the hands of a single specialist
supplier. This approach helps mitigate risk to
the business whilst providing a cost-effective
solution. It also ensures efficient and
cohesive communications throughout the
project, which is essential when carrying out
high-value, delicate equipment moves.
BUREAU VERITAS’ NEW DIGITAL PLATFORM HELPS
ENERGY FIRM SHELL IMPROVE SUPPLY CHAIN
RESILIENCE
With many businesses reassessing risks to
their supply chains following a tumultuous
year of disruptions, Bureau Veritas has
launched a new solution to help firms
improve their supply chain resilience and
reliability as the pandemic continues to
impact supplier networks.
Designed to ensure business continuity in
the face of mass disruptions, the likes of
which were seen at the height of the
pandemic in 2020, Supply-R is a unique
solution that brings together a customised
varying impacts in different countries and
parts of the supply chain.
Bruno Ferreyra, Oil & Gas Global Service
Line Leader at Bureau Veritas, said: “Today,
companies want to consider the full picture
of predictable risks related to their supply
chains, taking into account the fact that
external factors can create disruption. They
need to build and implement new processes
that can fix past problems and position their
organisations to operate smoothly in the
future.
structure that covers critical elements of
creating a resilient supply chain. These
include areas such as business continuity,
technical capabilities, HSE, data integrity,
information security and logistics and
inventory practices.
James Haug, General Manager of
Systems Engineering and Global Head of
Engineering Management & Quality at Shell,
adds: “Our existing assets today and our
projects that build tomorrow, all require a
supply chain that can deliver, safely and
risk assessment of the supply chain, based
on field data collected from independent onsite
verification of critical suppliers.
One such organisation which has
experienced the full benefit of Supply-R is
global energy and petrochemical firm, Shell.
The firm piloted the Supply-R programme,
with Bureau Veritas conducting
independent on-site verification at factories
in different countries across several product
lines supplied to Shell. A large number of
audits and corresponding reports were
performed which resulted in a tailored risk
index and an online dashboard to visualise
the risk profiles of each supplier and provide
an overall rating via a resilience index.
According to Bureau Veritas, a global
leader in testing, inspection and certification,
PULSE WELDING
WITH FRONIUS
TRANSSTEEL
PULSE
Fronius is upgrading its TransSteel series
with the addition of the pulse function. Not
only does the pulsed arc allow faster welding
speeds on thicker materials, but rework is
reduced as the pulsed arc causes less welding
spatter.
The pulse mode makes it possible to
bypass the intermediate arc, which is difficult
to control and prone to spatter. The resulting
reduction in spattering leads to up to 70
percent less rework. Furthermore, the pulsed
arc allows welding speeds that are up to 30
percent higher to be achieved. All these
advantages are now also available from the
Fronius TransSteel 3000 compact as well as
the TransSteel 4000 and 5000.
Pulse tacking to avoid distortion
The TransSteel devices were developed
especially for use on steel. The addition of the
pulse function now makes these power
sources true all-rounders, as a wide range of
functions supports the welder in various
applications. With the help of the spot
function, even and consistent welding spots
can be produced – ideal for tacking
workpieces. Interval welding not only
produces a rippled seam appearance, but the
lower heat input also reduces the possibility
of material distortion on light gage sheets.
Special characteristics ensure the user has
WELDING
the ideal arc properties at their disposal. The
“Steel” universal characteristics are
particularly suitable for simple and fast
welding applications. “Steel Root” has been
developed for root welding and also
provides a soft and stable dip transfer arc for
good gap-bridging ability over wide gaps.
The “Steel Dynamic” welding program, on
the other hand, produces a particularly hard
and concentrated arc, thus achieving high
welding speeds and deep penetration. Where
minimal spattering and deep penetration are
the order of the day, the TransSteel Pulse
models with “Pulse Controlled Spray Arc”
provide the perfect settings. With the
“SynchroPulse”, the welding power
alternates between two operating points at a
frequency of up to 5 Hertz. As the change
between high and low current facilitates
welding in a vertical up position, for
example, it is possible to produce a
pronounced seam rippling on aluminum
alloys.
Three power categories, two models, one
solution
The intuitive operating concept of the
TransSteel allows immediate commissioning
of the device without any previous
knowledge. All the necessary welding
parameters can be set on the front panel. A
simple option for documenting the welding
data completes the device concept. A USB
thumb drive can be connected to the rear of
the power source to store all important data –
including time and device-related data, but
also the parameters used such as current,
voltage, and wire speed.
