WIN – World of Industry 2009 closed its 

doors with high attendance 

WIN – World of Industry, the number 1 industry 

event of the Eurasian Region, closed its 

doors on March 1st with the same high-level 

results like the previous year. The fair continued 

to bring 7 interrelated sectors of industrial 

production together. 1,358 direct exhibitors 

- 659 in Phase 1 and 699 in Phase 2 - used the 

fair as a platform to meet existing clients and 

establish new contacts. This year WIN welcomed 

113,992 professional visitors in two 

phases (Phase 1: 43,645, Phase 2: 70,347). Besides 

a strong interest of the domestic industrial 

manufacturing sector, the fair has attracted 

a significant number of international 

buyers not only from neighboring countries but 

also from all over Europe, the Far-Middle East 

and America. Organized in the same concept 

with the world’s leading industrial fair HAN- 

NOVER MESSE, WIN – World of Industry will be

Wireless Communications in Factory 

Automation 

The shipments of factory automation devices, 

which are wireless enabled and connected to 

wireless networks, is set to increase from 2.7 

million units worldwide in 2007 to almost 8 million 

in 2013. This is according to a newly published 

study from IMS Research. The EMEA 

market accounted for 40% of the global total, 

as the more developed regions have, so far, 

adopted wireless products most. Wireless unit 

shipments to EMEA will exceed those to Asia 

to 2013. Senior Analyst, Mark Watson, commented 

“especially in the current economic climate, 

EMEA users, often with higher operating 

costs than those in Asia, may see the adoption 

of certain wireless products as a way to avoid 

the installation and maintenance costs of cable 

networks”. 

Three finalists for the SENSOR Innovation 

Award 2009 

On the occasion of its trade fair SENSOR+TEST, 

to be held May 26-28, 2009 in Nürnberg, Germany, 

AMA Association for Sensor Technology 

has announced its international competition for 

the SENSOR Innovation Award, which is endowed 

with 10,000 Euros. “We had more submitted entries 

than ever before, and their quality was very 

high. This gave the jury a tough time reaching 

this year’s decision for the first round nominations 

to the Award” said jury chairman Prof. Andreas 

Schütze from Saarland University. A 

record of 63 innovations were submitted. “Over 

the last years, the proportion of non-German 

entries has stabilized at about one third. This 

turnout is quite pleasing. We congratulate the 

nominees for being picked.”

Real-time maintenance

With its corporate entity Corus Special Strip, Hille & 

Müller in Düsseldorf has been specialising on cold-rolled 

steel strip with nickel-plated, technical or highly-reflective 

surfaces for years. Unrefined cold-rolled strip is taken 

as the basis for the refined products. The products 

HILUMIN, HILAN or HIBRITE are for example processed 

to become battery cans in the battery industry, fuel pipes 

in the automotive industry or deion plates for protective 

switches in the electrical industry. 

CMS and RTM initiative 

Maintenance is an operational process that has considerably 

gained importance over the past years. It is 

becoming an increasingly decisive competitive factor. 

High machine and plant uptime is expected from 

the persons in charge. Maintenance decisively contributes 

to value retention and increase in value of plants 

and infrastructure. It considerably influences the plant 

uptime and productivity and effectively increases the 

operating result. 

Maintenance has gained more and more importance 

at the production plant of cold-rolled steel strip in 

Düsseldorf, Germany. 

In view of the constantly increasing interconnectedness 

of maintenance within the company, with machine 

and plant builders as well as with external service 

providers, knowledge and information management 

as well as the management of interfaces and partners 

are becoming more and more important. Downtime 

is to be minimised, strict cost management to be implemented 

and product quality to be ensured. 

The company looked into these approaches before the 

start of the project, searching for a holistic approach 

for monitoring of the most important machine components 

and aggregates and for signalling of unplanned 

failures or maintenance requirement in due 

time. 

