<strong>Audi</strong> R18 ultra 5The ability to developfuture technology throughmotorsport success.The Spa Six Hours 2012. The second leg of the FIA World Endurance ChampionshipWEC. This impressive race debut for the <strong>Audi</strong> R18 ultra and the R18 e-tron quattro was animportant milestone for <strong>Audi</strong>. We are particularly proud of this year’s victorious R18 ultra,because as a high-tech racing car it is quite simply the embodiment of <strong>Audi</strong> ultra genes.<strong>Audi</strong> ultra combines various different technologies which make a vehicle lighter and moreefficient. The body of the R18 ultra, for example, is a composite structure made of carbonfibre with an aluminium honeycomb core. The weight of its compact aluminium 3.7 l V6 TDIengine was brought down by 25 %. The number of cylinders and the engine displacementhave also been reduced over the past few years – though power has been retained. Thislighter engine received the “Race Engine of the Year 2011”* award from the specialist journal“Race Engine Technology”. The exhaust system has been converted to a single-pipe exhaust –saving both weight and components such as a second diesel particulate filter, for example.The <strong>Audi</strong> R18 ultra is a demonstration of what is technologically feasible – a pioneer for thetechnologies you will find in many <strong>Audi</strong> standard production vehicles. 46 <strong>Audi</strong> ultra/multi-material design<strong>Audi</strong> ultra: Every gram lessextends the lead.Multi-material designs.From the very beginning, <strong>Audi</strong> took care to buildits vehicles in such a way that resources wereused as sparingly as possible. Vehicle design wascompletely revolutionised in 1994 when <strong>Audi</strong>launched its A8, the first mass-produced modelwith a body made completely of aluminium. Thismaterial is still serving us well today, because itis significantly lighter than steel.However, the development of lightweight automotiveengineering is by no means over. Withinthe context of <strong>Audi</strong> ultra we are also workingwith innovative materials such as carbon fibrereinforced plastic (CRP) which is used in differentareas of the vehicle. This illustrates a further <strong>Audi</strong>ultra principle: we are concentrating on the overallconcept instead of on individual components, andon a range of materials insteadof on only one. This flexible approach gives usthe freedom to build vehicles that offer one thingabove all: a unique driving experience.A new development and production chain is bornwith every material: the use of a new materialdemands different processing, new connectiontechnologies, service and repair possibilities. Atthe same time, however, it provides designersand engineers with the opportunity of developingnew skills.The principle is straightforward: the lighter thebody, the better the power-to-weight ratio andthus the car’s performance. 48 <strong>Audi</strong> ultra/<strong>Audi</strong> Space FrameAluminium panels: They supplement thestructure formed by the castings and theprofiles and increase overall body rigiditywith transition points optimised for forceflow, simultaneously combined with superbindividual part performance. Thanks to heattreated alloys, they unite ideal function withlow weight. The correct choice of joiningtechnology also plays a key role here. Onlyif this is right will the individual parts beintegrated into the ASF to form part of thestructure and thereby perform a load-bearingfunction.Cast aluminium components: Structuralcastings provide a high degree of designfreedom and function integration. Variablewall thicknesses, flexible shaping and ribbingoptimised for the flow of forces ensure thatmaterial is only used where it is actuallyneeded. The development of high-strengthstructural castings establishes the basis forsuperb integration of extruded aluminiumsections into the ASF structure.Extruded aluminium sections: Thanks tovariable wall thicknesses, profiled crosssections and the use of high-strength alloys,extruded profiles enable a particularly rigidvehicle body to be achieved. They also facilitateexcellent energy absorption in the deformationzones. <strong>Audi</strong> ultra:<strong>Audi</strong> Space Frame (ASF®).<strong>Audi</strong> ultra is the innovative lightweight technologyfrom <strong>Audi</strong>. One convincing example of this technologyis the <strong>Audi</strong> Space Frame (ASF), a highstrengthaluminium frame structure. The body ofthe <strong>Audi</strong> <strong>R8</strong> <strong>Coupé</strong>, for example, is made up ofdifferent components. 69 % are extruded sections,8% vacuum cast nodes and 23 % light aluminiumpanels. This distribution of semi-finished goodscontributes to the high-quality lightweight design ofthe <strong>R8</strong> body – the ratio of weight to size and rigidity– being the very embodiment of “Vorsprung durchTechnik”.Aluminium is a lightweight material that offersgreater freedom of design for cast parts andextruded sections than steel, and componentsmade from it are noted for their high rigidity.One area that does pose a challenge, however,is processing, where extremely exacting demandshave to be met.Which is why, way back in 1994, we founded theAluminium Centre (today known as the <strong>Audi</strong>Lightweight Construction Centre) in Neckarsulm,where the development, production planning andquality assurance departments all work closelytogether. The sheer number of patents in thisfield, now