Lanxess officially opened its first US compound<strong>in</strong>g plant last month<br />

Lanxess officially opened its<br />
first compound<strong>in</strong>g plant for<br />
eng<strong>in</strong>eer<strong>in</strong>g plastics <strong>in</strong> the<br />
USA on 17 September. It has<br />
<strong>in</strong>vested US$20 million <strong>in</strong> the<br />
20,000 tonnes/year facility that<br />
is located <strong>in</strong> Gastonia, North<br />
Carol<strong>in</strong>a.<br />
The plant will produce<br />
Durethan and Pocan grades<br />
based on PA and PBT respectively.<br />
Target applications<br />
BYK Kometra has opened a<br />
new production build<strong>in</strong>g for<br />
plastics modifiers at its<br />
Schkopau site <strong>in</strong> Germany. The<br />
build<strong>in</strong>g is designed to house<br />
six mix<strong>in</strong>g reactors for the<br />
production of special surfaceactive<br />
copolymers that are<br />
used as adhesion promoters<br />
and impact modifiers.<br />
The company has <strong>in</strong>vested<br />
approximately E7 million <strong>in</strong> the<br />
new production build<strong>in</strong>g to<br />
meet the grow<strong>in</strong>g global<br />
demand for high-performance<br />
plastic modifiers. It will<br />
<strong>in</strong>crease its capacity for such<br />
additives by around 50%.<br />
The first reactor was<br />
officially started on 28<br />
<strong>in</strong>clude automotive components<br />
such as body parts, oil<br />
pans, coolant pipes, battery<br />
hous<strong>in</strong>gs, steer<strong>in</strong>g rods,<br />
pedals and pedal brackets.<br />
Gastonia is located on the<br />

southern USA. Many car<br />
manufacturers and component<br />
suppliers, <strong>in</strong>clud<strong>in</strong>g a number<br />
of German companies, have<br />
established plants <strong>in</strong> North<br />
and South Carol<strong>in</strong>a.<br />

Gastonia, we are now really<br />
close to our US automotive<br />

trade association has published<br />

Songwon has signed a<br />
long-term global distribution<br />
agreement with Sabo, the<br />
Italian-headquartered<br />
producer of monomeric and<br />

stabilizers (HALS).<br />
Songwon will work with<br />
Sabo on the regional HALS<br />
markets outside Europe where<br />
both companies see big<br />
potential for sales growth.<br />

Europe and Songwon will be<br />
free to distribute Sabo’s<br />

FRX breaks ground for<br />
flame retardant plant<br />
FRX Polymers has begun<br />
construction of its new<br />
manufactur<strong>in</strong>g plant for flame<br />
retardant polymers at<br />
Scheldelaan <strong>in</strong> Antwerp,<br />
Belgium. The ground-break<strong>in</strong>g<br />
ceremony was held on 20<br />
September and was followed<br />
by a reception at Antwerp City<br />
Hall hosted by the mayor.<br />
The plant is scheduled to<br />
open <strong>in</strong> dur<strong>in</strong>g Q4 2013 and<br />
will employ 35 operators. It<br />
will be the US company’s first<br />
fully commercial manufactur<strong>in</strong>g<br />
plant – it currently<br />
operates a pilot plant <strong>in</strong><br />
Chelmsford near Boston, USA,<br />
and a semi-works plant <strong>in</strong><br />
Switzerland.<br />
The new Antwerp plant is<br />
be<strong>in</strong>g constructed at Bayer’s<br />
chemical site where two key<br />
components of FRX’s plastics<br />
are also produced. The<br />
non-halogen flame retardant<br />
FRX breaks ground for its new commercial-scale flame retardant<br />

polyphosphonate homopolymers,<br />

are said to be tough, transparent<br />

state-of-the-art gr<strong>in</strong>d<strong>in</strong>g mach<strong>in</strong>e at its Malaysia<br />
service centre for regr<strong>in</strong>d<strong>in</strong>g pelletizer rotors. It says<br />
that it is now able to provide a faster and improved<br />
service to its customers <strong>in</strong> South East Asia.<br />
The Malaysia gr<strong>in</strong>d<strong>in</strong>g facility was established <strong>in</strong><br />
Kuala Lumpur <strong>in</strong> 2009 and is part of Automatik’s<br />

