Pay freezes thaw
The continued emergence of
manufacturing growth in the UK is
highlighted by the number of pay
freezes continuing to fall.
The EEF’s pay data for the 3
months to the end of May shows that
the average pay settlement has risen
to 1.5%. This is the highest level
reported since March 2009 and is
slightly higher than the revised figure
of 1.4% for the previous 3 month
period to the end of April.
recovery gathers pace
The second quarter EEF/BDO
‘Manufacturing Outlook’ report
reveals that the broad based
recovery, which began at the end of
2009, has gathered pace. Output
and orders balances hit their
highest levels since the survey
began in 1995, indicating that
manufacturing’s contribution to the
recovery looks set to continue over
the coming months.
Greater confidence across the
sector is starting to translate into
recruitment. However, investment
balances continue to lag as
uncertainty about the strength of
future demand, availability of
internal finance and concerns
around business change taxes
combine to keep plans on hold. But
the EEF believes a package of tax
reforms in the emergency budget
that continues to support growth
will go some way to alleviating
concerns.
THE INSTITUTION OF DIAGNOSTIC ENGINEERS
A growing number of Britain’s manufacturers reported buoyant trading
conditions over the past three months on the back of rising demand in
overseas and UK markets, according to a major survey published by
EEF, the manufacturers’ organisation and BDO LLP.
economist, Ms Lee Hopley, said:
“The steadily improving trends in
manufacturing look set to continue
in the coming months and the
upswing is being felt right across
industry. Manufacturers are pulling
in more export orders on the back
of a recovering world economy and
a better outlook for the domestic
market is giving companies some
confidence to recruit again.
“But manufactures are very aware
that economic headwinds could
still pick up again as there are still
risks to a sustained recovery. Great
importance is now being placed on
the need to rebalance the UK
economy. In the short term this
requires a Budget which delivers
tax reform and deficit reduction in a
way which provides some stability
and gives manufacturers the
temporary heating equipment on site and the
help on hand from GSM telemetry technology.
Plus much more inside
confidence to invest.”
Tom Lawton, head of
manufacturing at BDO, added:
“These are a good set of results,
especially as the manufacturing
sector is still getting to grips with
the uncertainty of the new coalition
government. Manufacturers are
now indicating that they want the
government to deliver in five key
areas: deal with the deficit,
EDITOR’S COMMENT
An air of optimism
Long queues outside your local health
inspector’s favourite takeaway jaunt
- this can only mean one thing, the
World Cup is here! For some a feast of
sport and for others, a living nightmare
only made bearable by the thought of a
dodgy curry and a beer. But the one
common thing we should all embrace is
the air of optimism and feel good factor,
which accompanies the event.
It was reported recently that UK retail
sales rose strongly in May, with analysts
citing the World Cup as the main reason
for the pick-up.
Sales volumes rose by a bigger-thanexpected
0.6% from April, helped by a
1.7% jump in household goods sales and
a 1% increase in food sales, the Office for
National Statistics (ONS) said. Analysts
said sales of televisions and food ahead of
the World Cup had boosted the figures.
Great news. But the importance of this
‘pick-up’ is how it is being achieved. This
optimism in the retail sector spurred by
the World Cup, illustrates for me, how
businesses have embraced this infectious
optimism and consequently are beginning
to reap the financial benefits. To
simplistic? Perhaps. Does it work? I
genuinely believe it does. UK industry has
also started to take the bull by the horns
and is adopting this principle with
inspiring results. For example the EEF has
highlighted that a growing number of
Britain’s manufacturers reported buoyant
trading conditions over the past three
months on the back of rising demand in
overseas and UK markets, and greater
confidence across the sector is starting to
translate into recruitment. Of course I
realise this is not just down to positive
thinking, and it is always easier said than
done. But having heard the negative
attitudes of some manufacturers over the
last two years or so, it is not surprising
these businesses are still finding things
tough, while those who have adopted the
opposite approach are beginning to reap
the rewards of recovery.
At the recent Drives & Controls, Air-Tech,
IFPEX, and Plant & Works Exhibitions, I
was quite overwhelmed at the vast
majority of exhibitors who were so excited,
positive, and optimistic about their
products and services, and this came
across when they were speaking to
visitors. I spoke to many exhibitors at the
various shows, and one that caught my
attention explained to me that he told his
employees at the beginning of the
downturn that from that moment on they
were never to mention the word
‘recession’ again in front of him. He
wanted his sales team to be positive and
focus on opportunities. It would be
difficult to argue against taking this
attitude, or even why you would want to!
UK industry is at a crossroads, most are
taking the right route, but there are still a
few who are adamant on talking
themselves into an early grave. Please
don’t let this happen. Positive thinking is
just one attribute to success, but without
it you might as well keep on digging! So
take a leaf out of the World Cup and be
positive, what have you got to lose?
People are the most precious
The problem is in its application.
H&S law review
The Royal Society for the Prevention of Accidents has welcomed the
announcement of a review into health and safety law and practice.
(although many stories about
over-the-top safety turn out on
examination to be myths). In
many other cases, people are still
being hurt in easily preventable
accidents because not enough is
being done to ensure safety. In
general, the latter is still a bigger
problem than the former in our
view. Let’s not forget that
accidents are the principal cause
of death among under-35s and
that the number of people dying
in accidents is going up - the
figure currently stands at around
13,500 accidental deaths each
year in the UK. There is no room
for complacency.
“RoSPA has previously called for
a permanent body to investigate
and take action on
disproportionate health and
safety issues, and we welcome
this review as an important first
step. The problem of getting
safety right is one that needs to
be solved through education not
more legislation.
“Good research evidence rather
than anecdotage is needed to
establish the extent of problems
in this field and to help identify
possible solutions. As ever, RoSPA
stands ready and willing to help.”

industry
The materials handling industry
is beginning to shrug off the
effects of the global recession.
According to figures recently
released by Jungheinrich Group,
worldwide demand for handling
equipment was up 45% in the
first quarter of 2010 compared to
the same period a year earlier.
Asia recorded the strongest rise,
advancing by 86%.
Jungheinrich expects the
recovery to continue and projects
that the world market for forklift
trucks will reach in excess of
650,000 units in 2010 - a yearon-year
increase of 20%.
Jungheinrich Group’s incoming
orders grew in the first quarter of
2010 to reach 433 million Euros.
Increased revenue from aftersales
service was a major
contributor to the Group’s
success.
The Group expects to achieve
net sales of 1.7 billion Euros and
an operating profit in the double
Hearing protection system wins
industry award for innovation
The British Safety Industry
Federation (BSIF) has awarded its
Product Innovation Award to
VeriPRO, the earplug fit testing
system from Howard Leight by
Sperian. The Award, which is
designed to recognise excellence
and innovation within the safety
industry, was presented at the
RoSPA Occupational Health and
Safety Awards Gala Dinner held
during Safety and Health Expo
2010.
VeriPRO makes it easy to
determine the Personal
Attenuation Rating (PAR) of a
worker fitted with any earplugs
through a simple listening test. This
allows both safety managers and
workers to ascertain if the worker
receives optimal protection from
noise with their earplugs, requires
additional training, or needs to try a
Free Guide to the New Machinery Directive
MachineBuilding.net has
published the fourth edition of its
popular free Guide to the New
Machinery Directive
2006/42/EC. This is the first new
edition since the Machinery
Directive came into force on 29
December 2009 and the Official
guidance was published. This
latest edition benefits from
different model.
“Hearing conservation is an area
that we are passionate about”, said
Josephine Audoin, marketing
manager for Sperian Protection UK.
“We are delighted that the genuine
innovation demonstrated by
VeriPRO has been recognised by
the British safety community.”
A report recently issued by the
HSE entitled Real World Use and
Performance of Hearing Protection
gave a positive indication about the
availability of appropriate Hearing
Protection Devices (HPDs) in the
UK. However, it also reported that
“possibly only 60% of workers
supposedly using hearing
protection are in fact protected”.
One of the major reasons for this
(and this applies particularly to ear
plugs) is that the HPD is incorrectly
fitted. Another concern for
additional guidance relating to
the detail contained in the new
Directive, together with updated
web links and an expanded
section for sources of further
information.
Written in plain English, the
guide is packed with material
that will help companies comply
with the requirements of the new
Josephine Audoin, marketing manager
for Sperian Protection UK collecting
the Award
employers is the weakness of the
Single Number Rating (SNR)
system in regards to the
specification of earplugs. The SNR
system only provides a theoretical
level of hearing protection as
opposed to an actual
measurement of protection.
To help combat these issues,
Howard Leight by Sperian
developed VeriPRO. VeriPRO
benefits those that manage safety
and employees alike. For the safety
professional, occupational health
manager or site manager it fulfils
European Directive 2003/10/EC
requirements for training. For
employees, VeriPRO demonstrates
the importance of hearing
protection in the workplace, and
helps employees select and
compare protectors to find the best
choice for their ears and specific
applications.
Unlike other field verification
systems, VeriPRO can be used with
any earplug, and the tests
performed in virtually any setting.
VeriPRO offers two test protocols.
The complete check runs
employees through five frequencies
to determine PAR and is
recommended for annual use. The
Quick Check is a simplified test of
earplug fit at one frequency, used
as a fast and easy pass/fail check
for more frequent use.