Fronius has added the pulse function to
three models. The TransSteel 3000 compact
Pulse is a multiprocess device that masters all
three welding processes to the same high
degree. The compact unit is ideal for a wide
range of welding tasks on the construction
site, in the workshop, or for repair work. For
recurring welding tasks or in small series
production, the pulse function on the
TransSteel 4000 Pulse and TransSteel 5000
Pulse brings more options and speed. In
contrast to the Compact version, these
higher-power units have a separate
wirefeeder.
Manufacturing Machinery World, July 2021 15

AN INTRODUCTION TO SHOP FLOOR SCHEDULING
For many subcontract precision engineering
businesses, labour intensive production
scheduling (typically using whiteboards or
Excel spreadsheets) remains a very daunting
task. Some finite scheduling software
packages, capable of scheduling each stage of
production to-the-minute, may seem
desirable but are often more suited to
production lines with high levels of repeat
work as opposed to the needs of a
subcontract manufacturing business
managing many different orders for
numerous customers.
PSL Datatrack addressed the problem
many years ago with the introduction of its
Sequential Scheduler module, with the
knowledge that more and more companies
were embarking on scheduling but giving up
due to its complex nature. The module plans
and controls the production flow for an
entire factory, ensuring that jobs are correctly
prioritised, and has gone on to be
successfully used by many PSL Datatrack
customers alongside other production
planning modules.
What may not be so well-known is that
PSL Datatrack also offers a lower-cost, entry
level Work in Progress (WIP) module.
Effectively a light version of the full
scheduler, WIP appeals particularly to
precision engineering companies taking the
first step into more efficient management of
the flow of new and repeat work. If they find
that after a period of time they have
outgrown the features in the module, it is
easy to upgrade with no disruption to the
shop floor.
WIP's primary purpose is to provide
overall capacity planning, control and
tracking through all available resources. It
splits production operations for a particular
job into separate queues for each cost centre
and reports on the outstanding operations in
due date order. Users can make informed
rescheduling decisions to meet delivery
commitments and overcome any potential
bottlenecks.
How the production control system is
updated becomes an important factor and
highlights the necessity for integration with
Shop Floor Data Collection (SFDC), which
itself needs to be implemented in such a
method that it is practical to use, whether
making use of PCs or mobile devices on the
shop floor.
PSL Datatrack's complementary SFDC
module is an effective method of updating
both the Sequential Scheduler and WIP
modules. A range of options, including bar
code scanning, are available to record
information relating to production progress.
This includes the time taken to set machines,
produce components and the quantities
successfully produced or scrapped.
Effective utilisation of SFDC can help to
judge if, or when, an upgrade to the full
Sequential Scheduler from WIP should be
considered.
Assuming SFDC has been dealt with, how
involved should the scheduler be? For some
businesses, they will want to define capacity,
produce work-to-lists and Gantt charts,
review jobs that are running behind schedule
and adjust sequencing. For others, any time
spent on scheduling will be a distraction
from running machines.
This is just one of the many areas where
PSL Datatrack's modular approach pays
dividends for customers. As opposed to the
full scheduler, which calculates shop floor
capacity by looking in detail at working
patterns (managed via a separate screen that
enables various cost centre calendars to be
defined), WIP requires less maintenance
owing to no calendar definition.
After upgrading, the same SFDC
processes will remain in place, providing
consistent updates on machine capacity,
production of work, jobs running behind
schedule and many other areas of
production.
PSL Datatrack offers the scheduling start
point that is right for your business – there’s
no need to use a sledgehammer to crack a
nut. When you are ready you can acquire
additional modules, features and even Status
Boards, which display live data from either
the WIP module or its bigger brother, the
Sequential Scheduler.
NTK CONTINUES SUCCESS WITH
HARD TURNING RANGE
With its latest HX5 grade incorporated into
the ‘NTK CeramiX’ range, the Japanese
cutting tool manufacturer has launched what
it claims to be the ultimate ceramic grade for
finishing hardened materials. NTK has
developed this game-changing ‘NTK
CeramiX’ ceramic material to replace CBN in
hard turning applications.
