Basic concepts forbusbarsThe busbar is the most modern solution for the distribution ofenergy in an installation for machinery, equipment and lightingfittings, in all types of buildings such as warehouses, tradefairs, or any place where the pace of installation operationsprovide tangible benefits immediately, but also continueto cumulate benefits at every maintenance intervention ormodification. The busbar is also frequently used to powerthe (horizontal and vertical) backbones of buildings usedfor the commercial-service sectors, thus observing the timerequired for the installation and providing a final solution withremarkable technical advantages compared to an equivalenttraditional system made with cables.Zucchini’s busbars, available in 3 segmented ranges (<strong>Low</strong><strong>Power</strong>, <strong>Medium</strong> <strong>Power</strong> and High <strong>Power</strong>), are able to meet allinstallation requirements, from 25A to over 5000A.BUSBAR


EASY TO DESIGNThe electric design of the busbars is achieved byZucchini in compliance with the product Standards.The rated current of our busbars is guaranteed ata room temperature of 40 °C (n.d.r. the Standardrequires 35 °C). After choosing the busbar whichis able to meet the operating current regulations, itwill be very easy to verify the voltage drop as wellas the protection against overcurrents by using thetechnical tables available for all our production lines.In particular, these tables define: the short circuit andpeak currents that can be supported by the busbarwaiting for the protection device located upstreamto start operating, the specific voltage drop basedon the average cos phi of the loads, the losses andother data (R, X, Rpe, etc.) which allow the planningengineer to carry out calculations with electricvalues, which are not estimated but the result ofmeasurements made during heating and short circuittests (in certified LOVAG laboratories), which havecertified all our product lines.When using busbars, the load protection is locatedvery close to the device (decentralized protection);junction boxes can contain protection devices such asthermal magnetic circuit breakers, fuse carriers andmotorized switches which allow you to easily andefficaciously manage the system.Example of an electric characteristics tableINTRINSIC SAFETYA busbar does not use large amounts of insulatingplastic material and potentially dangerous materialsin case of fire. Furthermore, the plastic materials usedfor the insulating parts of the busbars are alwaysself-extinguishing (from V0 to V2) and the gasemission is generally very low (Halogen Free).<strong>Low</strong> electromagnetic emission is another advantageof the busbars compared to that of an equivalentcable system: as a result, the metal plate casingof the busbars serves as a screen for the electricfield (shielded enclosure); the extreme vicinitybetween the phase conductors also reduces theemission of the magnetic field considerably. TheItalian law, according to the DPCM (Prime MinisterialDecree) of July 8th 2003, sets the “target level” to10 μT and the “quality level” limit to 3 μT. The testscarried out on one of our 2500A SCP busbars at fulloperating current has shown that the emission of themagnetic field (magnetic induction) is lower than the“target level” of the Decree at a distance of 0.3m,whereas the threshold considered as the “qualitytarget” can be achieved at a distance of only 0.7mfrom the busbar. QUICK INSTALLATIONZucchini’s junction and fixing systemshave been designed and created to installbusbars easily. In a cable and tray system,the time required to install only the tray isthe same used to install a complete systemin busbars. Furthermore, given the samecapacity, a power busbar, which generallyhas aluminium conductors, is much lighterthan a system made with (copper) traysand cables: lighter weights require a lowernumber of supporting frames or, in any case,more simple and inexpensive supportingframes. GENERAL RULES FOR INSTALLATIONThe EASYBAR system is very easy and fast to install.In fact with few operations and with all the snap-onaccessories it is possible to create a complete floor, ceilingand wall energy distribution system. The following pagesdescribe the basic operations for the installation of thebusbar and for the distribution of energy in differentpoints. Remember that the EASYBAR distribution systemis part of the Legrand solution for the workstations: It isthe integrated electrical backbone for the DLP columns,mini-columns and floor boxes alongside the Cablofil cabletrays for the VDI structured cabling system. Rememberthat the maximum height of 50 mm (elements andplugs/feed units installed) allows EASYBAR to be used ineven the most restrictive modern day installations.INSTALLATION OF THE BUSBARSFor the electrical distribution, there is no need tofollow the office layout of the furniture. Generallyspeaking, in order to guarantee the most completeand flexible distribution system under the raised flooror on the ceiling, parallel backbone distribution runsare used.The creation of an EASYBAR layout can be carried outwith two methods, making use of two fixing brackets(item 74003700 and item 74003001):• the first method (traditional) is to make use of thefixing bracket item 74003700 where elements areplaced on