The VeriPRO package consists of
PC-based software, an
audiometrically optimised headset,
audio processor, QuickStart guide
and USB cable.
MAINTENANCE MATTERS
Focus on: Thermal Imaging
Thermal imaging –
the technology strides on
Originally highly exclusive, thermal imaging is now mainstream. In a
relatively short time frame this technology has become the universal tool
for effective predictive maintenance and it’s easy to see why.
Andy Baker, UK & Ireland sales manager Flir Systems, reports.
Thermal imaging can be
applied to so many different
tasks. In addition to spotting
any thermal irregularities in
electrical and mechanical systems
that could indicate impending
failure, it’s ideal for locating the
source of energy loss and for
detecting faults in the fabric of
buildings. Indeed thermal imaging
now provides manufacturers with an
exceptionally powerful means of
maintaining productivity and
minimising overheads.
The dramatic growth in the
popularity of this technology has
seen it become eminently
affordable. It is now widely used
across a range of markets. In
addition to its maintenance, building
and automation applications, it
provides vision enhancement for car
drivers and a vital sixth sense in the
maritime, security and surveillance
markets.
This diversification has led to
volume production. Economies of
scale mean the cost of thermal
imaging is now well within the grasp
of all engineering sectors. For
example, a FLIR i5 fully radiometric
thermal imaging compact camera
now costs almost a third less than
the purchase price it carried when it
was introduced 2008.
Every day thermal imaging is
finding new applications but that
doesn’t mean that the technology
has now fully matured in its prime
markets such as plant maintenance.
Camera capability continues to be
refined and enhanced.
The smallest of temperature
differences can now be detected
with a standard portable infrared
camera. Not only does this allow the
smallest anomaly to be seen in
electrical or mechanical
installations, it also allows the
camera to produce sharper images.
Models designed for predictive
maintenance are now able to see
temperature differences as small as
0.03°C or 30mK. They also
incorporate clever features such as
IR window correction which
automatically adjusts the camera’s
sensitivity when inspecting high
voltage installation through safety IR
windows.
The big development however is
that thermal imaging is getting
smarter. Never before has it been
so easy, quick and cost effective to
use a thermal imaging camera to
detect a problem. And one of the key
drivers is the parallel development
of PC-based analysis and reporting
software and application specific
software that maximise advances in
hardware performance.
Software advances
In line with the price fall of thermal
imaging cameras, so too has that of
software. Good reporting and
analysis software is now available
for less than £1000 and adds
considerable value to the overall
thermal imaging package. It allows
findings to be properly documented
so that trends can be plotted and
the preventative maintenance
programme effectively managed.
Application specific software is
also considerably enhancing the
effectiveness of thermography for
set tasks. Those involved in building
maintenance were amongst the first
to benefit from the introduction of
sector-specific cameras with
dedicated application functions. As
well as a dew point alarm that
detects areas at risk from
condensation, building cameras are
available with a relative humidity
alarm that indicates a site of
potential mould build-up. The same
cameras additionally have a built-in
insulation alarm that identifies
areas that don’t fulfil insulation
requirements.
Reporting options are now
extensive with packages providing
the user with numerous predesigned
report templates. An
energy cost comparison report is
one example that allows the easy
calculation of achievable cost
savings when the identified
structural problems are fixed.
Instant reports can now be created
in the camera and downloaded onto
a memory stick. The necessary data
is then instantly available so that
repairs can be scheduled and costs
saved.
Exceptional value
The greatest advantage of
thermography remains its breadth of
application and even sector-specific
cameras, such as those whose
primary function is building
inspection, can be used to spot

Thermal imaging can be applied
to so many different tasks
general thermal anomalies. The
technology is perfectly suited to a
broad range of electro-mechanical,
electrical and HVAC predictive
maintenance tasks that combine to
minimise running costs.
A major benefit in factory
management is an infrared
camera’s ability to scan a wide area
in one pass to highlight potential
reliability problems. All kinds of
problems show up thermally for
further investigation.
Good examples are overheating
connections and electrical cables or
fuse problems on pumps; process
valve leakage; scale build-up in
pipelines and overheating motor
bearings and windings or
misalignment. The technology is
also ideal, and extremely safe, for
inspecting outdoor high voltage
switchgear and transformers as well
as low voltage installations. And of
course the target doesn’t need to be
excessively hot to signify inefficient
performance. A problem can also
be characterised by an abnormally
cool temperature profile.
The wide-ranging ability of today’s
infrared camera gives it great costsaving
potential. It is perfectly
possible for the same camera to be
used to check a roof for water
ingress, examine the integrity of
building insulation, monitor the
efficiency of underground
waterpipes, inspect bearings on a
motor, look for loose terminal
connections in a control cabinet or
study a dynamic process. The return
on investment is accelerated with
every application added to the list.
Applications for a general purpose
infrared camera can now also
include research and development
tasks. This is possible as features
that were once solely the preserve of
the most expensive cameras are
MAINTENANCE MATTERS
starting to be incorporated into less
sophisticated models. For example,
image streaming is now available in
mid-range cameras.
This means, for example, the user
can watch a process at start-up and
acquire radiometric data at a
reasonable speed. In other words a
predictive maintenance camera can
also be used for some research
tasks. Periodic storage is another
example. This allows snapshots to
be taken at pre-determined intervals
allowing the camera to act as a
watchman for a variety of
applications.
Meters talk to cameras
The inclusion of new communication
technology is also playing its part in
the wider application of thermal
imaging. For example, a new
development allows portable meters
to transfer their measurement data
directly to the infrared camera via
Bluetooth. And this brings much
greater intelligence to the IR
environment. Users can transmit
key readings such as current or
voltage from a clamp meter to a
camera making it possible to
establish a relationship between
heat and load.
Similarly in the building
environment, when moisture is
identified on an infrared image, an
exact reading can be taken by a
moisture meter and psychrometer.
Its readings are then transmitted to
the infrared camera and recorded
on the image along with other
readings such as relative humidity
and ambient temperature.
Bluetooth technology is also being
used to provide wireless headset
connection to cameras for easier
recording of voice comments
associated with inspection.
In summary, the continuous and
combined development of infrared
camera hardware and software has
provided industry with the means to
ensure efficiency and cut costs
across a range of engineering
disciplines. But there is definitely
more to come. Thermal imaging is a
dynamic technology and its potential
is huge.
Unlike a handheld thermal
imaging camera, the
thermoIMAGER TIM160 is fixed into
position in a production line or R&D
lab in order to monitor the
temperature profile of target
materials or objects. The camera is
well suited to process control,
quality and R&D applications,
across a wide range of industries,
including plastics, packaging,
machine building, FMCG,
thermoforming, automotive, paper,
printing, textiles, food, chemicals &
pharmaceuticals, medical
engineering, universities and other
educational establishments.
Chris Jones, managing director at
Micro-Epsilon (UK) Ltd commented:
“The range of options now available
for the thermoIMAGER TIM, as well
as the new features that we have
added, enable users to mount the
device in almost any process
environment or R&D application.
We have a wide variety of mounting
brackets that cater for almost every
type of installation, as well as a
variety of protective enclosures that
allow the device to be installed in
washdown or high temperature
environments. Our water cooling
jacket option, for example, enables
the device to be used in
temperatures up to 200oC.
“Patrol monitoring a process plant
using relatively expensive handheld
thermal imaging cameras to
monitor critical plant and
machinery is not a viable option for
many companies. However, the
thermoIMAGER TIM160 can be
installed in a fixed position next to
a critical component or part of a
production line, to constantly
monitor a target. Available for
£4995, including full software
functionality, our low cost solution
is already proving to be a very
attractive option for many
predictive maintenance
applications.”
He added: “We are also offering a
new rental option, whereby
customers can choose to hire the
device on a weekly basis before
committing to a full purchase, for
just £430. This allows users to
evaluate the device fully in their
own application and environment,
which will in turn help to justify the
capital expenditure.”
The thermoIMAGER TIM160 is
compact and lightweight and made
from anodised aluminium. The
camera housing measures 45mm x
45mm x 62mm and weighs just
250g (including lens and a 1m USB
cable), enabling easy mounting in
restricted spaces. The rugged
device is protected to IP65 (NEMA-
4) and is powered (5V DC) via the
USB 2.0 interface, with a maximum
current draw of 500mA.
The system is compatible with
Windows XP/Vista, enabling easy
integration of thermal imaging
information with mini-PCs, rail
mounted PCs and industrial
embedded PCs and PLCs. A DLL is
provided so that the user can
export thermal imaging data from
the process imager into customerspecific
software.
MAINTENANCE MATTERS PROBLEM SOLVER
TROUBLE
SHOOTER
The answer to this
month’s Trouble Shooter
is provided by
Parker Pneumatics
QHow do I size the correct
filtration for my pneumatic
system
AWith as many as 90% of all
pneumatic system failures
attributable to the poor quality of the
air supply, ensuring you have an
effective air preparation solution in
place is key to both productivity and
safety.
The purification technology you
require will depend on the type of
contaminants present in your
compressed air system. A water
separator can help remove bulk
condensed water; a dryer may be
necessary to expel water vapour; and
various filters can be fitted to remove
water aerosols, atmospheric dirt and
solid particles, micro-organisms, oil
vapour, liquid oil and oil aerosols, and
rust and pipescale. Modular FRL
systems are now available to help you
build a bespoke air treatment system.