running into 3 figures, is clear evidenceof our expertise. And others have recognised it too.In 2008, the European Patent Office honouredthe achievements of the ASF inventors by naming<strong>Audi</strong> “European Inventor of the Year”*.The development of special welding methods wasjust one challenge of many which were successfullyovercome in the process. Consequently, we are stillevolving our <strong>Audi</strong> ultra lightweight constructiontechnology. In addition to the lightweight designrelated to specific material savings withoutlowering the standard of comfort and vehiclesafety, the <strong>Audi</strong> <strong>R8</strong> also uses especially lightcarbon fibre reinforced plastic (CRP) in addition tothe main material aluminium. Seven strands ofcarbon fibre put together are only as thick as ahuman hair. The finished CRP component is morestable than traditional materials – and lighter. Thisis why the hood compartment cover and side bodypanels are made of CRP, for example. Since the term <strong>Audi</strong> ultra is used to describe thelightweight engineering throughout the vehicle, itnot only includes the body and its materials, italso takes all other components and systems intoconsideration, without compromising the highquality and production standards typical for <strong>Audi</strong>,of course.On account of the advanced recuperation systemdeveloped to increase efficiency, an even morepowerful battery technology is now being used inthe <strong>Audi</strong> <strong>R8</strong> electric system: the AGM battery(Absorbent Glass Mat). Here, the conductiveelectrolyte is absorbed in a glass fibre fleece. TheAGM variant can be made more compact than thewet battery previously used, saving around 7 kg inweight.The brakes deserve particular attention. Thestandard brake system in the <strong>Audi</strong> <strong>R8</strong> has so-calledwave discs. Their cast friction rings have a waveshapedouter contour and are connected to thealuminium brake disc chambers by means of steelpins. This reduces the total unsprung and rotatingmasses by around 2 kg, leading to improveddriving dynamics and better rolling characteristics.This is where the aluminium wheels on the <strong>Audi</strong> <strong>R8</strong>come in. The 18-inch cast wheels are made usingthe flow-forming method, while all 19-inchversions are forged aluminium wheels. Thanks tothe jointing structure that can be achieved usingthese two production methods, the wallthicknesses of the rims can be reduced, savingeven more weight.The interior also presents potential for reducingvehicle weight. The <strong>R8</strong> bucket seats provideincreased lateral support during dynamic drivingand their width can be adjusted. Their designmakes them significantly lighter than the sportsseats. This is why <strong>R8</strong> bucket seats are standardequipment in the <strong>R8</strong> V10 plus.The brake discs of the optional ceramic brake* aremade of carbon-fibre reinforced ceramic material.With diameters of 380 mm at front and 356 mm atrear, they ensure excellent deceleration and control,even under high thermal stress – despite lowerweight. 52 <strong>Audi</strong> ultra/aerodynamics<strong>Audi</strong> ultra:Aerodynamics.A vehicle’s energy consumption depends onnumerous factors. No less than 11 % is influencedby the aerodynamics. This is why <strong>Audi</strong> has had oneof the most modern wind tunnel centres in theworld for years, and works constantly on optimisingevery model in terms of its drag. A turbine with adiameter of 4 metres and drive power of 2.6 MWblows air through the wind tunnel at up to300 km/h.improved for more than 1,000 hours in the windtunnel. On the one hand in order to achieve low dragfor a high final speed and moderate consumptionvalues, on the other to produce the downforcenecessary for good handling and improved drivingstability at high speeds. The front spoiler, theextendable rear spoiler and the fully lined underbodywere consequently also designed to increasecontact pressure.The smoothed shapes of the <strong>Audi</strong> <strong>R8</strong> also had toundergo numerous tests. The high-rev concept inthe V8 and V10 mid-engines of the <strong>Audi</strong> <strong>R8</strong> worksaccording to a simple principle.An increased number of combustion processes inthe cylinders creates more power and therefore agreater power yield. With the V10 engine in the <strong>R8</strong>V10 plus, for example, the maximum engine speedis at impressive 8,700 rpm and its maximum poweroutput is 404 kW. Yet, even at low engine speeds,the long-stroke units drive powerfully forward. Thetorque curve of this V10 power unit reaches amaximum value of a full 540 Nm. In the <strong>R8</strong> V10plus, this will enable you to spurt from 0 to100 km/h in just 3.5 seconds and only 7.8 secondslater you have already reached 200 km/h. Thepropulsion only ends at 317 km/h. With 3.6seconds for the spurt from 0 to 100 km/h and amaximum speed of 314 km/h, the <strong>R8</strong> V10 <strong>Coupé</strong>also achieves impressive values. The <strong>R8</strong> V10 <strong>Spyder</strong>needs 3.8 seconds for the same performance.