Project approach and application examples 

By means of an optimisation concept, the maintenance 

strategy was subdivided into reactive, preventive 

and condition-based measures based on the failure 

characteristics of the respective machines and 

equipment. After the general overhaul of the skin pass 

mill WD 68 this system was chosen as pilot project. The 

selection of the below components was carried out based 

on certain evaluation criteria taking into account 

risks and potentials. 

Diagnostic electronics used 

By means of the diagnostic electronics VSE001 it is possible 

to continuously and simultaneously analyse and 

evaluate the measured signals of up to 4 vibration sensors 

with the octavis technology. Pre-alarm and alarm 

are electrically signalled via switching outputs. The trend 

can be electrically signalled via the analogue output. 

The diagnostic electronics save 2000 values. Using 

the Ethernet interface the decentralised diagnosis 

can also be integrated into higher-level systems. Due 

to the compatibility of the data (OPC) the diagnostic 

values can be easily integrated into all usual visualisation 

environments and can be made accessible to remote 

diagnosis within the framework of teleservice 

concepts. 

The accelerometer VSA001 serves for measured data 

acquisition for the octavis diagnostic electronics type 

VSE001. The special analogue output ensures the correct 

transmission of high-frequency vibration signals 

over distances of up to 30m. The compact and robust 

design provides good long-term stability even under 

adverse environmental conditions. Due to the use of 

silicon technology the sensor is both long-term stable 

and temperature independent. 

Project approach and application examples 

In the first project stage the possibilities of octavis for the 

monitoring of rotating parts were quickly identified, and 

so the stripping roller component in the reducing mill WR63 

was integrated into the concept. A component which frequently 

fails, due to the permanent influence of emulsions. 

In case of a failure, the rolling characteristics of the 

rollers as regards the rolling material are no longer ensured. 

Result: a blocking stripping roller which causes stress 

marks on the material surface. This leads to a reduced quality 

and consequently to the reject of an entire coil. 

Condition monitoring system 

The lifetime of the component is about 3 to 4 weeks. Currently, 

the maintenance activity is a preparatory action 

with the possibility of replacing the stripping roller component 

in about 20-30 min. during a coil replacement. 

Due to the continuous monitoring with octavis connected 

to the RTM system, the maintenance message is 

sent by e-mail in due time, about 2 hours before the unplanned 

production interruption. 

Real-time maintenance 

RTM operates in real time. Sensors and controllers constantly 

monitor the physical measured variables that 

depend on the degree of wear, such as vibration, temperature, 

pressure, tightening torque or volumetric 

flow. When a limit value is exceeded, pre-alarm or main 

alarm as well as a corresponding maintenance rule are 

triggered. 

The maintenance rules are individually adapted to the 

equipment. When a limit value is exceeded, maintenance 

messages / orders are triggered accordingly. The 

messages are transmitted to the maintenance staff by email. 

The corresponding workflow can be specifically adapted 

to the company's requirements. 

With these positive findings, measured values from data 

blocks of S7 controllers, such as for example current, 

rotational speed and position as well as the data of a laser 

for controlling the material surface were integrated as 

significant measured variables in a next step. Here as well, 

already existing important data are transmitted into 

the RTM via the OPC server as an open data interface and 

are stored there with limit values. 