The size of these different air
preparation systems should be
specified in relation to the flow of
compressed air needed to drive
downstream equipment, and the
acceptable pressure drop across the
system. In terms of filtration, vortex
type filters require a pressure drop of
around 0.2 to 0.3 bar to ensure
contaminants are removed effectively,
while element type filters are able to
work more successfully with lower
pressure drops.
If the filtration system is over
specified and the pressure drop too
high, excess strain will be put on the
compressor, driving up energy costs
and reducing the performance of
pneumatic equipment. Routinely
replacing filter elements is essential
to prevent media becoming saturated
and the pressure drop increasing,
adversely affecting productivity.
14 JUNE 2010 PLANT&WORKSENGINEERING
When Prelok encountered
problems using both
impeller and diaphragm
pumps to circulate adhesive
coating fluids at its Willenhall plant
in the West Midlands, this
specialist in the application of preapplied
locking and sealing
processes for threaded
components, turned to 521 Series
pumps from Watson-Marlow. Used
in combination with Gore Style 400
high resilience tubing, the solution
overcame problems caused by
previous pumps of damaging the
fluid, or of the fluid damaging the
pump.
Prelok provides a range of high
specification pre-applied thread
locking and sealing products that
are used throughout the
automotive, IT, construction and
telecommunications sectors.
“Our strengths lie in our ability to
help customers source or
manufacture quality components,
quickly processing them and
providing logistic solutions”, says
Andy Jones, site services manager
and maintenance co-ordinator at
the 75-employee company. He
added: “When we have a problem
in production we apply all of our
energies into finding a rapid and
suitable solution.”
One such problem involved a
process that re-circulates adhesive
coating fluids prior to application.
These fluids can be water- or
solvent-based with the exact makeup
dependent upon customer
requirements.
“The problem focused on micro
capsules that are suspended in the
adhesive coating fluid”, explains
Jones. “We found that the impellor
type pumps damaged the capsules,
while a subsequently installed
diaphragm pump could not work
with the sometimes small amount
of fluid that is present. Furthermore
it was hard to get the specific
diaphragm material which is
resistant to some of the aggressive
chemicals we use.”
Fortunately Jones recalled using
Watson-Marlow peristaltic
technology successfully in another
process. In peristaltic pumping
operations, nothing but the hose or
tube touches the fluid, eliminating
When Prelok encountered problems using both impeller and diaphragm pumps to circulate
adhesive coating fluids the company turned to 521 Series pumps from Watson-Marlow
Robust pump and tube
combination solves
sticky situation
the risk of the pump contaminating
the fluid, or the fluid contaminating
the pump. Fluid is drawn into the
pump, trapped between two rollers
and expelled. The complete closure
of the tube gives the pump its
positive displacement action,
preventing backflow and
eliminating the need for check
valves when the pump is not
running.
A Watson-Marlow 521 Series
pump was duly installed at Prelok’s
Willenhall factory where it
successfully overcame the previous
problems encountered. So
impressive was its performance
that the company now has a total of
four 521 Series pumps at
Willenhall, with a further four
dotted across its European
operations. All of the units utilise
an inverter to control speed, and all
run continuously throughout the
entire production period. Despite
this demanding workload Jones
says that maintenance tasks
extend to no more than “spraying
some lubricant on the rollers and
springs every now and again”.
One final problem remained,
however. The aggressive nature of
some of the chemicals used within
Prelok’s adhesive coating fluids
meant that the Marprene and
Tygon tubing deployed initially
exhibited short working life leading
to short life and sometime ruptured
tubes.
Jones commented: “Since
switching to the Watson-Marlow
peristaltic pumps this at least
meant it was easier to clean and
get the process up and running
again, however, it was still an issue
we needed to resolve.” He added: “I
contacted Watson Marlow about
alternative tube materials and our
local sales engineer sent me a
sample pack of different tubing
material for me to immerse in our
fluid to test. He followed up with a
site visit and suggested we use a
new type of pumphead (with quick
release couplings) and Gore Style
400 tubing to trial. So far we
haven’t had a tubing rupture in the
months it has been running.”
While chemicals will attack most
other types of tubing, the secret
behind the resilience of GORE Style
400 is Viton GF-600S, a peroxidecured
fluoroelastomer based on
DuPont advanced polymer
architecture. Performance testing
shows that Style 400 tubing offers
greater than 50 times longer life
than conventional non-reinforced
extruded tube. Thanks to its
expanded PTFE reinforcement, the
new tubing also offers superior
burst resistance to protect against
the swelling effect produced when
pumping aggressive chemicals
using standard extruded tube.
ALL BOILERS
100%
MANUFACTURED
IN THE UK

Focus on: Boilers & Burners
When a boiler on site
develops a fault or goes
down unexpectedly, it’s
a race against time for the plant
management team to arrange an
alternative before the issue affects
business continuity. For the wellmanaged
plant the problem can be
dealt with quickly: the team will
already have an established
relationship with a hire specialist
(even if they have never actually
needed to hire a temporary boiler
before) and that specialist will have
already done a site survey to
identify the type of kit needed,
where it will be sited and what will
be required to get it in place.
Once the hurdles of getting the
temporary boiler to site and
connecting it up to the existing
system have been overcome, then,
the management team should be
able to concentrate on the task of
getting the permanent boiler
repaired or sourcing a replacement.
Certainly the hire specialist will
probably provide regular
maintenance visits and any
troubleshooting advice required,
but they are not on site 24/7 and if
the temporary boiler develops a
fault or runs out of fuel, the plant
could find itself back to square one
with a business critical boiler
failure.
Managing the hire equipment
while it’s on site might seem like a
fundamental task for the plant
management team but it’s not
always so straightforward. While
it’s true that it is the hire company’s
responsibility to ensure that the kit
is well maintained and fit for
purpose, any boiler - temporary or
permanent - can break down
without warning, which is why the
use of GSM telemetry technology to
enable automatic fuel monitoring
and fault reporting of temporary
boilers is such a significant
development for any plant manager
that might need to hire a boiler.
Fuel efficient
One of the biggest obstacles to
efficient operation of hire
equipment on site is the false
security that the plant
management team often feels
because the kit does not belong to
the company but to the hire firm.
The fact is, however, that, though it
remains the property of the hire
firm, it becomes the responsibility
of the company that has hired the
equipment while it is at their
premises. In effect, therefore,
under normal circumstances, the
plant management team needs to
monitor the hire equipment’s fuel
consumption just as
conscientiously as they would
expect to monitor fuel consumption
for their duty boiler.
The problem is that the hire
equipment is unfamiliar: whilst fuel
ordering intervals might ordinarily
be based on consumption trends
worked out from years of data, fuel
consumption rates for the hire
equipment can only be based on
the hire company’s advice about
average usage and average is not a
word on which to base anything
with any degree of certainty. If the
fuel is not monitored accurately
and topped up at appropriate
intervals, the plant management
team could find themselves
incurring additional costs for
express deliveries or even running
out of fuel unexpectedly and
finding themselves in a downtime
situation.
To combat these issues, a fuel
monitoring device fitted to the fuel
tank can be used to monitor fuel
levels automatically and in real
time. Based on GSM telemetry
technology, the system works with
the fuel gauge to alert the hire firm
to the fuel levels for each tank,
providing the company with reliable
data. The bespoke software
developed to work alongside the
device in the fuel tank then
analyses the data and when the
fuel tank reaches the 20%
remaining level it automatically
generates an email to alert the hire
company’s service team who then
contact the customer to advise
them how many days of fuel they
have left at current consumption
rates. This enables the service
team to help the customer to
PROCESS, CONTROLS, & PLANT
Providing a critical eye!
Nick Campey, national accounts director of heating and cooling hire
specialist, Watkins Hire, outlines the pitfalls of managing temporary heating
equipment on site and the help on hand from GSM telemetry technology.
Managing the hire
equipment while
it’s on site might
seem like a
fundamental task
for the plant
management
team but it’s not
always so
straightforward
manage their fuel requirements by
helping them to assess how much
additional fuel they will need, order
it for them and have it delivered in
time for when they’ll need it. As a
result, the plant should never have
to pay a premium for ordering at
the last minute.
Early warnings
Of course, running out of fuel is far
from the only reason that a
temporary boiler might fail whilst
on hire. Just as permanent boilers
can develop an unforeseen fault,
despite even the most rigorous of
maintenance and servicing
regimes, hire equipment too can
break down without warning. If this
happens, the hire company will
certainly fix the fault or provide a
replacement as soon as possible
but the fault might not be spotted
for several hours so prompt action
from the hire company might still
equate to downtime of a day or
more.
Again, GSM telemetry technology
JUNE 2010 PLANT&WORKSENGINEERING 17

PROCESS, CONTROLS, & PLANT
can address this potential problem,
ensuring that the service team is
alerted to any faults before they
can become a significant problem
and enabling them to fix or replace
equipment in a genuinely timely
manner.