The ceramic cutting tool specialist has
introduced the new HX5 grade to not only
match the performance of CBN but also yield
impressive cost-saving characteristics when
undertaking hard turning applications.
Introduced for the continuous machining of
materials with a hardness of 55 to 65HRc, the
Global machine tool manufacturer DMG
Mori has extended its end-to-end digital
solutions by introducing a new way for
existing and prospective users to acquire its
machine tools, native APPs, other software
and value-added services. The new PAYZR
business model, powered by Industry 4.0
platform ADAMOS, offers a digital point of
sale at www.dmgmoristore.com from where
customers can configure and order
Equipment-as-a-Service and Software-as-a-
Service.
PAYZR (PAY with Zero
Risk) is a hybrid system
based on pay-per-use rather
than ownership. It allows
manufacturers to acquire a
new machine tool by paying
a monthly subscription plus
a fee per spindle hour used.
The cost of both depends on
the machine selected, its
specification and the
duration of the contract. No
minimum number of
spindle hours is specified.
Included is a package that
comprises supply,
commissioning, training,
new TiAlN coating on the HX5 inserts offers
excellent wear resistance for hard turning.
The exciting new grade is capable of
machining at a cutting speed of 100 to
200m/min and at a feed rate of 0.07 to
0.5mm/per rev. As a finish turning grade for
challenging material types, the new HX5
grade from the ‘NTK CeramiX’ range is
suitable for machining at depths of cut from
0.1 to 0.5mm, breaking the boundaries of
speed, feed and performance.
The new HX5 is available with four
different geometry deviations, the CHGA,
DNGA, VNGA and the triangular TNGA. All
four variants are available with the choice of
a 0.4, 0.8 and a 1.2mm corner radius that
prolongs tool life whilst maintaining a robust
cutting edge. Each insert geometry is 4.76mm
thick with the CNGA and DNGA inserts
incorporating a 2.7mm IC whereas the
TNGA and VNGA designations have an IC
of 9.35mm. For further information on how
you can benefit from this impressive new
series from NTK Cutting Tools, please
contact your local representative.
WALTER
PRESENTS NEW
CBN GRADES
Walter has launched two new indexable
insert grades for turning ISO K materials. The
new WBK20 and WBK30 CBN grades have
been developed specifically for the finishing
of cast iron and heavy interrupted cutting.
The impressive new WBK20 grade has a
grain size of just 3.0μm, which makes it
perfect for the high-performance finishing of
cast iron whereas the new WBK30 with a
grain size of 10.0μm makes it the perfect
choice for productive turning in ISO H
designated materials, especially when
finishing with a heavily interrupted cut.
The two new CBN grades have been
manufactured from a next-generation
substrate with a high CBN content that has
the flexibility and durability that makes the
grades suitable for rough and finish turning
of sintered steels. The WBK20 indexable
inserts are ‘tipped’ and this ‘CBN tip’ is
securely applied to the corners of the
indexable insert employing modern vacuum
brazing methods. This guarantees adhesion
and performance even under the most
challenging of machining circumstances. In
contrast, the WBK30 grade is made from a
solid CBN substrate that allows
manufacturers to achieve higher cutting
speeds and subsequently higher productivity
rates when cutting cast iron. The performance
of these new arrivals far exceeds existing
carbide grade indexable inserts in terms of
cutting speeds and feeds as well as tool life.
In addition to the high-precision
manufacturing technology applied to the new
grades, a strong micro-geometry on the
cutting edge also contributes to the high
quality, productivity and process reliability of
the turning insert. This micro-geometry is
matched to the respective application of the
Walter insert grades. Walter is offering the
new WBK20 and WBK30 CBN insert grades
in all of the popular ISO sizes and insert
corner radii, thereby completing Walter’s
extensive CBN turning range. The exciting
new grades are particularly beneficial for
users from the automotive industry, general
mechanical engineering and the energy
industry sectors.
assembly time by 46 per cent. The new Profinet
system also has a long service life, especially
when used dynamically in energy chainsv, and a
36-month warranty.
igus state Profinet is the world’s most widely
used industrial Ethernet communication system
for industry. With Profinet technology, even
large amounts of data can be transferred at up to
100 Mbps when coupled to the Ethernet protocol.
The Profinet cables are often used in combination
with an RJ45 Ethernet connector in the machine
tool, packaging or material handling machine.