The new tailgate door is<br />

The global <strong>titanium</strong> <strong>dioxide</strong> (TiO ) pigment <strong>in</strong>dustry 2 volumes dropped by a massive 47% compared to the Plastics<br />

cont<strong>in</strong>ued to be implemented.<br />
In Ch<strong>in</strong>a, the government implemented measures to<br />
restrict the availability of credit to cool down an<br />
overheat<strong>in</strong>g property and hous<strong>in</strong>g market. These<br />
measures eventually worked their way down the supply<br />

resources comb<strong>in</strong>ed with a lack of <strong>in</strong>vestment <strong>in</strong> the<br />
<strong>in</strong>dustry <strong>in</strong> the past 10 years.<br />
TiO demand<br />
2<br />
The coat<strong>in</strong>gs sector accounted for 58% of TiO pigment<br />
2<br />
demand <strong>in</strong> 2011, with architectural coat<strong>in</strong>gs compris<strong>in</strong>g<br />
36%. Demand for architectural coat<strong>in</strong>g is driven by<br />
home re-sales, new construction, home ma<strong>in</strong>tenance<br />
and urban development.<br />
Plastics makes up the next largest demand driver for<br />
TiO pigment, account<strong>in</strong>g for 22% of demand <strong>in</strong> 2011. This<br />
2<br />
was followed by paper which dropped to 9% of demand.<br />
In 2011, global TiO demand grew by 1.4% to 5.39<br />
2<br />
million tonnes, with Ch<strong>in</strong>a’s share of global demand<br />
<strong>in</strong>creas<strong>in</strong>g from 11% <strong>in</strong> 2000 to close to 22% <strong>in</strong> 2011.<br />
Supply <strong>in</strong> 2011<br />
Seven global producers make up more than 64% of the<br />
global nameplate capacity: DuPont, Cristal Global,<br />
Tronox, Huntsman, Kronos Worldwide, Sachtleben and<br />
Ishihara Sangyo Kaisha (ISK). DuPont and Tronox<br />
operate only chloride route plants, while the other global<br />
producers operate plants that use both sulphate and<br />
chloride route technologies. European producer Sachtleben<br />
is the largest sulphate-only producer <strong>in</strong> the world.<br />
In 2011, <strong>in</strong>dustry production capacity grew from 6.00<br />
to 6.38 million tonnes, with most of the expansion<br />
occurr<strong>in</strong>g <strong>in</strong> Ch<strong>in</strong>a. The 60-plus plants <strong>in</strong> Ch<strong>in</strong>a now<br />
comb<strong>in</strong>e to account for 21% of global TiO capacity,<br />
2<br />
exceed<strong>in</strong>g that of DuPont with 19%. Asia-Pacifi c is now<br />
the biggest region <strong>in</strong> terms of capacity, with North<br />
America a distant second. Output peaked <strong>in</strong> the second<br />
quarter of 2011, but was negatively impacted by<br />
demand slowdown <strong>in</strong> the second half of 2011.<br />
Pigment producers start<strong>in</strong>g push<strong>in</strong>g up prices from<br />
mid-2010 assisted by the global shortage of pigment.<br />
Price <strong>in</strong>creases were announced on almost a monthly<br />
basis throughout the second half of 2010 and cont<strong>in</strong>u<strong>in</strong>g<br />
<strong>in</strong> 2011.<br />
The last major round of price <strong>in</strong>creases was an-<br />
nounced <strong>in</strong> March 2012, with most of the larger producers<br />
<strong>in</strong>dicat<strong>in</strong>g product prices <strong>in</strong>creases effective 1 April.<br />
There is some evidence that there has been customer<br />
resistance to further price <strong>in</strong>creases and prices have<br />
rema<strong>in</strong>ed fairly high, but static <strong>in</strong>to 2012 as a result of<br />
high <strong>in</strong>ventory and somewhat depressed demand.<br />
Dur<strong>in</strong>g 2011, most TiO pigment producers reported<br />
2<br />
record profi ts and marg<strong>in</strong>s as pric<strong>in</strong>g <strong>in</strong>creased at a<br />
much faster rate than operat<strong>in</strong>g costs.<br />
In the fi rst quarter, and for some <strong>in</strong> the second<br />
quarter of 2012, producers have cont<strong>in</strong>ued to enjoy<br />
healthy revenues at the higher pric<strong>in</strong>g po<strong>in</strong>ts (compared<br />
to the same time one year ago). However, look<strong>in</strong>g<br />
forward, <strong>in</strong>creas<strong>in</strong>g feedstock costs will have an impact<br />
on pigment producer marg<strong>in</strong>s, particularly for those<br />
that use higher TiO content material to feed plants.<br />