For the maintenance staff at Hille & Müller it was important

offer rugged pressure sensors

Vision Cameras

The CR Series of compact 

GigE Vision high speed cameras 

features the ultra sensitive 

CR600x2 and the ultrafast 

CR5000x2. Both of these 

versatile cameras benefit 

from Multisequence and 

Multisegment facilities. Typical 

applications for these cameras include: process analysis 

in machine building, optimization of production workflow, 

material testing, research and development, combustion 

and crash test and explosive testing. The CR5000x2 

offers an extremely high frame rate of 5,000fps for capture

of operating in low light levels, the CR5000x2 features 

a resolution of 512x512 pixels, or 1024x1024 pixels using the

Wireless Transmitter

The Rosemount 848T wireless temperature 

transmitter for high density 

temperature measurement 

includes a new EDD (Electronic 

Device Display) user interface that 

provides simple, graphical screens 

to deliver important configuration 

details and other information. Mounting and sensor 

connection hardware also exhibit the ease-of-use. The wireless 

transmitter monitors up to four independently configurable 

RTD, thermocouple, ohm, millivolt and 4–20mA 

inputs, allowing users access to more of these important 

temperature measurements. The resulting increased 

visibility to plant operations allows for proactive maintenance 

and monitoring of key assets. These include motor 

bearings that drive pumps, fans and compressors, as well 

as heat exchangers, tanks, reactors and boilers. The device 

is self-powered and utilises SmartPower technology 

to provide an intrinsically safe power module with long 

battery life. Not only are installation costs minimised by 

eliminating the signal wiring, but the sensor wiring costs 

are reduced by being able to mount the device closer to

Software Platforms

The PCA3000 and PCC 

software platforms have 

been developed and 

equipped with new functions, 

aimed at making 

the data analysis faster 

and totally targeted, but 

above all easier. The important 

product and batch-related process data that 

is recorded online can be delivered as soon as the 

batch is completed – quasi “on demand” – in various 

output formats by e-mail to the important recipients. 

A production system that is supported by these platforms 

conveys the process data quickly, reliably and safely 

– and this is done without involving people. This customer 

benefit helps to reduce the cost of recording the 

process data, which is an essential accompaniment 

to production. The option of designing your own 

“output forms”, which allows you to put your own company 

logo and present your report data in a company-specific 

way, in various output formats, has made

Code-reading Systems 

for industrial applications 

The stationary 1D/2D code 

readers, which feature high 

protection rating IP67, can 

be used for reading data 

matrix codes such as direct 

part marks (DPMs) on objects 

under difficult ambient 

conditions in an industrial

to its flexible lighting options,

new Simatic MV440 1D/2D code reading system are

Digital Load Cells 

reduce compensation delays 

The C16i digital load cells come 

with an integrated 32-bit processor 

providing 256-bit encryption preventing 

interference from external influences 

such as EMC. It has a wide 

array of improved functions. Electronic 

off-center load compensation 

is easy to implement which is important 

for many typical applications, 

such as vehicle weighbridges. The 

procedure takes only a few minutes. A weight is applied 

to each corner of the platform and any mechanical 

off-center load error resulting from uneven loading is 

immediately calculated and compensation automatically 

applied. By comparison, compensation can often 

take some hours and may require hardware modifications 

with conventional setups using analogue load 

cells. These load cells feature optional automatic status 

messages to a superior host system enabling defective 

sensors to be quickly located and replaced. The status 

messages ensure timely maintenance contributing to higher 

availability. The load cells are available with maximum 

capacities of 20 t, 30 t, 40 t, and 60 t.

Turbocharger Speed Sensor 

for high volume production 

The turboSPEED TSSC series 

of sensors operates 

according to the eddy current 

principle thus providing 

several benefits. 

The sensor is cast in plastic 

and has a separate electronics 

unit, which can be 

integrated in the engine compartment separate from the 

turbocharger. Speeds of 200 to 400,000rpm can be measured 

accurately with the sensor. Due to the complex 

electronics and special linearisation, the sensor can measure 

on turbine wheels made from aluminium or titanium. 

Titanium is well known as a poor electrical conductor 

and is therefore generally difficult to measure. The 

electronics for each turbine model is configured and 

fixed afterwards for high precision. The low cost version 

of the sensor meets all necessary requirements for the automotive 

industry. The housing is protected to IP67; the 

electronics comply with the EMC requirements in the engine 

compartment. Different from conventional sensors 

for turbochargers, the new sensor does not measure 

on the shaft between the two turbine wheels.

displacement in rotating equipment.

fit-for-purpose rolling bearings and robust housings. 