the floor, without the busbar, and set inline with laser indicators. The busbar will then bepositioned accordingly. This is the most classicalsolution but it is also the most difficult because theinstallation needs to be carried out in two steps(figure 1),• the second (the fastest) method can be carried outin one step, that is to make use of fixing bracketsitem 74003001. This accessory is first installeddirectly on the busbar and then positioned on thefloor so that it can be fastened. This solution ispossible because the bracket is fastened on oneside, hence the hole is not obstructed by the busbar.By making use of this solution, the installation timewill be reduced. EBEASYBARFEED UNITThe feed units item 74181001 and item 74181002 canbe wired in a few steps:1. open the feed unit and wire the cables comingfrom the main line to the busbar by making usefont2. close the feed unit3. slide it directly onto the straight element until itautomatically clicks into place.4. remove by a 90° rotation of the 2 screws locatedon the side of the feed unit and pull off.Cable wiring<strong>Power</strong> lock installationCLACKFLEXIBLE JOINT CONNECTIONIn order to make bends, it is necessary to use aflexible joint item 74181200. GENERAL RULES FOR INSTALLATIONTAP-OFF PLUG INSTALLATIONThe installation of the tap-off plug is carried out as follows:• set the plug to OFF position (open)• snap the plug onto the busbar by placing it on thecorrect side (foolproof positioning)• close the plug to the ON position to make the connectionIn order to ensure balanced phase distribution, thereare also plugs available with a phase-differentiatedconnection; furthermore, there is an accessory whichallows you to prevent unauthorised personnel fromunintentionally inserting plugs.This accessory item 74003801, combined with thepadlock item 74003800. is positioned on the plugand prevents it from closing.After completing the whole installation and afterpositioning the various covers, it is possible to changethe position of the tap-off plugs whilst keeping theIP55 degree of protection. It is possible to carry outthis operation with simple operations:1. set the plug to OFF position2. remove the plug from the busbar3. replace the outlet cover (included in the packageof covers item 74104001) with the plug; this willreset the IP55 degree4. re-position the plug in the required position of thebusbar. HLHigh LightingGENERAL FEATURESThe HL busbar line is ideal for powering lightingfixtures wherever it is necessary to hang heavyaccessories onto the busbar. STRAIGHT ELEMENTSThe components and the features of the HL straightelements are:• a beam-shaped casing, made with hot galvanizedsteel (Senzimir) (due to its cross-section andelectrical continuity, it also serves as the protectiveearth).• HLs busbar dimensions: 26x62mm; HLd: 40x70mm;• upon request, the straight elements are alsoavailable in the Aisi 304 stainless steel version;• number of conductors: 2, 4, 6 or 8 rigid copperconductors with a 99.9% purity;• conductor section: 3.14 mm 2 for 25A and 6.15 mm 2for 40A.;• separation between the conductors by using a V0(according to UL94) self-extinguishing insulatingplastic sheathe and in compliance with the glowwiretest according to IEC 60695-2-10;• tap-off outlets equidistant every 1m (3 outletsevery 3m) or 0.5m (6 outlets every 3m), receivingthe corresponding tap-off plugs (in the LB 6conductor version the outlets are arranged on bothsides of the busbar: 3+3 or 6+6 outlets);• a junction block automatically ensuring electricalcontinuityThe connection between two straight elementsis quick; with one operation the mechanical andthe electrical connection is ensured between twojoined elements; at the same time, an IP55 degreeof protection is guaranteed without using additionalsealing accessories.The continuity of the protective conductor (casing)is guaranteed by tightening the special connectionscrew.The whole busbar is fire retardant in compliance withthe Standard IEC 60332-3.In the HLd (dual) version, the straight elementsare separated over their entire length by a metalplate divider (thickness 0.8 mm) which separatesthe straight elements in two parts making the twocircuits totally independent. Trunking components andadditional elementsDepending on the different installation requirementsZucchini can provide various technical solutions:a) flexible joint: used to make changes of direction orto avoid possible interferences that may be found onthe path of the busbar.Their main technical features are:• same connection method as the straight elements;• electrical and mechanical connection with oneoperation;• standard degree of protection: IP55;• continuity of the protective conductor, made from thecasing of the element itself, guaranteed by tighteningthe special connection screw;b) cable trunking with cover: this accessory, whichcan be positioned in the upper part of the busbar,can be used to distribute auxiliary circuits, it is anintegral part of the busbar run using special spacersand brackets which support the busbar trunkingsystem firmly. STRAIGHT ELEMENTSThe components and the features of the MR straightelements are:• a casing made of Senzimir quality galvanized steelused as protective earth (PE);• overall dimensions: 75 to 135x196 mm;• painted casing available on request;• number of