Outlook<br />
As long as pigment producers can rema<strong>in</strong> fi nancially<br />
stable and are able to manage suitable <strong>in</strong>ventory levels<br />
with variations <strong>in</strong> production, TZMI expects supply and<br />
demand to rema<strong>in</strong> relatively balanced <strong>in</strong> the next three<br />
to fi ve years. The probability of signifi cant new greenfi<br />
eld capacity com<strong>in</strong>g on l<strong>in</strong>e outside of Ch<strong>in</strong>a is limited,<br />
given the limitations <strong>in</strong> feedstock supply and fi nancial<br />
risks associated with the large <strong>in</strong>vestment.<br />
TZMI expects global TiO pigment demand to grow to<br />

5.51 million tonnes <strong>in</strong> 2013. So far demand growth <strong>in</strong><br />
2012 has contracted and the slowdown <strong>in</strong> Ch<strong>in</strong>a’s<br />
economic growth and cont<strong>in</strong>u<strong>in</strong>g debt woes <strong>in</strong> Europe<br />
may present further challenges to the <strong>in</strong>dustry go<strong>in</strong>g<br />
forward.<br />

Suppliers of fi bre re<strong>in</strong>forced thermoplastics cont<strong>in</strong>ue to<br />
push towards improved properties <strong>in</strong> order to penetrate<br />
higher-performance markets. For example, re<strong>in</strong>forced<br />
nylon is vy<strong>in</strong>g for applications that currently use metals,<br />
driven by the desire for lighter weight and other<br />
advantages. At the same time, re<strong>in</strong>forced polypropylene<br />
is mov<strong>in</strong>g <strong>in</strong>to areas previously occupied by re<strong>in</strong>forced<br />
nylon, driven by the desire for reduced cost.<br />
Improved impact resistance, tensile strength,<br />
stiffness and other properties can be achieved <strong>in</strong><br />
several ways. Fibre siz<strong>in</strong>g, which both improves fi bre<br />
process<strong>in</strong>g and provides <strong>in</strong>terfacial adhesion between<br />
the fi bre and the matrix, plays a signifi cant role <strong>in</strong><br />
improv<strong>in</strong>g properties, notes Yves De Smet, global fi bres<br />
and composites bus<strong>in</strong>ess unit manager at Ohio-based<br />
Michelman. Michelman’s new generation of FGlass<br />
fi bre siz<strong>in</strong>gs targeted for PP re<strong>in</strong>forcements, for<br />
example, are designed to help meet the need for<br />
improved properties.<br />
The trend to improved products encompasses not<br />
only improved fi nal product properties, but also<br />