Walter has now expanded its range of parting-off
and grooving systems with the arrival of the new
G4011-P tool holder and the DX18 grooving
inserts. The new G4011-P monoblock shank tool
is designed as a universal tool for all common
grooving operations and the DX18 inserts
provide a double-edged design with a second
prism.
With a reinforced shank, the G4041-P
parting-off tool has been optimised for deep
grooving and parting off operations. Walter has
introduced the G4014-P system with the
and multi-spindle machines. The insert change is
simplified by an easy access Torx Plus clamping
screw that can be operated from each side of the
tool. This results in a time saving of up to 70%
during an insert change.
The G4011-P universal monoblock shank tool
is available with shank sizes of 10 by 10mm, 12
by 12mm, 16 by 16mm, 20 by 20mm and 25 by
25mm, which makes this exceptional new
addition perfect for small compact turning
While many machine and plant operators
already focus on ready-to-connect power chain
systems, field operators need cables stored on a
drum, which are cut to the required length and
then assembled. Occasionally, the cable has to be
connected using a screw connection directly into
the control cabinet with no plug. Demonstrating
igus’s devotion to ease and speed of fitting, to
quickly connect the connector to the cable igus
has now developed FastConnect technology for
its flexible chainflex Profinet cables. This system
ensures that the new CF898.061.FC cable can be
prepared and fitted with a connector in just a few
simple steps, saving time and money.
The wire, a connector and a stripping tool is
all the electrician or operator needs for assembly.
igus has designed the inner insulation, the screen
and the outer insulation so that the user only has
to adjust the tool once, then the insulation pulls
off, the operator inserts the plug and crimps it.
The new, faster process has been calculated to
save about half the time (46%) compared to the
conventional Abisolieren classic cable used with
stripping pliers and a knife. “With the new
Profinet cable, we can offer users a highly flexible
cable solution that can be assembled quickly and
at the same time has a long service life in moving
e-chain applications,” explains John Barker,
INCREASED RELIABILITY GROOVING
centres as well as larger more robust machine
tools. Furthermore, the new clamping design
generates 30% higher clamping forces compared
to conventional tools whilst the innovative new
positive engagement and form-fit design at the
rear of the insert improves the precision location
of the insert in the tool body. The cutting insert is
centred in the seat by a V-guide and this form fit
prevents incorrect mounting, reduces vibration
and helps to achieve high indexing accuracy.
Perfect for recessing, grooving and parting
off, the new G4011-P is available for cutting
widths up to 3mm and cutting depths of 10mm
and 17.5 mm with a maximum grooving
diameter of up to 35mm. The reinforced shank
parting blades are available as right-hand, lefthand
and contra versions with blade heights of
26mm and 32mm, with a choice of no internal
cooling or with precision cooling on the rake and
flank face. Walter is offering the G4014-P system
with ‘SmartLock’ in shank sizes 10–20 mm. Its
qualities make it the current benchmark when it
comes to the mass production of small parts.
Concerning the new DX18 grooving insert
system, the new inserts are available in widths of
1.5, 2, 2.5 and 3mm and Walter has introduced
these insert ranges in its WSM23S, WSM33S,
WSM43S and WKP23S grades. This selection of
Tiger·tec® Silver PVD grade inserts can
maximise productivity and extend tool life on a
vast array of material types in the ISO P, M and
S ranges, providing complete flexibility for endusers.
To further enhance productivity levels, the
DX18 is offered in the CE4, CF5, CF6 and GD6
chip formation geometries.
Product Manager of chainflex Cables at igus UK.
Like all igus products, the CF898.061.FC is also
quality checked in igus’s 3,800 square metre test
laboratory in Cologne. “Real tests in real
applications are important to us, because only
then can we reliably prove and promise our
chainflex lifetime warranty of up to 36-months,”
adds Barker. The current test series in the e-chain
are still running, where the Profinet cable has
already successfully exceeded the 7.8 million
cycles.
machine tools.
By creating a uniform pallet system outside
the work envelope, the Midaco pallet changer
enables operators to load, unload, inspect
components and set up jobs whilst the
alternative pallet is in the machine processing
your components. For batch, production and
repeat components, this dedicated solution
offers significantly improved production times
whilst the uniform pallet configuration can
easily be interchanged between machine tools
or even departments.