In the non-locating position, a CARB toroidal roller 

bearing provides superior shaft misalignment tolerance, 

eliminating fretting corrosion, reducing heat and lowering 

maintenance costs. CARB bearings are designed to 

accommodate axial movement internally, with the roller 

position inside the bearing automatically adjusted to distribute 

load evenly along the roller contact length, irrespective

position. These bearings have an all steel construction 

and patented self-guiding symmetrical rollers, offering 

three times the life of conventional bearings, with lower

The services package includes consulting, planning and 

development, as well as installation, initiation and training. 

IEN: In the application story on page 6 of this issue, 

the term Real Time Maintenance (RTM) is mentioned 

several times. What exactly is RTM? 

Kempf: RTM is a so-called middleware in the area of 

condition-based maintenance. This means that critical 

information from the factory floor - e.g. from a 

PLC - is transferred to a maintenance planning software, 

e.g. SAP ERP EAM or R/3 PM. In the event of a 

foreseeable problem - which could be wear of mechanical 

parts or exceeding temperature limits - the 

person responsible for maintenance, apart from an 

e-mail or an SMS, automatically 

receives a report/order within SAP. 

That way, appropriate maintenance 

measures can be taken before 

the breakdown of a machine. 

This means that the condition of a 

machine is monitored continuously. 

Based on the pre-defined critical 

limits, the machine reports its 

own demand for maintenance. 

IEN: How are your services accepted 

by the machine operators and 

the machine building industry? 

Kempf: Understandably, operators 

tend to be a bit reserved when it 

comes to installing a new technology.

strategy, the first step for a machine operator would 

be to analyze what kind of machines are applied in 

an operation. In case of redundant machinery, the strategy 

might be reactive, which means I can afford to 

react only if a machine fails. If I have to replace machine 

parts after a certain period of time in order not 

to lose guarantee claims, my strategy should be pre-

IEN: From Process Analysis to Implementation: How 

long does a project like the one described above take, 

and when does it charge off for a machine operator? 

Kempf: In order to put into action the project at the 

steel strip manufacturer Corus Hille & Müller (see page 

6), it took us 8 weeks or 10 project days. Based on our 

experience, one can say that projects of those dimensions 

for all industry branches usually charge off 

within 1 to 1.5 years.

Eco-friendly and cost-saving: 

Energy efficient drives from NORD 

Beginning as early as 1995, NORD has 

supplied systems solutions comprising 

motors, gears and intelligent electronic 

controllers which optimize energy use 

throughout the power train. These 

extra efficient units yield savings of 

up to 40% in operating expenses compared 

with conventional drives. NORD's high-efficiency 

solutions are based on special designs and materials, such 

as larger copper windings and special shield metals within 

the stator of a three-phase motor. While that makes such 

drives somewhat more expensive, the premium is quickly 

compensated: in most cases, the power consumed ultimately 

accounts for 98% of the TCO of an electric motor. In many 

plants, e.g. applications with a considerable number of conveyors, 

presses or pumps, the energy demand of the drives 

has by far the most direct influence on the overall power 

bill. Energy efficient NORD motors comply with the European 

EFF1 norm as well as the North American EPAct, 

NRCan and NEMA MG-1 standards. Due to an opti-mized 

gear design and the use of special synthetic lubricants, mechanical 

wear is reduced and maintenance requirements 

are low for gears in energy efficient NORD drives.

Inverter-controlled Ex e drives: 

lighter and more cost-efficien 

NORD’s gas explosion-protected 

drives featuring “increased safety” 

(Ex e) are generally approved for 

speed-controlled operation with 

a frequency inverter. These geared 

motors are lighter by up to a fourth and cost up to 40% 

less than drives protected by a “flameproof enclosure” (Ex 

de) design. They are suitable for use in Zone 1 and 2 and 

with temperature class T3, and come with PTB-issued type 

approval certificates (“EG-Baumusterprüfbescheinigung”) 

which no longer stipulate a specific make of frequency inverter. 