Glass fi bre still dom<strong>in</strong>ates the fi bre re<strong>in</strong>forced<br />
thermoplastics market, but other types of fi bre are fi nd<strong>in</strong>g<br />
<strong>in</strong>creased use. For example, while carbon fi bre <strong>in</strong><br />
the recent past was used mostly <strong>in</strong> epoxy thermosets<br />
and high-temperature thermoplastics (such as PEEK),<br />
it is now be<strong>in</strong>g used more <strong>in</strong> PA and even PP, says<br />
Br<strong>in</strong>k.<br />
The <strong>in</strong>dustry is see<strong>in</strong>g a new focus on localized<br />
development. While <strong>in</strong> the past, mult<strong>in</strong>ational fi bre<br />
producers focused on the big US market and then push<strong>in</strong>g<br />
those products <strong>in</strong>to the rest of the world, they are<br />
beg<strong>in</strong>n<strong>in</strong>g to focus more on regional needs, such as<br />
develop<strong>in</strong>g fi bres specifi cally for applications <strong>in</strong> Ch<strong>in</strong>a,<br />
notes De Smet.<br />
Owens Corn<strong>in</strong>g, for example, opened its Ch<strong>in</strong>a<br />
Composites Center <strong>in</strong> September. “The state-of-the-art<br />
science and technology facility will enable us to work<br />
closely with our customers <strong>in</strong> Ch<strong>in</strong>a to develop<br />
solutions specifi c to this market,” says Steve Zirkel,<br />
general manager of the global thermoplastics bus<strong>in</strong>ess<br />
at Owens Corn<strong>in</strong>g.<br />
Key markets<br />
Glass-fi bre re<strong>in</strong>forced thermoplastics are expected to<br />
grow at 5-6% annually over the next several years,<br />
driven by <strong>in</strong>creas<strong>in</strong>g demand <strong>in</strong> automotive, electrical/<br />
electronics and household appliance applications, notes<br />
Zirkel. They offer unique value compared to traditional<br />
materials.<br />
In automotive, <strong>in</strong> particular, glass re<strong>in</strong>forced<br />
thermoplastics offer value by reduc<strong>in</strong>g weight and<br />
<strong>in</strong>creas<strong>in</strong>g strength and design fl exibility. The needs of<br />
automotive applications are a signifi cant driver for fi bre<br />
development.<br />
Owens Corn<strong>in</strong>g’s 248A and PerforMax 249A short<br />
glass fi bres for PP, <strong>in</strong>troduced last year, are be<strong>in</strong>g used<br />
<strong>in</strong> automotive applications applications that require high-perforhigh-performancemance<br />
mechanical properties, such as door<br />
modules, front ends and air <strong>in</strong>take manifolds.<br />
It is claimed that compounds compounds made made with<br />
the fi bres can can compete with short glass<br />
fi bre polyamide (PA) and LGF-PP. “The<br />
fi bres have improved process<strong>in</strong>g and<br />
allow users to meet <strong>in</strong>creas<strong>in</strong>gly high<br />
standards while reduc<strong>in</strong>g system<br />
cost. These benefi ts present new<br />
opportunities for PP compounders<br />
to expand <strong>in</strong>to new areas,” adds<br />
Zirkel.<br />
In electrical and electronics<br />
applications, applications, the next generation generation of fi bre re<strong>in</strong>forced re<strong>in</strong>forced<br />
thermoplastics will need to be lighter, stronger, and<br />
stiffer <strong>in</strong> order to allow th<strong>in</strong>ner parts. “Particularly <strong>in</strong><br />
hand-held consumer electronics, thickness can be<br />
measured <strong>in</strong> millimetres. AGY is respond<strong>in</strong>g to this<br />
trend for materials that deliver performance beyond the<br />
traditional E-Glass chopped fi bre by develop<strong>in</strong>g<br />
specialty materials,” says Drew Walker, president of<br />
AGY. The company announced <strong>in</strong> May that it has<br />
<strong>in</strong>creased production of its S-2 Glass fi bre re<strong>in</strong>forcements<br />
by 20%, with the capability to further <strong>in</strong>crease<br />
volumes if needed. S-2 Glass fi bres are used particularly<br />
when higher part stiffness and higher temperature<br />
performance is needed, says Walker.<br />
PPG <strong>in</strong>troduced three new ChopVantage chopped<br />
strand fi bre products this year that target benefi ts<br />
needed <strong>in</strong> key applications.<br />
● ChopVantage HP3270 is a 10 micron chopped strand<br />
fi bre for PP that offers improved chemistry for dry-asmoulded<br />
(DAM) properties and high performance <strong>in</strong> hot<br />
detergent solutions. Target applications <strong>in</strong>clude<br />
automotive and appliances, such as <strong>in</strong> washers and<br />
dryers where white colour characteristics are critical.<br />
● ChopVantage HP3613 is a 13 micron fi bre with<br />
proprietary siz<strong>in</strong>g chemistry for PA applications. It<br />
offers high hydrolysis resistance <strong>in</strong> long-life coolant<br />
systems and meets US Food and Drug Adm<strong>in</strong>istration<br />
and EU food compliance requirements as well as<br />
potable water guidel<strong>in</strong>es.<br />
● ChopVantage HP3730 chopped strand fi bre glass<br />
offers excellent dry-as-moulded properties and<br />
hydrolysis resistance <strong>in</strong> thermoplastic polyesters. It can<br />
also be used to improve mechanical properties <strong>in</strong><br />
biodegradable plastics such as PLAs (polylactic acids),<br />
PHAs (polyhydroxyalkanoates) and PTTs (polytrimethyleneterephthalates).<br />