SICK’S MINIATURE SAFETY
INDUCTIVE IS A SNUG FIT
GROOVING
GROWTH
CONTINUES
Dormer Pramet has expanded its GL
assortment for parting-off and deep grooving
applications with a range of tools, doubleedged
inserts and geometries.
The additions provide new tooling
options for small part machining and
grooving with a shorter overhang. These
support copy profiling and longitudinal
turning in a variety of materials.
It follows the company’s development of
its parting-off and grooving range in
November 2019, when the global
manufacturer introduced the 25mm GL
insert and the G8330 PVD grade to provide a
versatile and stable option when machining
steel, stainless steel and cast iron.
These latest tools include new 12x12
holders to support additional radial
operations, accommodating various insert
widths and depth of cut capabilities. A
reinforced brace design provides high
rigidity and vibration resistance for good
quality surface finish.
Users can also benefit from set-up time
savings due to an easily accessible clamping
screw [30° angled] and a one-hand insert
replacement feature.
The new Pramet tool holders include the
universal GLSF (RL) EXT for an overhang of
24-32mm and the GLSF (RL) EXT-G for
grooving operations with a 10-12mm
overhang. The GLSF (RL) EXT-S is the shank
tool option and suitable for small parts
machining and Swiss lathes.
The long GL insert, which achieves 60 per
cent deeper capacity, over the previous
LCMF16 insert, is also now available in two
new geometries, GM and MM. Both feature a
positive T-land for prolonged tool life due to
low cutting forces and reduced risk of buildup
edge.
With a round cutting edge, the MM
geometry is suitable for turning and copy
profiling operations, while the GM geometry
is designed for grooving and longitudinal
turning.
SICK has launched the IQB2S family of
inductive safety switches to provide
designers and operators with a unique,
cuboid-shaped non-contact device - as small
as a matchbox - that can be fitted easily into
the smallest machine spaces.
The SICK IQB2S inductive safety switch
uses non-contact activation by metallic
machine parts to achieve reliable, safe
position, presence and area monitoring in
common production and logistics safety
applications.
The SICK IQB2S is therefore ideal for
many applications including, for example,
checking the safe position of the axes of
rotating tables to ensure safe conveying of
the goods, or for the safe presence
monitoring of a load on an Automated
Guided Vehicle (AGV).
SICK has developed the IQB2S to measure
just 12mm x 26mm x 40mm, with a sensing
range of 4mm. Easy to align, it can be
screwed directly into place, and does not
need a separate actuator. With twin selfmonitoring
OSSD outputs, the SICK IQB 2S
enables direct connection to safe control
systems including SICK Flexi Soft and the
SICK Flexi Loop cable-saving connection
system, allowing for applications up to PLd
/SIL2 (BS EN ISO 13849).
Says Dr Martin Kidman, safety specialist
at SICK UK: “By using the inductive sensing
Dormer Pramet has launched a new range of
solid carbide end mills for aluminium and
non-ferrous materials.
The additions within its Dormer S6
assortment includes three and four-flutes
cutters, along with several smaller diameters
to its existing two-flutes offer.
The S6 assortment is particularly suited to
principle to detect metal parts, the SICK
IQB2S offers an opportunity to provide safe
proximity or position sensing to a high safety
rating where space is tight in either new or
existing machines.
“The non-contact principle also means the
sensors are not subject to wear and need little
maintenance over a long service life,
ensuring high reliability and machine
availability, even in environments subject to
high levels of dust or moisture.”
Setting up the SICK IQB 2S is quick and
straightforward. Its precise switching point
means there is no blind zone, allowing for
rapid alignment and adjustment. The onboard
270° LED enables operators to monitor
the sensor status and a display of diagnostic
messages minimises unforeseen machine
stoppages.
forms and shroud end features that are
commonplace in the aerospace industry. The
system takes the user from initial profile
dressing through to in-cycle wheel dressing
for optimal productivity and process
automation.
From the specification perspective, the
Winbro FGC 2 offers a spacious X, Y and Z-
axis work envelope of 800 by 600 by 510mm
with a rotary A-axis of 360° and tilting B-axis
of +/-110°. The working surface of the table
is 1400 by 650mm providing the end-user
with a spacious work envelope that can
accommodate large workpieces. The
extremely productive grinding centre can
rapidly traverse around the X, Y and Z-axes
at 32m/min with an acceleration rate of
5m/sec2, making this machine an extremely
attractive proposition for a wide variety of
industry sectors and component types.