They do, however, lay down various parameters for 

safe drive operation. Users should therefore seek individual 

advice from their drive manufacturer to determine if 

and how Ex e systems may be viable solutions for a given 

application. With more than 10,000 ATEX systems supplied 

annually at the time of writing, NORD is one of the 

most experienced specialists for explosion-protected drive 

technology. Custom-ized NORD ATEX solutions may include 

e.g. drives feasible for mounting in an inclined position, or 

drives suitable for applications with problematic conditions, 

such as cooling air temperatures above 40 °C, or particularly 

high axial or radial forces.

NORDBLOC type UNICASE geared motors 

NORD has enhanced its NORDBLOC 

line of compact UNICASE geared 

motors to support the integration of 

larger and stronger bearings, which 

results in a higher capacity for overhung 

and thrust loads or a longer 

bearing lifetime. At the same time, the drive units are 

lighter owing to FEM-optimized aluminum diecast housings, 

which also provide robust, natural corrosion protection 

making a paint finish unnecessary. As new features have 

been added to supplement proven UNICASE characteristics, 

the drives can also be installed more efficiently. The new 

models allow for direct and cost-efficient motor mounting, 

but also enable the attachment of very short, space-saving 

lightweight IEC adapters. Since the fitting dimensions remain 

unchanged, new generation models can easily re-place

in seven sizes of two- or three-stage gearboxes, NORDBLOC 

drives are suitable for rugged environments and a host of 

demanding applications. Proper ventilation of the housings 

is ensured in all mounting positions. All NORDBLOC

NORDAC-DA systems allow for flexible decentral 

drive control and require only a minimal 

wiring and installation effort.

DAC SK 100E series of electronic motor

A lot of limit switch applications 

are under harsh conditions 

or outdoor use, which 

may damage the switch and 

require a maintenance exchange. 

As the series MP700 

limit switches are IP67 sealed, 

an exchange also implies 

changing the wiring. This

ULTRA PRECISE XY MEASURE- 

MENT INSTRUMENT 

A new 50 nanometer resolution 

linear motor based 

XY stage, LXY25 series, 

incorporating cross roller 

linear bearing has been 

developed by SMAC. It 

has been used to solve a 

critical automotive part 

problem at a major Asian 

automobile manufacturer. 

The part is a machined 

aluminium casting with 

3 critical bores machined 

in it. Required tolerance 

is less than 4 micron on 

each bore... 



800KW DRIVE FOR NATURAL 

GAS TRANSPORT 

An 800kW drive from Vacon 

is making the 70,000 

ton liquid natural gas 

transport ship LNG Abuja 

easier to manoeuvre, 

particularly when it is in 

port. The drive, which 

was fitted and commissioned 

by marine power 

plant expert Wartsila Automation 

of Montrose, 

Scotland, is used in conjunction 

with the vessel's

BEARINGS FOR MARINE 

CURRENT TURBINES 

Tidal current turbines are 

among the latest developments 

in renewable energy. 

Installed undersea, the 

turbines are driven by the 

tidal flow of water. Bearing 

manufacturer NKE 

supplies the bearings for 

the gearboxes of these 

"underwater windmills".

VERSATILE AEROSPACE EPOXY 

FOR CRYOGENIC WIND TUNNEL 

A uniquely formulated 

epoxy adhesive from Master 

Bond has come to 

the rescue in an extraordinarily 

difficult cryogenic 

wind tunnel model bonding 

application. The state 

of the art wind tunnel 

poses a difficult challenge 

to engineering thermoplastics, 

not only in terms 

of the low temperatures 

and vacuum conditions, 

but in terms of thermal, 

thermal cycling and mechanical

plant for drinking water

WEIGHING BOATS DURING 

MANUFACTURING PROCESS 

Precia-Molen have supplied 

a weighing system 

which provides Sealine 

the ability to weigh a boat 

during manufacture and 

fitting out. Each boat is 

loaded by crane or hoist 

into a cradle resting on the 

weigh pads. The weights 

can be recorded at appropriate 

stages of the 

manufacturing process to 

ensure that the weight 

distribution and centre 

of gravity are within acceptable