A GSM telemetry device is fitted
to the boiler and pre-configured to
meet the individual customer’s
requirements. If a fault is identified
the system sends an automatic
alert to the service team who can
then let the client know that there
may be a problem and send an
engineer to site to address the
fault. As the system identifies the
type of fault, the service team will
know immediately whether it is
something that can be easily
repaired or if it would be prudent to
replace the boiler instead.
The real added value of this
technology is not simply in the
speed of response it facilitates,
however, but also in its ability to
monitor equipment performance
on a 24/7 basis. While the plant
hire specialist,
Watkins Hire
management team will certainly
carry out regular checks and the
hire company will usually provide
regular serving as part of the hire
contract, only a real time
monitoring device can really track
equipment performance. The
technology might be used to
FULTON LAUNCHES NEW
TDS ENERGY RECOVERY SYSTEM
Fulton Limited has introduced a new TDS (total dissolved
solids) blowdown, energy recovery system, designed to
increase boiler effi ciency and reduce demand on services/
utilities, which in turn reduces fuel, water and effl uent bills.
The TDS Energy Recovery System
recovers virtually all heat energy from
the blowdown and feeds it back into
the steam system. This process raises
the temperature of the feed water
to the hotwell tank.
The system can also boost the boiler
feed water temperature up to 100°C,
which helps to prolong the life of the
boiler by reducing the pressure drop
and thermal shock on the pressure
vessel experienced when relatively cold
water is added to the boiler. This in turn
also helps create a stable steam supply.
The TDS Energy Recovery System, which is operated using
touch-screen controls, displays real time energy and
Peace of mind
In most scenarios, boiler hire is a
distress purchase brought about by
the failure or necessary
replacement of the duty boiler.
Ideally, what the plant
management team wants to buy
alongside the temporary boiler hire
is peace of mind: confidence that
the temporary equipment will
provide a suitable interim measure
and avoid potentially costly
downtime. Increasingly, hirers are
looking to hire companies not
simply to provide equipment but to
offer a total solution and these
GSM systems represent facilitate
that added value approach.
Urgent response provided
On the morning of Thursday 3rd
June 2010, Wellman Robey Boiler
Hire Division received an urgent
call from BAE Systems.
BAE Systems’ Warton plant, near
Preston in Lancashire, where the
British sector of the “Euro fighter”
is manufactured, had suffered a
complete boiler house failure that
threatened its scheduled
production. The boiler house
provides H.P.H.W. (High Pressure
Hot Water) that is crucial to the
pressurised hot air units involved
in the final surface finishing of the
“Euro fighter”.
At 14:00hrs on the same day the
Wellman Robey Boiler hire
manager attended a site meeting
to assess the complex
requirements urgently needed and
immediately made arrangements
to rectify the problem.
Although this was not a standard
request, Wellman Robey were able
to provide a trailerised 1.9KW high
pressure hot water boiler complete
with a separate pressurisation
unit, 21,000 litre bunded oil tank
plus a 100 volt generator. With all
the equipment being on site and
with Wellman Robey’s engineers
literally working around the clock,
the plant was operational by late
evening, Monday 7th June, ready
for the planned production the
following day.
The hire boiler sector of Wellman
Robey is only part of a total service
to high volume steam and hot
water users. Wellman Robey
provide new boilers, their
installation and commissioning
along with refurbishment of
existing plant and supply of all
types of related spares. The
company has more recently
expanded its operations into the
growing high pressure steam
(water tube) process industries,
CHP, waste heat/gas recovery and
energy from waste, where the
feedstock fuel type ranges from
different types of gases to a
multitude of solid/biomass fuel
types. The core business focus is
on plants across the range 10 to
100MW of thermal power.
The Potterton Commercial NXR3
boilers and Andrews Supa-Flo water
heater were selected by Manchester
United’s Group Property Services
Department, fitted by their own
heating engineers and
commissioned by technicians from
Baxi Commercial Division. The Supa-
Flo water heater was chosen for the
players’ changing room area
because four similar units had been
installed as part of the Quadrants
development and the Club had been
happy with their performance. In
addition, this was the most suitable
water heater of its size to satisfy the
demands of the changing rooms on
match days.
The two gas-fired NXR3 cast iron
model 36 boilers, each with 6
sections, are installed in the South
Stand plant room and replace the
previous boilers which were
reaching the end of their operational
lives. They supply LPHW to the
radiator system in the South Stand
and to the air handling unit constant
temperature circuit .The NXR3
model is a sectional floor standing
pressure jet boiler with an output of
170kW. With a specially designed
heat exchanger which incorporates
multiple flue-ways and fins to
increase the surface area, the NXR3
provides a high seasonal efficiency
of 86% (gross) in line with Part L2 of
the Building Regulations. The heat
exchanger carries a 10 year
guarantee when commissioned by
Potterton Commercial (subject to
terms and conditions). A large
chamber capacity ensures
environmentally sound combustion,
reducing CO2 and NOX emissions. A
fully modulating matched gas
burner provides maximum heating
flexibility and the boilers are fitted
with a flue which terminates on the
stadium roof. NXR3 boilers
incorporate the latest generation of
integrated control panel which, in
this instance, is connected to the
Building Energy Management
System via volt free contacts.
Also located in the South Stand
plant room and replacing a
previously installed unit is the
Andrews Water Heaters Supa-Flo
R307.
This model was the largest in the
R300 range with a nominal output
of 274kW and a recovery rate of
4697 litres/hour through a
temperature rise of 50oC.
Improved sealing and life performance
NSK is providing improved sealing
and life performance across its
range of RHP Self-Lube mounted
bearing units - including high and
low temperature HLT versions - with
the introduction of the company’s
robust S-design seal on all inserts
with diameters up to a maximum of
100mm.
The S-design seal, previously
available only on self-lube units up
to 45mm bore, offers the
advantages of greater robustness
and lower torque operation. It
comprises a strong steel former,
which is firmly secured in the outer
ring of the bearing, allied with a
flexible nitrile rubber sealing lip
that contacts with the fine- ground
finish of the inner ring to give low
friction performance and improved
SKF has launched an Oil
Conditioning Unit designed to
enhance oil lubrication in a range
of demanding applications across
industries including cement,
mining and quarrying. The low
pressure pump-filtration unit is
designed to be easy to integrate
with existing machine systems to
provide a simple and efficient
method of removing oil
contaminants while maintaining
oil temperatures at optimum
levels. In practice, the new Oil
Conditioning Unit can play a
significant role in reducing wear,
extend service life and
significantly minimise lubricant,
sealing capability.
The introduction of the S-design
seal across the entire Self-Lube
range expands the range of sealing
options available with the bearings,
which are widely used in tough
operating environments. Above the
S-design is the Flinger seal for more
hostile environments. The Flinger
seal provides increased levels of
protection without any loss of rated
bearing speed due to the noncontacting
“Flinger Seal” lip. It
provides a first line barrier against
contamination and thus improves
bearing life.
In the most arduous
environments triple lip seals are
fitted to protect the bearing and
extend its life. The Triple Lip Seal
offers the highest levels of
maintenance and repair costs.
The new SKF Oil Conditioning
Unit creates optimal lubrication
conditions by removing
contamination, including abraded
and oxidised particles, and
maintaining oil temperature,
resulting in correct oil viscosity. It
is installed directly onto
machinery and, once connected,
is ready for continuous operation.
Ongoing maintenance is not
required and only periodic filter
protection with three sealing lips
which contact the bearing inner
ring. There can be some reduction
in rated speed as a result of this
configuration; however, in the
applications where this seal is used
- on agricultural machinery for
example - this is not usually a
problem.
The sealing efficiency and low
friction operation of all Self-Lube
sealing options is enhanced by
NSK’s initiative in super-finishing
the raceways on all Self-Lube
inserts. This means that the
bearings will run quieter in
operation, and that the lifetime of
the bearings under marginal
lubrication conditions is increased.
AxFlow says its service centre in
Huddersfield now holds a wide
range of single spring and
cartridge mechanical seals in
stock for immediate delivery. In
addition the company is also
running an extensive mechanical
seal service and repair operation
with facilities for cleaning, lapping,
re-assembly and shaft mounting
using laser alignment technology.
AxFlow managing director Tony
Peters reports an increasing
number of its customers are now
taking advantage of the
company’s facilities for replacing
changes are necessary. It is
particularly useful on machinery
where filtration does not exist or
where the current filtration is
unable to meet operating
demands.
By filtering the oil, using a kidney
loop filtration system, the SKF Oil
cost savings including lower
lubricant costs, minimal waste oil
disposal costs, reduced
maintenance and component
making installation and removal
simple tasks.” Peters added: “We
can build the cartridge unit to
match the application for the
Brammer, supplier of maintenance,
after being found guilty of selling
counterfeit SKF bearings.
This incident was the latest in a
series of recent counterfeit bearing
seizures by the authorities across
Europe. Brammer is warning
companies in all industry sectors to
be cautious when sourcing
bearings, and other engineering
educe energy consumption.
Unfairly, past performance is not
given consideration under the new
scheme and many of these
proactive businesses have little
additional scope to reduce
consumption further.