*The resulting vibrational and thermal stresses arerestrained by the compact, high-strength design ofthe lightweight aluminium engines. What is the benefitof two clutches?A double saving: time and energy.A high-performance vehicle needs an adequatetransmission. Which is why a dual-clutch transmissionwas developed especially for the <strong>Audi</strong> <strong>R8</strong>vehicle concept which stands out through fast gearchanges and a high degree of efficiency.The 7-speed S tronic is divided into 2 transmissionparts with one wet multi-plate clutch each. Theseare both permanently active, but only one of themis actually connected to the engine. For example,if the vehicle is accelerating in third gear, then thesecond part of the transmission is already engagedin fourth gear. The gear change happens throughthe change of power-transmitting clutch – the firstclutch opens whilst the second one closes. The gearchange only lasts a few hundredths of a second andis completed with almost no interruption in thepower flow. So quickly and smoothly that it ishardly perceptible.You can choose whether you want to change gearyourself in manual mode or leave it up to thetransmission in automatic mode. All you need todo is briefly touch the shift paddles on the steeringwheel or the selector lever on the centre console.In addition, you can activate the sports programvia a button on the gear shifting gate and intensifythe driving experience even further in both modesby means of special tuning measures.Even with all of this dynamic technology, theS tronic still remains efficient. 62 quattro®Why only use two wheelswhen a car has four?The quattro® permanent all-wheel drive.Those who know <strong>Audi</strong> know quattro. And once youhave driven with quattro, you do not want to drive withanything else. Why? Because this drive system bringsmotorsport to the road in such an impressive way.quattro is a permanent all-wheel drive. To preventspinning of the wheels of one axle the drive force istransferred to the other axle. In the <strong>Audi</strong> <strong>R8</strong>, this isachieved by a directly responding multi-plate clutchwith optimised control which allows for a variabledistribution of the torque between the front andrear axle.Due to the mid-engine, the quattro in the <strong>R8</strong> hasbeen designed with a rear emphasis. The transmissionhas been placed behind the transverselymounted engine and has a power take-off whichtransmits the power to the front axis. This is wherethe Visco clutch distributes the torque. In the basicdesign of the drive train, about 15 % of the powerreaches the front wheels and 85 % the rear wheels;if needed, up to 30 % is immediately directedto the front. A differential lock on the rear axlefurther increases the dynamics. In the <strong>Audi</strong> <strong>R8</strong> a mid-engine is combinedwith the proven quattro technology. Thisallows the engine power of the <strong>R8</strong> to bedistributed to all four wheels as required.The permanent all-wheel drive therebyassists active safety, traction and drivingdynamics. This means more agile handlingand an even more dynamic drivingexperience on virtually all road surfaces.The S tronic 7-speed dual-clutchtransmission is controlled by shift-by-wiretechnology and allows very short gearshifttimes. S tronic can be operated by usingeither the gear lever on the centre consoleor the shift paddles on the steering wheel.Alternatively, you can opt for the automaticmode. 64 <strong>Audi</strong> magnetic rideThe heart of the shock absorber is apiston with a magnetic coil. The shockabsorber oil flows through the pistonand is influenced by a variable magneticfield. If the flow resistance increases, thedamping forces also increase. This occursby aligning the iron particles containedwithin the oil with the lines of themagnetic field.Our vehicles are often acknowledgedto have magnetic appeal.We use that for the suspension.The optional adaptive shock absorber system <strong>Audi</strong>magnetic ride is a very special way of moving bothsportily and in comfort. The system adjusts thestiffness of the shock absorbers to the respectiveroad conditions.Instead of conventional damper oil, <strong>Audi</strong> magneticride uses a special fluid whose viscosity can bechanged by an electromagnetic field. Tiny magneticparticles contained in the oil are aligned againstthe direction of movement of the shock absorber.As a result, the damping force is increasedaccording to the magnitude of the magnetic field.Wheel travel sensors and other systems such assteering and ESC supply the <strong>Audi</strong> magnetic ridecontrol unit with information about the prevailingdriving situation, influencing the damping level infractions of a second.The driver can choose between 2 basic settings.In the normal mode, the <strong>Audi</strong> magnetic ride is acomfortable sports suspension which enablesrelaxed driving even on long journeys. In thesports mode, the suspension transmits directfeedback from the road; the vehicle reacts witheven more agility.

Unlike in large-scaleproductions with fully automated processes, the production of the <strong>Audi</strong> <strong>R8</strong> is a pure manufacture. Forexample, the 99 metres of weld seam of the bodyshell is mostly manually created. Small, highly qualifiedteams give the super sports car its unique shape within 72 hours – everything from assembling the bodyto putting the finishing touches by slowly sanding the surface until it complies with stringent <strong>Audi</strong>requirements. After this, the most experienced employees assemble the <strong>R8</strong> at 22 coordinated stationsalmost exclusively by hand. Due to the numerous equipment variants and customising possibilitieshardly any combination is created twice.Each <strong>Audi</strong> <strong>R8</strong> is unique and therefore bears a very personal style.
