ForgingExtrusionRing Rolling1910The company was formed in 1910 as a brass foundry that mainly produced brass weights for the post office. Very earlyotto FUCHS concentrated on hot working technology and the new materials aluminium and magnesium. The companywas able to win the aviation industry as a customer as early as the 1930’s. In as early as the 1950’s, production of thesynchroniser rings started, initially for the VW beetle. With investment made in a 30,000 t press for drop forge parts madefrom aluminium and titanium alloys, OTTO FUCHS laid a further milestone. Even extreme requirements of the emergingaerospace industry were met using products made from the new aluminium, titanium and magnesium alloys. At the same time, with forged aluminium parts and wheels, OTTO FUCHS also set new standards in the automotiveindustry. This is where the legendary Fuchsfelge for the Porsche 911 serves as just one example of many. The developmentof automatic forging technology in the 1980’s led to the introduction of large series aluminium forged parts. With thefinish machining of synchroniser rings and chassis components, OTTO FUCHS followed the trend towards ready to installcomponents. In the new millennium, with the introduction of the ring rolling the company met the condition for expandingits market position in engine components made from titanium and nickel alloys.1916 1956 1999 2010OTTO FUCHS 7

PRODUCT AND PROCESS DEVELOPMENTWhatever the product of your creative genius, there is one thing you can rely on …A wealth of experience, a high level of expertise in materialsand quality operating equipment that is unrivalled havealways put OTTO FUCHS in a position that enables thecompany to provide sound technological and economicalsolutions in response to ever changing customer needs. This is not achieved with off the shelf products. At OTTO FUCHS, we place our entire expertise at thecustomer’s disposition right from the very start of anyproject, especially during the development phase. It is only through such close cooperation that we achievean optimum product in the shortest way possible. Fordecades now, finite element technology has become indispensablein our product development processes as a toolfor simulating components and processes. In the courseof serial developments, we provide our customers with acomprehensive portfolio of simulation and computationalsoftware and product specific component test bench forvalidating the development results.component testingshaping simulation8 OTTO FUCHScomponent design

ForgingExtrusionRing Rollingtransverse link guiding profile ring casing… no matter whether it weighs a few gramsor a ton: we shape it to perfection. In addition to designing the components using finiteelement-supported strength calculations and automatedoptimisation of the topography, the development processalso relies heavily on the appropriate simulation tools. For example, first of all, multi-stage forging processes arevirtually matched to each other in order to achieve optimumcomponent geometries for the necessary intermediatesteps. As development grinding and tool changes can beavoided when running the forging tools in, this does not justsave development time, but also saves costs. For highly safety-relevant components such as engineparts made of titanium and nickel alloys, today’s materialstechnology relies on highly developed simulation techniques. For these products, the individual process stepsare determined in the basis of a simulation of the expectedstructural features, for example grain size distribution inthe component. Even at the enquiry stage, it is possible toclarify whether the component properties requested by thecustomer can ever be ensured and through which processit is possible to achieve them. The link between the different simulation tools, from componentdesign and process simulation through to the propertyprognosis for the component to be developed, represents aworld-class standard! But the best software only leads to the desired result insynthesis with the knowledge and practical experience ofqualified and motivated employees. The decades of experiencein metal shaping are essential for determining thenecessary basic conditions for the simulation calculationsand for comparing their results with operational practice.OTTO FUCHS 9

VARIETY OF MATERIALSAluminiumDespite its low weight, aluminium exhibits highstrength, it is also resistant to corrosion and canbe processed very well by forging, extrusion andring rolling. Due to its attractive properties it is usedat OTTO FUCHS in all our areas of business. Withour over 80 years of experience with this material, otto FUCHS KG currently offers 68 different aluminiumalloys which are made into a host of semifinishedformats in our foundry.AlMagnesiumMgMagnesium has an extremely low density and is thelightest of all construction materials. For over 70 years, otto FUCHS has used these special properties toproduce components which are especially used inapplications, where every gram counts, but wherecompromises can hardly be made in terms of loadbearing capacity, for example in the aerospace industry. With their respective characteristic profiles, the current12 magnesium alloys produced by our foundry covera wide range of applications.Ni10 OTTO FUCHS

ForgingExtrusionRing RollingBrassCopper is one of the oldest of all metals and is alsoused at OTTO FUCHS in the form of brass: an alloythat has been applied for the longest period – 100years. It has unique friction and wear properties, andcombines high strength with formability. Products aremanufactured for the automotive industry, generalengineering industry and the construction industryfrom a current range of 60 copper alloys, includinglead-free alloys.CuZnTitaniumTiTitanium is not only extremely strong but also resistantto corrosion and with just over half the density of steel, isideal for applications in which very high loads have to betaken up on an ongoing basis. As such, OTTO FUCHSmakes structural parts for the aerospace industry androtating parts in aircraft engines from a current range of12 titanium alloys. As one of the first titanium forges inEurope, OTTO FUCHS now looks back on 50 years ofexperience in handling this material.NickelNickel alloys are used in all applications that requirestable material properties in extreme environments, for example in the design of drive and engine componentsin the aerospace industry. Our forgings madefrom nickel and nickel-base superalloys are highlydurable when applied at high temperatures and alsohighly resistant to corrosion. OTTO FUCHS has processednickel alloys for almost 20 years. Today, ourcustomers can fall back on the materials Inconel 718as well as Inconel 718+.OTTO FUCHS 11

COMPETENCE IN MATERIALSWhatever material youhave in mind, we knoweverything about it – asif we‘d made it ourselves. The unique materials expertise of OTTO FUCHS is acornerstone of the business’ success. The developmentof new materials has been of central importance sincethe very beginnings of the company. This is becausecustomers have to stand their ground in a competitiveenvironment which brings with it ever greater requirementsin terms of product characteristics that can only be metthrough improved or new materials. Due to this, lightweightyet high strength materials have often come to act as afocus. They serve to reduce the energy input and this reducesmaterial costs, weight and volume.Very early on we recognised that it is not enough to planthe shape of a component. As such, the material is alsoindividually adjusted to the respective application and optimisedwhere necessary.Today, the wealth of experience that has built up over manydecades enables us to offer customers a range of materialproperties that cannot be found elsewhere. The wide rangeof materials on offer incorporates 150 aluminium, magnesium, titanium, nickel and copper alloys. If customersneed optimised characteristics for specific applications, this is often a starting point for the new development ofan application based material. Our modern strand castingfacility does not just ensure efficiency and quality in termsof production, it also ensures the constant availability of theindividual materials in the various dimensions, at all times.12 OTTO FUCHSwithdrawal of a samplein the brass foundry atViersen-Dülken

ForgingExtrusionRing Rollingaluminium strand castingin MeinerzhagenAnd very often that isprecisely the case. Our foundries represent the cutting edge of technology and have anannual capacity of around 150,000 tons of primary material (aluminium, copper and magnesium groups). We achieve melts of the highest purityusing sophisticated melt treatments and specially-effective double filtersystems. State of the art operational control systems ensure indispensableprocess security and the traceability of each individual batch. Our foundries ensure a closed material cycle in which waste productionis 100 % reused by returning it back to the production line. Thisenables optimised production taking economic and ecological aspectsinto account.Due to this, in the development of new alloys, we always work withsignificantly closer tolerances than the standards specify. As such, outstanding quality comes as standard.Further information can be found in our material data sheets which areavailable to download at www.otto-fuchs.com.OTTO FUCHS 13