Additionally, it may work in the
company’s best interest to have a
high consumption for the base
year, April 2010 to March 2011, as
this benchmark is what the
individual business is measured
against in assessing carbon
reduction performance under the
scheme. As a result, many
Liquefied Petroleum Gas is well
known as being the cleanest off
companies behind the LPG
brands? Flogas has taken the
lead in the industry by becoming
the first non-mains energy
company, and one of only around
250 businesses in the UK, to be
awarded the Carbon Trust
Standard as a result of work
carried out to improving its carbon
efficiency by 18.8%.
Flogas joins an elite list of
companies that have been
verified as having genuinely
reduced their carbon emissions
and demonstrated a continual
commitment to making further
reductions year on year. The
carbon reduction initiatives
undertaken by Flogas were wide
ranging and touched almost every
part of the business. Today those
changes are still in place and have
become part of the culture
amongst the 750 employees
working for Flogas.
Distribution is a major part of
the Flogas business and it was
here that many of the most
significant changes were
achieved. Delivery vehicles now
operate more efficiently thanks to
a new scheduling system that
that improve this efficiency
Many public sector organisations
such as hospitals and local
authorities have already
implemented robust energyreducing
measures, and little more
can be achieved without impacting
on performance or incurring
prohibitive capital overheads.
Unfortunately, the weighting
mechanism used to take account
of past performance may put less
and we fear that public-funded
organisations may end up paying
huge penalties as a result.
While actively encouraging energy
efficiency, McKinnon & Clarke is
concerned that under the CRC
scheme, public-funded
organisations will end up meeting
the lion’s share of the costs with
knock-on implications for public
was already required - we simply
needed to measure the effects of
our actions and consider the
additional areas where we could
make meaningful changes. It
really was a team effort and I
believe that this is what helped
our positive actions to become
part of the Flogas culture.
Although undoubtedly a major
achievement, we see achieving
the Carbon Trust Standard as part
of a continuous programme of
improvement for our business and
our customers.”
Flogas is currently working with
a number of companies who are
services. Having seen the
inequitable nature of the CCL
rebate mechanism, it is feared that
this new CRC legislation will benefit
those organisations by virtue of
circumstance and their ability to
‘play the game’ - rather than
rewarding organisations which
have put genuine efforts into
improving their energy efficiency
and significantly reduce their
emissions of Greenhouse Gases
(GHG).
Get moulded parts
within 24hrs
Polymer specialist igus has
developed a new tooling method for
injection moulding which can get
custom designed parts delivered in
less than 24hrs. As there are no
minimum order quantities,
speedigus is suitable for one offs,
prototyping, low volumes and
bridge tooling.
Matt Aldridge of igus UK
comments: “Standard tool
manufacture can take 4-8 weeks
and is normally only available for
minimum orders of around 5,000
pieces.
“But, with speedigus you can get
a single part in just one day. All we
need is the required quantity and a
3D CAD file of the part.”
igus currently manufacture
speedigus parts in eight common
iglidur materials (iglidur G, J, W300,
can operate on any voltage in the
range 85V to 265V and combined
with its PFC (Power Factor
As iglidur materials are
maintenance and lubricant free,
long lasting and have a low
coefficient of friction, the majority
of speedigus parts manufactured
to date are custom design
function.
“Because speedigus uses
standard igus materials, the igus
Aldridge. However, engineers can
also draw upon other features and
benefits of iglidur materials, such
as the combination of light weight
with electrical conductivity,
chemical resistance or high
temperatures. The igumid E-Chain
material additionally offers design
possibilities for structural parts,
such as brackets, side plate or
Ideal for orders up to a few
thousand parts, prototypes or oneoffs
speedigus can accommodate
parts that fit into an envelope up to
including agriculture, boating and
automotive maintenance
applications.
Other features include 3 AC/DC
475 x 750 x 200 mm, with wall
thicknesses down to 0.5 mm. All
that is required for a quotation is a
3D CAD file, preferably a STEP file,
and the required quantity.
Standard speedigus tooling lead
time is fifteen days from placement
of order, but parts can be produced
in as little as 24 hours. Every
Premises cleaning
Works canteens kitchen
ventilation systems can
create significant
problems for neighbours and the
environment.
Complaints arising from
unwanted cooking smells are
especially common in densely
populated urban environments.
Grease, fat and other cooking
residues are less obvious, but can
be equally unpleasant in the urban
environment. However, works
engineers may be unaware that
their canteen is causing a problem
until nuisance odours warrant an
unwanted visit from Environmental
Health.
The task of advising, approving
and policing exhaust ventilation
from catering outlets is shared by
the Local Planning Authority in
partnership with Environmental
Health Officers. They act in line with
Best Practice Guidance published
by DEFRA in January 2005.
Traditionally, activated carbon
filters have been used as a primary
method of fume and odour control
in catering applications. But on its
own, carbon filtration is not the
best solution. The performance of
carbon filters often leads to
secondary issues. For example,
they demand proper regular
maintenance every 4-6 months and
equally regular replacement with
new filter cartridges, the cost of
which acts as a deterrent to the
maintenance, which is essential if
filtration efficiencies are to be
maintained. Should maintenance
slip, carbon filters can have an
adverse effect on back pressure
and fan operation within the
system, leading to noise and
inefficiencies.
Best practice guidance is that a
combination approach to filtration
works best in most projects.
Typically, this involves the use of an
electronic air cleaner ahead of an
activated carbon filtration system
to provide the most efficient
removal of fumes, odour, grease
and other particulates.
The electrostatic precipitation
(ESP) technology in electronic air
cleaners is perfectly suited to
commercial kitchen extract
projects. At the heart of this
Taking effective
action
Works engineers may be unaware of the
nuisance odours, grease, fat and other
contaminants routinely exhausted from site
canteens until they receive an unwanted visit
from Environmental Health. The correct
application of kitchen filtration systems can
tackle this issue, Kevin Bristow, sales director
at air filtration specialist, Trion, explains.
approach is a high efficiency
collector cell. Contaminated air is
first drawn through the unit’s
washable metal mesh pre-filter,
which traps larger airborne
particles. Remaining particles,
some as small as 0.01 microns,
then pass into a strong electrical
field within the air cleaner’s
ionising section, where the
particulate receives an electrical
charge. Charged particles then
pass into the collector plate cell,
which is made up of a series of
equally spaced, parallel plates.
Each alternate plate is charged with
the same polarity as the particles,
which repel, while the interleaving
plates are grounded to attract and
collect the particulate.
PREMISES & FACILITIES MANAGEMENT
This type of electronic filtration
can remove contaminants more
quickly from the air than traditional
carbon filters. A reduced dwell time
requirement in the unit translates
to more efficient performance - up
to 95% sub-micron particulate can
be removed at an air velocity of
3m/s. This performance, in turn,
will have an impact on the design,
sizing and energy efficiency of the
entire system. Less power is
needed because smaller extract
fans can be used with smaller
motors. There will also be fewer
issues with sound attenuation.
The latest electronic air cleaners
on the market are also modular in
design, so they can cope
straightforwardly with change of
use situations. This versatility
allows works engineers to combine
collector cells with stainless steel
spiked ionisers, according to the
size and demand of individual
kitchen hygiene applications. Unit
cleaning capacities range in air
volumes from 1,000 up to
17,000m3/hr respectively.
Maintenance is another key issue
with activated carbon filtration.
Using an ESP type air cleaner in
front of carbon will significantly
reduce the cost of consumables
required. ESPs themselves are
quick and easy to maintain in
comparison. In fact, new innovation
in the sector recently introduced air
cleaners that feature an automatic
wash option facility.
Available as an integral control
module with a number of units on
the market, the wash option is
custom programmed to
automatically cycle the wash
manifolds, detergent and exhaust
fan. Specially formulated detergent
is sprayed via the wash system’s
manifolds to clean the plates within
the electrostatic cells of the air
cleaner. This allows removal of
contaminants in situ, saving time
and hassle. Once washing is
complete, the system activates the
exhaust fan to pull air across the
cells and dry them before
automatically switching on the
power supply.
Practical experience and knowhow
of the issues around
commercial kitchen extract
ventilation counts for a great deal
when searching for the right works
canteen solution to nuisance
problems. It is also important that
engineers partner with
organisations whose equipment is
manufactured and tested to the
required CE, ISO9001 and ASHRAE
standards. For example, build
tolerances and manufacturing
repeatability are critical in creating
the right spacing within an
electronic air cleaner’s collector
cell. Anything short of precision in
manufacture will result in
inadequate performance in the
field and continued complaints.
Flooring & roofing
New resin floor covers
Terrazzo at rail station
Breaking out old Terrazzo tiling is
both expensive and time
consuming. Project managers
faced with removing old, cracked
tiling are forced to contemplate a
limited range of options.
Nexus operate Tyne and Wear
Metro and are currently managing a
£350M ‘all change’ programme to
modernise the Metro over 9 years.
A £20m redevelopment of
Haymarket Station is now
complete.
Working with Tolent construction
the original single storey building
was demolished and replaced with
a three-storey facility. All concourse
and platform areas including street
level were refurbished.
The original Terrazzo flooring was
high noise, unsightly and had poor
slip qualities. Tiles were well
bonded however and removal costs
to enable new flooring were
extremely high.