conductors: 4 with the same section(3P+N) with PE made from the casing or 5 whenusing MRfull (3P+N+PE), available in the aluminumor electrolytic copper version with 99.9% purity;• conductors insulators are made by fiberglassreinforced plastic material, ensuring a V1 selfextinguishingdegree (according to UL94), incompliance with the glow-wire test according toIEC 60695-2-10;• tap-off outlets with a constant centre distance of 1 mon both sides of the busbar (3+3 windows every 3m),set up for being connected to plug-in type tap-offboxes; These outlets open and close automaticallywhen inserting or pulling out a tap-off box;• “monobloc” electric junction system made witha silver coated copper plate system to connectconductors and PE in a fast and reliable way. STRAIGHT ELEMENTSThe components and the features of the TS straightelements are:• casing made with a hot galvanized steel (Senzimir);• sheet metal thickness: 1.2 mm (1.5 mm for 250A);As for the 63A (MTS63) rating, the casing is madeof extruded aluminium with a minimum thicknessof 1.4 mm; it has good mechanical rigidity andpreserves its linearity over time.• number of conductors: 5 conductors with the samesection 3L+N+PE (4 for the TS 250A), shaped toguarantee excellent mechanical strength. Theconductors are made of 99.9% pure electrolyticcopper;• separation between the conductors using fibreglassreinforced plastic material ensuring a V1 selfextinguishingdegree (according to UL94) and incompliance with the glow-wire test according toIEC 60695-2-10;• the slot along the underside of the busbar allowsa current trolley to slide in it. The size of the slotensures an IP20 degree of protection;• an independent electrical junction terminal system(made of bronze plates) for fast and reliableconnection of the live conductors and the PE. Theterminals make an electric connection between theconductors, with a smooth flat lower part in orderto make the trolleys slide more easily. Trunking components andadditional elementsDepending on the different installation requirementsZucchini can provide various technical solutions:a) curved elements: available for making changes ofdirection (only horizontally) up to a minimum radiusof curvature of 1.5m. There is a quick connection,as with the straight elements. Standard trolleys slideefficiently even within the curved sections of the line.The standard degree of protection is IP20;b) straight elements with trolley introduction device:these elements are provided with an access dooron the underside. With this door open, it is possibleto insert or remove a trolley from the line. Trolleyscan generally be put into the line near the endcovers. However, when there are lines with severaloperating trolleys or when using very long lines, it isrecommended to use an inserting centre element tomake maintenance operations on the trolleys easier.The standard degree of protection is IP20;c) straight lengths with thermal expansion device.These elements are necessary in lines exceeding35-40 m in length. CRTTransformers Technical descriptionMEDIUM-VOLTAGE WINDING (MV)<strong>Medium</strong>-Voltage windings are made on highlyautomated winding machines and are made withaluminium strip conducting material. The windingis continuously performed directly on the internalshape of the mold onto which there is a fiberglassnet used as a static support for the winding. Thisnet prevents the misalignment of the aluminiumwinding disks during the various stages prior tothe insertion in the casting system. This type ofprocess enables the EdM transformers to keepthe thickness of the resin consistent both insideand outside. It also ensures constant mechanicalresistance to di-electric stresses to which thetransformer is exposed both during the testingphase and during its technical lifetime. Off load tapchangers of the primary voltage +/-2 x 2.5% areused on the primary winding. The thermal classof the insulating materials used conforms to classF and the permitted temperature rises are thosespecified in the specific product Standards.Electronically controlled winding machineLOW-VOLTAGE WINDING (LV)The <strong>Low</strong>-Voltage winding is made from an aluminiumsheet whose height is the same as the coil. Thewinding is formed using special winding machinesthrough a process which ensures a compactness ableto form a single cylinder. Compactness is essential towithstand the axial and radial stresses resulting fromshort-circuit phenomena to which the transformermay be required to deliver. All the welds of theconducting sheet (plate) along with the connectiontaps are butt welded (inert gas) to prevent anywelding remnants from affecting or damaging theinsulation placed between the coil end and the nextcoil. The LV winding is suitably treated (vacuumepoxy resin dipping) to avoid the absorption ofmoisture throughout its life. ProtectionsystemsAll transformers are protected against possibletemperature rise risks resulting from extendedovercharge phenomena and improper ventilationof the rooms where the machine is installed. Theprotection is achieved through a PT 100 Ohm triadof platinum thermal resistances (one for each LVcolumn) which communicate with a temperatureviewing and monitoring apparatus (control unit).The unit is supplied as a separate part to be installed,if required, on the control panel.