chopped strand glass fibres. ThermoFlow 672 is<br />
designed for re<strong>in</strong>forced PA compounds used <strong>in</strong> critical<br />
components <strong>in</strong> the automotive, E&E and consumer<br />
goods markets. It is claimed to deliver higher impact<br />
and tensile strength properties while reta<strong>in</strong><strong>in</strong>g the high<br />
extruder throughput capabilities of exist<strong>in</strong>g Thermo-<br />
Flow chopped strand products for PP re<strong>in</strong>forcement.<br />
The company is also expand<strong>in</strong>g glass fibre production<br />
at its plant at Trnava <strong>in</strong> Slovakia to meet expected<br />
<strong>in</strong>creased demand for lightweight automotive structures.<br />
An expanded furnace is due to be <strong>in</strong> operation at<br />
the facility by the f<strong>in</strong>al quarter of this year. This will<br />
enable it to <strong>in</strong>crease production capacity for some of its<br />
chopped strand and rov<strong>in</strong>g products by up to 40%,<br />
<strong>in</strong>clud<strong>in</strong>g ThermoFlow chopped strands for thermoplastics<br />
and StarRov rov<strong>in</strong>gs for long-fibre compounds.<br />
Respond<strong>in</strong>g to regulatory issues<br />
A recent focus for fibre and compound producers has<br />
been replac<strong>in</strong>g products with new materials designed to<br />
be compliant with recent and upcom<strong>in</strong>g regulations,<br />
such as the EU’s REACH and the EU plastics materials<br />
and articles <strong>in</strong>tended to come <strong>in</strong>to contact with food<br />
regulation (Plastics Implement<strong>in</strong>g Measure or PIM).<br />
This replaced the Plastics Directive <strong>in</strong> 2011, although<br />
the full effects of the regulation are still be<strong>in</strong>g developed<br />
and implemented. The PIM regulation <strong>in</strong>cludes<br />
Good Manufactur<strong>in</strong>g Practice (GMP) requirements and<br />
lists authorized substances.<br />
Glass fibres have been listed <strong>in</strong> PIM as an authorized<br />
additive without limitation. Siz<strong>in</strong>gs are not specifically<br />
mentioned <strong>in</strong> PIM, but, because many siz<strong>in</strong>gs are<br />
polymeric, it seems to be the <strong>in</strong>tent of the EU Commission<br />
to compel siz<strong>in</strong>g monomeric components to be<br />
listed <strong>in</strong> the PIM, accord<strong>in</strong>g to Michelman’s regulatory<br />
experts. Currently, suppliers have until 31 December<br />
2015 to comply by submitt<strong>in</strong>g necessary data <strong>in</strong> support<br />
of <strong>in</strong>clusion of their constituents with<strong>in</strong> the PIM,<br />
although this may change.<br />
Food contact applications such as household<br />
appliances, to which PIM applies, are a small but<br />
grow<strong>in</strong>g market for fibre re<strong>in</strong>forced thermoplastics. In<br />
addition, many companies want all components,<br />
regardless of application, to meet food-contact<br />
requirements. However, some traditional fibre siz<strong>in</strong>gs<br />
<strong>in</strong>clude components that are not on the PIM positive<br />
list. For example, siz<strong>in</strong>gs designed for polyamides (PAs)<br />
often use polyurethane chemistry that may conta<strong>in</strong><br />
hydraz<strong>in</strong>e, which is not on the PIM positive list.<br />
Siz<strong>in</strong>g up for food contact<br />
Michelman is <strong>in</strong> the process of develop<strong>in</strong>g a l<strong>in</strong>e of<br />
polyurethane siz<strong>in</strong>gs that are hydraz<strong>in</strong>e free, and the<br />
company recently developed a solvent-free PA dispersion<br />
that is compliant with the PIM directive. Michelman’s<br />
PA845, the first product based on this new<br />
chemistry, is designed for carbon fibres <strong>in</strong> high-temperature<br />
res<strong>in</strong>s. “PA845 provides an option for some<br />
applications that had been us<strong>in</strong>g polyimide chemistry,<br />
which provides very high thermal stability but is difficult<br />
to use both <strong>in</strong> fibre coat<strong>in</strong>g and <strong>in</strong> compound production.<br />
PA845 is much easier to process, and provides high<br />
thermal stability, although not as high as polyimides<br />
such as HP1632,” expla<strong>in</strong>s Br<strong>in</strong>k.<br />
Owens Corn<strong>in</strong>g <strong>in</strong>troduced its FoodContact choppedstrand<br />
glass, designed to meet the new EU regulation’s<br />
requirements and to be used <strong>in</strong> consumer appliance<br />
and food manufactur<strong>in</strong>g products. “While this solution<br />
was developed to help our customers meet the EU<br />
regulation, we see broader application globally as it<br />
relates to susta<strong>in</strong>ability and the general safety of food<br />
and water,” says Zirkel. “The GMP requirements will<br />
hold companies to a greater level of accountability<br />
across their entire supply cha<strong>in</strong>.”<br />
The automotive <strong>in</strong>dustry <strong>in</strong> the last several years has<br />
honed <strong>in</strong> on reduc<strong>in</strong>g volatile organic compounds (VOCs)<br />
and odours. Recent work has shown that, while the<br />
res<strong>in</strong> and its additives can be VOC contributors, the fibre<br />
siz<strong>in</strong>g, despite its low level, can contribute to VOCs, and<br />
siz<strong>in</strong>g producers have worked to reduce VOCs.<br />
The <strong>in</strong>dustry is also see<strong>in</strong>g demand for products<br />
without alkyl phenol ethoxylate (APE), a surfactant that<br />
is a potential endocr<strong>in</strong>e disruptor and is restricted <strong>in</strong><br />
some markets. APE has already been phased-out of its<br />
largest market <strong>in</strong> detergents, and so new siz<strong>in</strong>g<br />
products are generally designed without APE.<br />
The use of bioplastics <strong>in</strong> long-term, high-performance<br />
applications cont<strong>in</strong>ues to grow, but typical<br />
bioplastics frequently need to be re<strong>in</strong>forced <strong>in</strong> order to<br />