Time was also an issue with
limited closures and most works
needing to be completed around
public and train timetables. The
railway sector is of course heavily
regulated and Health and Safety
issues remained critical throughout
Photovoltaic roof gets a new look
The Centre for Alternative
Technology first installed its
Photovoltaic (PV) roof over 15
years ago. When it was first built it
was the largest PV array in the UK,
covering up to 112sq meters and
generating up to 13.5 kilowatts. It
has provided CAT with clean,
constant source of electricity ever
since. As of October 2006 the roof
has produced 2885 KWH- enough
energy to power eight houses and
saved over 14 tonnes of carbon
emissions.
Unfortunately over the last few
years the frame on which the PV
panels are mounted has
deteriorated. But thanks to
neighbouring company Dulas, the
28 JUNE 2010 PLANT&WORKSENGINEERING
the project.
A solution was found with an
overlaid product, Stonres RTZ. Over
1200 m2 of Stonres RTZ resin floor
was laid over the original tiles and
sealed with matt slip resistant
coatings. The system allows for
minor movements under the
flooring. Stonhard UK worked with
Tolent Construction to plan works
over 9 months, coping with only
one ten day closure. Trains
continued to pass through the
station during works.
The working environment was
unheated calling for the erection of
tents within which the resin product
could be heated prior to laying.
Although Kemperol is known for its
flat roof waterproofing capabilities,
the benefits of using it for pitched
metal roof repairs are perhaps less
well known. This application is
claimed to be not only quick and
cost-effective, but gives a reliable
solution suited to patch repairs or
whole roof encapsulation, so
avoiding the expense and
roof is getting a revamp and the PV
panels remounted using new
technology in order to enable the
solar panels to carry on producing
electricity.
Ian Draisey, director at Dulas
said: “The work of CAT is vital in
informing, inspiring and enabling
practical solutions for sustainable
living. We have been delighted to
lend a hand in repairing the solar
roof and giving this valuable
resource a new lease of life.”
Dulas, which is based in
Machynlleth, is a world-renowned
renewable energy company. Dulas
started 28 years ago as part of the
Centre for Alternative Technology
but has since gone on to become
Over 1200 m2 of Stonres RTZ resin floor was laid over the original tiles
and sealed with matt slip resistant coatings
The finished product is a heavy
duty, attractive floor surface that
provides good noise absorption,
particularly within the tunnels.
Tolent Construction’s, David
Thompson commented: “The
product was chosen for its ability to
go over the existing floor. Not only
would it have been expensive to
take the original tiling up but station
closures had to be kept to a bare
minimum and there was no time.
inconvenience of re-roofing.
Metal roofs typically fail at the
fixings - areas subject to
considerable thermal and
mechanical movement which can
enlarge fixing holes and damage
seals, causing leaks. Added to this
the original seals will only have an
expected life of around 20 years.
For these repairs Kemperol 1K-PUR
its own company with expertise in
biomass, wind energy, solar, and
hydro installations. Dulas have
begun work on the PV roof at CAT
to replace the old frame, donating
materials and time for free.
Kate Blair at CAT said: “ We are
enormously grateful to Dulas for
their help. Dulas and CAT enjoy a
long standing relationship and it is
fantastic that they have offered
their expertise to redo the PV roof
ahead of the opening of our new
eco-educational facility the Wales
Institute for Sustainable
Education.”
“Aesthetically the finished floor is
very good and the acoustic benefits
are particularly noticeable in the
upper concourse areas where retail
units result in higher footfall.
Stonhard performed really well;
from the original sales discussion
to technical advice and installation
we had great support.”
Permanent repair for leaking metal roofs
can be used to patch the failed
areas, encapsulating the fixings
and bonding directly to the metal
roof.
Corrosion is the other main
reason for failures on metal roofs,
particularly at end laps and cut
edges. For whole roof
encapsulations Kemperol V210M
is ideal as it is easily applied and
has an appealing, uniform colour
and consistent appearance. It
bonds firmly to the existing
material and being permanently
elastic will bridge adjoining
sheets to withstand movement
and give excellent long term
protection.
Modular mezzanine
floor re-sited
Flexibility has always been a major
attraction of Revlok mezzanine
floors whose adaptable modular
design reflects the experience of
Lancashire-based parent company
Doity Engineering Ltd.
Revlok mezzanine floors’ ability to
be dismantled and re-erected in a
similar setting elsewhere has
benefited Manchester-based
Trafford Brake and Hose when they
moved premises from one part of
the Trafford Park industrial estate
to another.
As one of Greater Manchester’s
leading suppliers of quality parts
for trucks and trailers, Trafford
Brake and Hose need flexible
storage space for their constantly
changing inventory. Having
installed a Revlok mezzanine floor
in 2005 - and enjoyed the spacesaving
benefits this provided - it
was important that the same level
Tennant Company has
announced the results of an
independent third-party study by
Elliott Affiliates on the
effectiveness of Tennant’s ec-
H2O technology.
ec-H2O converts plain tap water
into a powerful cleaning agent
without any added chemicals.
The third-party study confirms
ec-H2O technology performs well
in very challenging environments,
and highlights that ec-H2O
powerfully cleans as well as or
better than automated scrubbing
technologies using traditional
chemicals in four key categories,
including cleanliness, hygienic
safety, appearance, and
sustainability.
The Elliott Affiliates study was
specifically designed to test ec-
H2O’s performance under real-
30 JUNE 2010 PLANT&WORKSENGINEERING
of convenience could be replicated
when the company decided to
move to bigger premises.
Trafford Brake director, Andy
Donaldson, was adamant that the
same level of storage facilities was
available at the company’s new
warehouse building: “The
mezzanine floor at our previous
warehouse had proved so costeffective”,
said Donaldson. He
added: “We started to wonder
whether we could simply move the
floor from one building to another.
When we contacted Doity about
this, we were relieved and
pleasantly surprised when they
said it could be done.”
Doity’s Richard Kershaw
explained how the project was
approached:
“The original platform measured
17.8M by 8.2M and had a 2.66M
clearance at ground-floor level”, said
world cleaning conditions. For
that reason, testing occurred in a
Baltimore-based soft drink
bottling plant that is operational
24/7. Floor conditions in the plant
included sugary syrup residue;
petroleum-based stains and
residue; and dirt, oil and other
outside debris. Five different test
areas within the plant with either
unfinished concrete or VCT
flooring were identified, including
the pallet area, a corridor, a
loading dock, a bottling area, and
a cafeteria, and, over a period of
three days, half of each test area
was scrubbed with a traditional
scrubber-dryer and the other half
with Tennant’s ec-H2O
technology.
The study focused on four key
test categories, including
cleanliness, hygienic safety,
Revlok mezzanine floors’ ability to be dismantled and re-erected in a similar setting
elsewhere has benefited Manchester-based Trafford Brake and Hose
Kershaw. “Because of its modular
nature, it was relatively
straightforward for our installation
team to dismantle the steel structure
and modify it for Trafford Brake’s
slightly smaller new warehouse.”
At 13.6M by 9.6M, the re-sited
mezzanine features highly durable
decking made from high-density
particle board and first-floor access
via a specially manufactured steel
staircase with horizontal safety
hand rails which comply with all
appearance and sustainability.
Cleanliness and hygienic safety
were measured by testing for the
presence of adenosine
triphosphate (ATP), which
indicates the presence of
contamination, such as food
residue, allergens and/or
bacteria. Appearance was
measured by taking before and
after photographs. Sustainability
was measured by testing and
comparing a list of factors related
to the social, economic, and
environmental impacts of the
technologies.
Study results show that ec-H2O
technology outperformed the
scrubber-dryer using traditional
chemicals by reducing the
presence of ATP by an average of
90.1 % versus 84.2 % and
reducing the presence of aerobic
current safety regulations.
The complete process from
dismantling the previous
mezzanine floor, re-sizing and reinstalling
the new floor to meet the
exact needs of Trafford Brake took
only three weeks. This ensured a
smooth transition with minimal
downtime and uninterrupted
HANDLING & STORAGE
Dynamic storage
Charlie Jeary, sales director, storage division at Spaceway Group,
looks at how businesses can enhance warehouse performance through
dynamic storage.
The recession has focused
minds on the need to
increase productivity and
reduce labour costs in the
warehouse environment, especially
when it comes to the order picking
process. In particular pick-to-parts
order picking methods result in low
productivity as order pickers spend
an excessive amount of time
travelling along the aisles. In order
to enhance the order picking
process and reduce travelling time,
many companies are now adopting
the concept of dynamic storage.
The benefits of dynamic storage,
also known as live storage, will
depend on the items being stored in
the warehouse. A modern facility
will normally feature a combination
of storage systems, rather than one
specific structure, which means that
the organisation uses dynamic
storage to work seamlessly
alongside existing systems within
their warehouse.
Dynamic Storage systems are
used in all industries ranging from
the car industry, electronics,
despatch of toys, pharmaceutical
and cosmetics distribution, in
construction materials, beverages
34 JUNE 2010 PLANT&WORKSENGINEERING
and food distribution, etc. The
payback time is usually between 18
and 36 months. Additionally there
are many advantages, such as low
maintenance, high performance,
ease of control and organisation,
high degree of disposal, low cost
and high turnover.
When used for pallets or
containers, dynamic storage
systems combine optimum space
utilisation with quick accessibility.