From a precision perspective, the Winbro
FGC 2 achieves accuracy levels in accordance
with ISO: 230-2 with a positional accuracy in
X, Y and Z-axes of 0.005mm and repeatability
of 0.003mm. The machine is driven by a
powerful Heidenhain iTNC 640 CNC control
unit and a 38kW spindle motor with the
BBT40 spindle taper that can achieve a
maximum speed of 8000rpm.
The machine is controlled by unique
grinding software that is easy to use,
operator-friendly and simple to program 3, 4
and 5-axis simultaneous machining of
components via on-screen graphics. This also
includes the positioning of the
programmable twin coolant nozzle system.
The high-pressure coolant is supplied by the
fully programmable and steerable twin
nozzle arrangement that assures coolant is
continually supplied as near to the cutting
point as possible and that the wheel is always
clean and sharp. Results suggest that this
method creates a saving of 30% on wheel life
when compared to standard, single nozzle
type machine tools.
Complementing this is an optional unique
media-free coolant filtration system that
eliminates filter paper consumption. This
technology is both environmentally friendly,
highly efficient and it also helps to reduce
operational costs of the Winbro FGC 2.
Both the Engineering Technology Group
(ETG) and the Winbro Technology Group
understand the need to maximise
productivity in a high-pressure
manufacturing environment. This is why the
FGC 2 machine introduces its automatic
wheel change technology that keeps
productivity levels at a maximum and ‘wheel
change’ related downtime to a minimum.
The automated wheel changing technology
works in synergy with the automatic tool
changer (ATC) that can accommodate up to
12 250mm diameter grinding wheels or 16
220mm diameter grinding wheels. For
further information on the impressive
Winbro FGC 2 Grinding Centre, please
(*The H2017 cobot, with its 1,700mm reach
and 20kg payload capacity, has been
integrated with the new DNM 6700 machining
centre to create, what is in effect, a ‘de facto’
flexible, automated manufacturing cell).
All three machining centres and the cobot
were acquired by CPL to fulfil a new
machining contract from an existing
customer to machine, in relatively highvolumes
and to high-precision, a range of
innovative and highly-stylised enclosures for
a high-end technical product.
Following initial prototyping and preproduction
work occurring and being
completed in the late Summer and Autumn
of 2020, CPL (at the same time) audited its
existing machining capacities to identify if,
and where, any pinch points and bottlenecks
could occur once in full production.
Says Nick Raven, CPL’s General
Manager:
“The audit revealed that we needed to
significantly increase our milling capabilities
and capacity in double quick time - and that
a whole new dedicated machining resource
CASE STUDY
would be required for the contract.
“Having scoped out the project in full
taking into account volumes required,
machining operations, part set-up and cycle
times etc., we decided that a highperformance
5-axis machining centre, using
its 5-side machining capabilities, would be
ideal to machine the solid aluminium
enclosures - and that a vertical machining
centre integrated with a cobot plus another
standalone machining centre would enable
24/7 continuous production.”
CPL, with its well established
relationships with Mills CNC, approached
the company to discuss the new contract and
the likely machining requirements.
Explains Nick Raven:
“We have developed strong relationships
with Mills CNC and have invested in a
significant number of Doosan machine tools
in recent years. As a consequence it was both
natural and logical to get their take on what
we wanted to achieve…and for them to help
us identify the most appropriate machine
tool and automation solutions.”
The discussions resulted in the following
new technology package being agreed upon.
The new investment packag
i) DVF 5000 5-axis machining
centre
The Doosan DVF 5000 is a best-selling
simultaneous 5-axis machining centre.
Despite its compact size the machine is a
productivity powerhouse and is equipped
with a directly-coupled 17.5kW/12,000rpm
spindle and a 40 tool position ATC.
The machine is able to get down to
business fast with its 40m/min rapid rates
and, with its integrated thermal
compensation systems and rigid
construction, is also able to maintain highaccuracies
and repeatability’s during long
machining runs.
Says Nick Raven:
“We are no strangers to 5-axis machine
tools and have invested in a number of these
machines in recent years.
“We are always interested in new
technologies that can make us more
productive and efficient and, being a longstanding
customer of Mills CNC, already
knew about the DVF 5000 and its
capabilities.”
As far as the new machining contract was
concerned the DVF 5000, situated in CPL’s
milling department, would be used to
machine the unit enclosures made from solid
aluminium billets - each one having a cycle
time approaching 2 hours.
26 Manufacturing Machinery World, July 2021

ii) DNM 6700 3-axis vertical
machining centre
The Doosan DNM 6700 is a large-capacity 3-
axis vertical machining centre equipped with
a 1500mm x 670mm table, a
18.5kW/12,000rpm spindle, a 30-position
ATC and the Doosan-Fanuc 0iMP control.
With its roller LM guideways and thermal
compensation systems the machine is
capable of consistent, high-accuracy
machining.
Says Nick Raven:
“We are familiar with Doosan’s DNM
series of machining centres and with the
DNM 6700 machine in particular.
“To help fully realise the machine’s
productivity potential the machine ordered
was to be supplied with a Nikken (5-axis)
rotary tilting table, which would enable us to
undertake the 5-side machining of the fascia
plate components.”
CASE STUDY
iii) H2017 Doosan cobot
The H2017 is one of the biggest cobots in the
Doosan range and has a 1.7metre reach
radius and a 20kg payload capacity. The
cobot, as mentioned previously, is integrated
with the new DNM 6700 machine.
Says Andrew Barnard, CPL’s Milling
Supervisor:
“The H2017 cobot is the second Doosan
cobot we have invested in over the last 18
months: the first being the smaller and more
lightweight M0617 cobot that we acquired in
July 2019.”
Similar to CPL’s first cobot (Rodney), the
H2017 (Derek) is integrated with a Doosan
DNM 6700 machining centre set-up and
programmed to perform machine tool
tending operations (i.e. loading workpieces
from a specially-constructed loading table
into the machine and, after the machining
operations have been completed, unloading
the finished machined components and
positioning them back on the table).
Continues Andy Barnard:
“The cobot, and the DNM 6700, are
programmed to operate unattended during
the day…overnight…and over the weekends
too. Billets awaiting machining are
positioned on the table (24 at a time) and
cycle time per part is between 45 and 60
minutes, depending on the required features
and details.
“Cobot help free-up skilled labour by
handling repetitive and less profitable tasks.
Rodney (our first cobot) and Derek (the
recent arrival) have been welcomed by the
team, and the arrival of both has enabled
team members to focus on other
manufacturing and assembly tasks whilst
also ensuring accuracy and allowing us to
plan machine operation times accurately.”
(CPL manufactured a second loading
table, with the same capacity as the first, to
help ramp up production if and when
required).
iv) DNM 4500 3-axis vertical
machining centre
The DNM 4500 is a (relatively) small 3-axis
vertical machining centre equipped with a
12,000rpm spindle, a 30 tool position ATC
and the Doosan-Fanuc 0iMP control.
The machine, situated within a stone’s
throw of the DNM 6700 and the H2017 cobot,
is a standalone machine being used to finish
(machine) the products.
A time for reflection
Since September 2020 CPL has been busy -
and that is an understatement!
The expanded cobotic machining centre is
now tested and ready for full production,
with consideration being given to further
expansion.
The company is now actively looking to
acquire new premises and is also looking to
invest in more advanced machine tool
technologies as customers continue to ramp
up their production demands.
It’s all a far cry from the situation the
company, and many others like it, were in
during March and April 2020.
Remembers Nick Raven:
“They were difficult times. Some large
and high-value orders were cancelled, and
we had to change the way we operated. We
had new work coming on but planning for
the future was not possible with so much
being unknown.
“We were involved in the Government
sponsored ‘Ventilator Challenge’ and did
manufacture some pre-production parts. It’s
fair to say that it was a challenging period in
the company’s history but we always knew
we would hit the ground running when the
right time came to proceed with investment
plans.”
It was around Autumn 2020 that we felt
the uncertainties were settling and with our
order book bursting we hit the switch to roll
out the redesign of our production hub and
the expansion of the cobotic centre.
Concludes Nick Raven:
“We, like the UK economy in general,
have bounced back strongly. The highperformance
multi-axis and multi-tasking
machine tools we have at our disposal,
combined with the skill and dedication of our
staff and the robust systems and processes
we have in place have all helped us capitalise
on the upturn.”