Live storage racks require only a
single aisle for loading and
unloading, which makes them
extremely compact. Stocks are
clearly arranged making control and
inventory far easier. In addition time
saving with dynamic storage
systems is significant. Compared to
more traditional storage systems,
dynamic solutions can increase pick
rates by factors of 4:1 or greater,
which means companies are paying
a quarter of their usual costs. In bulk
storage systems, using either roller
pallet flow or a cart pushback
system as opposed to adjustable
pallet racking (APR), the quantity of
trucks and personnel can be
reduced by more than a third.
Live storage systems can be
supplied for use with pallets,
cartons and tote boxes and comes
in three different forms, carton live
storage, pallet live storage and push
back.
Carton Live Storage
This design works by inserting
goods into the back of the structure
and removing them from the front.
The optimum solution for compact
storage and efficient order picking,
it consists of standard racking with
strips or rollers slotted in at various
levels. The slope and height of the
tracks can be specifically adjusted
and are mounted at an angle so
when a person puts a carton into a
lane, it rolls forward either to the
front or behind the next carton.
When the carton at the front is
removed, the one behind it will roll
to the front. One of the features of
this system is that the cartons can
be stocked 6-8 deep or even more
if required, conserving space and
allowing easy organisation of stock.
Pallet Live Storage
Pallet Live Storage is a system of
vertical frames, horizontal beams
and heavy-duty roller beds in either
The benefits of dynamic storage, also
known as live storage, will depend on
the items being stored in the warehouse
twin track or full width roller format. It
works in exactly the same way as
carton live storage except on a much
larger scale. It can be serviced using
different types of handling
equipment, with each rack being
individually designed to obtain the
highest level of flexibility and
productivity. Whole pallets can be
stored in this way making it ideal for
fast moving, first in last out (FILO)
products like perishable goods that
are received and despatched in large
quantities. One of the main features
of this product is that any size or
shape of pallet can be handled.
Push back pallet
racking
Push back pallet racking utilises
the Last In First Out (LIFO) storage
principle. The system offers low
investment costs, enables front
accessibility of goods, increased
productivity and makes automatic
loading and picking possible. It
uses special beams and pushback
assembly sub frames running front
to back in each bay. Like other live
storage the tracks are mounted at
an angle so when a forklift truck
pushes a pallet into a bay, the one
that is already there is pushed
backwards. When the pallet at the
front is removed, the one behind it
will roll to the front. One of the
features of this system is that the
pallets can be stocked four deep,
conserving space and allowing
easy organisation of your stock.
The implementation of any single
or combination of changes
discussed will create additional
space in a warehouse, but every
warehouse has specific operational
requirements that must be
addressed. Uncovering ways to
optimise existing warehouse
operations while preparing for
business changes must become
primary concerns for company
management. The flexibility to
handle both long-term projections
and short-term needs is what make
operations world-class.
Movetech UK, combined with new
flooring from Sika UK, has
provided London & Cambridge
Properties (LCP) with a practical
and cost-effective solution to
LCP’s need to double capacity at
their specialist warehousing
facility at Burntwood Business
Park, Burntwood, Staffordshire.
The warehouse specialises in
the storage of items up to 100
tonnes in weight and is the only
storage facility of its kind within a
100 mile radius. Richard Allen,
building surveyor for LCP, explains:
“With only a third of the
warehouse having the capacity for
larger items, and another third
being used for smaller storage,
served by a smaller crane and
forklift trucks, we were left with
the final third to convert to storage
for 85 tonne electric transformers.
The problem was: how?
“A potential solution, was to
construct a rail system that would
criss-cross the warehouse floor
which was not very practical and
wasted valuable space.
several pallet loads to be handled
simultaneously.
Winter temperatures plummet to
below -40 degrees C in northern
Norway and because the trucks
spend a good deal of time outside
unloading and loading trailers,
Macks Ølbryggeri needed forklifts
that not only offer high throughput
speeds but are also capable of
working in snow and ice.
The Jungheinrich DFG 425-435s
models feature hydrostatic drive
which means they are particularly
suited to highly intensive materials
handling operations and
applications involving a lot of
“shuttling” operations - such as
lorry loading and unloading in and
around a busy warehouse or yard -
making them ideal for Macks
Ølbryggeri’s needs.
Capabilities transformed
“The air film solution offered by
Movetech UK has proved to be the
most practical and cost-effective
solution by far, particularly as we
have been able to keep the whole
of the rest of the warehouse
operational during installation.”
Close collaboration with
Movetech UK engineers using its
in-house Hovair technology, has
resulted in the design and
manufacture of an air film
transporter with a total design
capacity of 100t.
Steering and propulsion of the
transporter are provided by an airpowered
tugger which also houses
the controls for the transporter.
LCP have had a series of
stillages made to accommodate
the transformers. Once the
transformer is in position, the 100
tonne lifter beams pick the
stillage and transformer off the
floor and position them on the
transporter before moving them to
the allocated storage area.
HANDLING & STORAGE
Since the “baby” of the
Combilift fleet - the compact
Combi-CB - was successfully
launched two years ago, managing
director Martin McVicar and
technical director Robert Moffett
have turned their attention to bigger
things and have developed the
largest ever Combilift 4-way forklift
built to date - the 25 tonne capacity
C25,000 model with dimensions of
around 5 x 5m, and an unladen
weight of 32t and a 127kW engine.
The second new product is the
Combilift Straddle Carrier, designed
to offer a very cost effective solution
for haulage, distribution and
shipping operations even with
relatively low throughput levels. This
35t capacity vehicle offers
complete independence for the
transportation of containers and
similarly oversized loads around a
site.
Combilift has reinvested a
sizeable amount of yearly turnover
(10%) in R&D since it was
established in 1998, enabling it to
continue to be at the forefront of
innovation in the materials handling
sector. At least one new model a
year has been introduced since the
first C4000 4-way forklift rolled off
the production line. Martin McVicar
commented: “The introduction of
these two products to Combilift’s
range underlines our engineering
and manufacturing expertise and
demonstrates our commitment to
the ongoing provision of innovative
handling solutions for an ever wider
range of applications.”
C25,000
Developments in sectors such as
manufacturing and the timber and
construction industries have
prompted companies to look for
safer and more efficient methods of
handling increasingly larger loads -
whether these are incoming raw
materials or finished products.
Combilift has responded to
feedback from customers by
steadily increasing the size and lift
capacity of its range since its “core”
C4,000 model was first developed.
Following the introduction of 6, 8,
and 10t trucks, Combilift launched
its 14t model at the IMHX exhibition
in 2007. Combilift has now broken
36 JUNE 2010 PLANT&WORKSENGINEERING
Demonstrating
commitment
Combilift recently launched two new products,
which have been added to the company’s wide
range of 4-way handling solutions. PWE reports.
another size barrier with the launch
of its 25t capacity C25,000 model.
The C25,000 may resemble a
standard Combilift - just on a much
larger scale, but the implications of
designing and building a truck
almost twice as large as any existing
model called for some innovative
engineering and manufacturing
solutions.
The Kubota engines used as
standard in the diesel powered
Combilift range did not offer the
required HP for a model of this size,
and after a thorough analysis of the
market Combilift opted for a John
Deere engine. “We chose the John
Deere 6068 HF not only because of
its 170 HP capacity but also
because we found it to be the
quietest and most environmentally
friendly option”, says Martin
McVicar.
A critical issue was also the
platform height. The size of three
single wheels required for a
machine of this weight would have
resulted in an unworkable platform
height, but by using double wheels
the platform has been kept to
1150mm. Hydraulic fork
positioners have also been
incorporated as a standard feature,
much to the relief of drivers for
whom it would be nigh on
impossible to shift the extremely
heavy forks manually. The
shotblasting facility at the
Monaghan assembly plant factory
was not large enough to cope with
assembled parts so steel elements
were treated in sections before
being assembled.
A solution for Aggreko
Aggreko, supplier of temporary
power and temperature control
solutions, is the first company to
take delivery of the newly developed
Combilift Straddle Carrier. This will
enable it to make significant cost
savings on the handling of the large
number of generators and
container units produced at the site
to keep up with global customer
demand.
After making an initial enquiry
regarding better handling
procedures for generator engines in
the pre production storage facility,
Aggreko turned its attention to the
more pressing issue of ensuring the
efficient movement of finished
generators due to a planned move
Dealers and journalists from all over the
world were present at the Combilift
global headquarters in Monaghan,
Ireland to witness the unveiling of the
two new products
to a new site in 2011. Aggreko’s
team - project coordinator Derek
Neilson, facilities coordinator Alex
Hardie and senior project manager
Ken Gordon, consulted Brian
Docherty of the local Combilift
distributor Douglas Gillespie Plant
(DGP) and Combilift’s Anthony
Rooney for advice. Together they
identified the Straddle Carrier, then
in the design phase, as being ideal
for Aggreko’s requirements. “With
lengths of 20 to 40ft, the
dimensions of generators are
comparable to containers”, says
DGP’s Brian Docherty. He added: “I
was aware of product development
at Combilift involving container
handling and when we looked more
closely at the design and features of
the Combilift Straddle Carrier
everyone involved in the project
realised that this would be far
superior to any other option on the
market.
“Two major factors in the choice of
new handling equipment were cost
and the weight of any machine
capable of carrying 25t loads”,
explains Derek Neilson. “Our
previous system was based on
cranes and trailers, and hire costs
for these have been extremely high
and we were keen to cut this. Any
conventional reach stacker up to
our requirements has an unladen
weight of around 70t, and the
loading on each wheel would have
meant spending considerable sums
on reinforcing the floor in the new
premises. As the Combilift Straddle
Carrier is around four times lighter
than a reach stacker, the ground
pressure is obviously greatly
reduced even when it is used to
carry two generators to its full
capacity of 35t. We therefore
quickly recognised that it is not only
a more affordable alternative to the
conventional truck but will enable
Aggreko to save considerable outlay
on upgrading the flooring across the
new site.”
New qualification to tackle UK’s
‘biggest productivity problem’
NEBOSH launches Certificate in
the Management of Health and
Well-being at Work
A new management
qualification has been launched
to help tackle the UK’s ‘biggest
productivity problem’ - the health
and well-being of Britain’s
workforce.
The Certificate in the
Management of Health and Wellbeing
at Work
qualification from NEBOSH is
the first of its kind. The
Certificate is designed to give
managers from all types of
organisations the skills and
know-how to promote a healthier
workplace.
Over 175 million working days
are lost due to sickness absence
each year in Britain. Absence
through ill-health is not the only
issue. Presenteeism - where
people carry on working despite
illness - can be even more costly
in terms of lost productivity.
“People who are unwell either
don’t perform at their best, or
don’t turn up for work at all”, said
Teresa Budworth, chief executive
at NEBOSH. “Issues like stress,
allergies, diabetes, high blood
pressure and back-pain all have
a huge impact on UK employers.
Overall, poor health and wellbeing
is arguably the UK’s
biggest productivity problem.
By suppressing rather than eliminating all
background noise, the Sensear technology enables
the user to remain aware of his or her working
environment and continue to communicate effectively
designed to block out all sound,
useful signals such as voices may
not be heard which encourages
users to remove the protection and
expose themselves to potentially
damaging noise levels. Noise
“Industrial disputes mean that
around 700,000 working days
are lost each year in Britain. Over
11 million working days are lost
to work-related stress,
depression and anxiety alone.”
Budworth went on to say that
studies had shown how healthy
workers can be almost three
times more productive than their
FAST SIEMENS SERVICE
SWEETENS BRITISH SUGAR
When a worm gear drive crown wheel failed
due to overload on a crucial conveyor belt at
British Sugar’s plant in King’s Lynn, the
priority was to get things running again
quickly - and the ultimate result was a
minimum of 10% improved efficiency.
British Sugar approached SIEMENS
INDUSTRY’S Mechanical Handling Division,
which had supplied the original Flender
Cavex 280 worm gear unit in 1997. British
Sugar had already looked at a refurbished
competitor’s unit, but it had a lower rating
than the Flender one and British Sugar was
not confident it would be suitable. The
Siemens service team therefore suggested a
more energy-efficient, bevel helical Flender
FZG gearbox, size B3HH08. The old unit was
between 74% and 85% efficient; the new one
offered 95% efficiency, an improvement of at
least 10%.
MAKING THE MOST OF MATTING FORCE TEST SYSTEM
Black Vynagrip matting modules
with a grey edging from PLASTIC
EXTRUDERS Ltd are being used at
Hunprenco Precision Engineering
Ltd’s plant in Yorkshire to provide a
safe, anti-slip surface for workers
manning the large production
machinery. Supplied by Arco, the
Vyangrip modules, with factory
fitted PVC nosing on three sides, are
designed to butt up against
machinery, working benches and
service counters and other areas of
localised standing. Not only is the matting slip-resistant, very hard-wearing and soft but helps to
VEHICLE RESTRAINTS CAN SAVE LIVES
Following two fatal accidents in the
USA and Denmark this year involving
forklift truck drivers working in the
dock area, CALJAN RITE-HITE advises
organisations to secure vehicles
firmly to the dock during
loading/unloading to minimise the
risk of such accidents. The
company’s Global Wheel-Lok ensures
that once the trailer is backed into
position, it stays in place. The Global
Wheel-Lok vehicle restraint is
capable of securing virtually all trailers to the loading dock, including those with hydraulic lift
gates. Communication lights clearly indicate when the trailer is locked and when it is possible to
drive away. During testing, drivers have tried to pull away from the dock when the lock was
activated. However the Wheel-Lok is reported to have kept the trailer firmly in place.
FLUID SAVINGS
HEAT TRANSFER SYSTEMS has launched
HTfluidfit, a process that conditions thermal
fluids within an operating system, an
innovation that, says the company, could save
UK manufacturers hundreds of millions of
pounds every year. Traditionally, maintaining
fluid condition has been achieved by total
replacement of the fluid which may be
needed as frequently as every two years. HTS
has developed HTfluidfit in partnership with
the UK division of multinational Flamco.
HTfluidfit conditions thermal fluids within the
operating system, extending the life of the
fluid up to 10-fold or longer. Benefits claimed
include cost savings, lower risk, improved
safety and reduced carbon emissions and
waste.
SAFETY BARRIERS
Gatwick Airport has benefited from
a bespoke design of safety barrier
from A-SAFE. The company’s
hexagonal Atlas barrier has been
designed to replace steel structures
that Gatwick was previously using
for mast protection. It will be rolled
out across the apron to provide
effective protection to all mast and
columns. A-Safe’s range of barriers is sufficiently flexible to withstand impacts, exceeding the
BAA standard 6-9 times. If hit by a vehicle, the barrier springs back into shape without bending
or buckling. The polymer bend that is used in producing the barriers with its high level
absorption properties ensures the airport benefits from long term, low cost maintenance and
repair.
NOV ® MONO ® SURVEY POINTS TO MAINTENANCE
BUDGET WASTAGE
A survey has revealed that over a
third of maintenance engineers are
wasting maintenance budgets
because they do not realize that it
is possible to purchase high
performance, cost effective non-
OEM replacement parts for their
progressing cavity (PC) pumps.
According to the survey, over half of
engineers always purchase
‘genuine’ parts from the OEM, while
a third are unaware that it is
possible to buy alternative parts. Commissioned by NOV ® MONO ® , the survey set out to explore
attitudes and approaches to maintenance. Mono Universal Parts has comprehensive stocks and
best in class lead times and availability. It also offers same day delivery on stock items and a
dedicated aftermarket team, which make it a very attractive offering for engineers looking to
control pump maintenance costs without sacrificing high quality service and parts.
Wireless telemetry specialist RADIO-TECH has
developed a battery-powered temperature
and humidity sensor for internal and external
applications. Dualsense is available in three
versions: internal and external (reading
temperature and humidity), as well as surface
(reading only temperature conducted through
a wall). The sensor “chirps” every five
minutes, transmitting its data to Radio-Tech’s
RT:Wi5 data hub (or a modbus receiver); the
information collected is then sent directly to
the relevant server.
Since dualsense’s transmitter is radio-based
and needs no connection to mains power, the
sensor can be installed very easily. The unit is
powered by a lithium battery that lasts up to
three years.
Radio-Tech was established in 1993 and is
now one of the leading design manufacturers
and suppliers of wireless technology.
THE REVLOK MEZZANINE
FLOOR SYSTEM
A Revlok mezzanine can be dismantled and
re-erected elsewhere as Trafford Brake and
Hose discovered when it moved from one
part of Trafford Park Industrial estate to
another. The company had installed a Revlok
mezzanine in 2005. It proved so costeffective
that Andy Donaldson, director, asked
whether the floor could be moved from one
building to another. The company contacted
DOITY ENGINEERING and discovered that this
was possible. The modular nature of the
original platform meant it was relatively
straightforward to dismantle the steel
structure and modify it for the new, slightly
smaller warehouse. Dismantling, re-sizing
and re-installing the floor took just three
weeks.
EMERGENCY EXIT DEVICE
French industrial safety specialist SERV
TRAYVOU INTERVERROUILLAGE has
developed the DEU (dispositif d’évacuation
d’urgence), a new system to prevent an
operator becoming trapped in a dangerous
area. Made entirely from stainless steel, the
DEU is suitable for use in harsh or dusty
areas and is said to satisfy all standards
currently in force relating to emergency exit
systems.
The DEU is mounted in conjunction with a
latched access lock. Any operator finding
themselves trapped inside a dangerous area
simply pushes the DEU’s button and, with this
simple gesture, frees the latch from the DEU.
The operator can then leave the area.
If fitted with safety contacts, the device can
also enable an emergency stop circuit to be
opened and therefore the machine to be
stopped.
PERMANENT REPAIR FOR LEAKING METAL ROOFS
Whilst KEMPEROL is renowned for
its flat roof waterproofing
capabilities, the benefits of using it
for pitched metal roof repairs are
perhaps less well known. This
proven application is not only quick
and cost-effective, but gives a
reliable solution suited to patch
repairs or whole roof
encapsulation, so avoiding the
expense and inconvenience of reroofing.
Metal roofs typically fail at the fixings - areas subject to considerable thermal and
mechanical movement which can enlarge fixing holes and damage seals, causing leaks. Added
to this the original seals will only have an expected life of around 20 years. For these repairs
Kemperol 1K-PUR can be used to patch the failed areas, encapsulating the fixings and bonding
directly to the metal roof.