Natural fi bres are often considered considered <strong>in</strong> <strong>in</strong> such applications<br />
because they do not detract from the<br />
percentage of bio-content, and new<br />
bio-based fi bre re<strong>in</strong>forcements are<br />
be<strong>in</strong>g <strong>in</strong>troduced.<br />
Evonik recently launched<br />
Vestamid Terra HS and Terra DS<br />
rayon-fi bre re<strong>in</strong>forced, bio-based PA<br />
compounds. The rayon (man-made cellulose)<br />
fi bres are produced from wood residues. They are<br />
claimed to offer improved re<strong>in</strong>forc<strong>in</strong>g properties<br />
compared to conventional natural fi bres, some of which<br />
also have problems with odour <strong>in</strong> the end product.<br />
Natural fi bres, however, are not typically able to<br />
achieve the same property improvements as glass<br />
fi bres, mak<strong>in</strong>g glass a good option for some bioplastics<br />
applications, notes Udo Erbstoesser, representative for<br />
Lanxess, which is <strong>in</strong> the process of <strong>in</strong>creas<strong>in</strong>g capacity<br />
at its Antwerp glass fi bre plant by 10%. To meet the<br />
trend for “eco products”, Lanxess recently began<br />
offer<strong>in</strong>g milled fi bres based on recycled glass fi bres.<br />
Similarly, a new product from fi breglass company 3B,<br />
designed to be <strong>in</strong> l<strong>in</strong>e with the company’s susta<strong>in</strong>ability<br />
vision, is milled fi bre MF 01 ER (which stands for<br />
‘eco-responsible’). It is the fi rst product <strong>in</strong> a new<br />
generation of milled fi bres made from glass valoris<strong>in</strong>g<br />
material, a manufactur<strong>in</strong>g by-product. The product<br />
provides cost-performance between m<strong>in</strong>eral fi llers and<br />
standard glass re<strong>in</strong>forcements. Its re<strong>in</strong>forcement and<br />
fl ammability performance enable it to be used <strong>in</strong><br />
th<strong>in</strong>-walled electrical and electronic applications, as well<br />
as other areas, such as automotive and consumer goods.<br />
Another way to make fi bre re<strong>in</strong>forcements susta<strong>in</strong>able<br />
is recycl<strong>in</strong>g carbon fi bres. The Aircraft Fleet<br />
Recycl<strong>in</strong>g Association is a composite recycl<strong>in</strong>g network<br />
that has been <strong>in</strong>volved with recover<strong>in</strong>g carbon fi bre<br />
from aircraft for several years.<br />
Compounder RTP Company is us<strong>in</strong>g carbon fi bres<br />
reclaimed from Boe<strong>in</strong>g airplane manufactur<strong>in</strong>g scrap<br />
to produce compounds that are moulded <strong>in</strong>to kayak<br />
paddle blades. The premium, aircraft- grade carbon<br />
fi bre was able to meet performance requirements at a<br />
lower fi bre load<strong>in</strong>g, which allowed the moulder to also<br />
meet the aesthetic requirements. The moulder noted<br />
that the system cost difference between the recycledcontent<br />
carbon fi bre compound and the alternative<br />
virg<strong>in</strong> fi bre was <strong>in</strong>signifi cant.<br />
Another company, Germany-based CarboNXT, is<br />
dedicated to produc<strong>in</strong>g recycled carbon fi bres. The<br />
company was founded <strong>in</strong> 2010 by its hold<strong>in</strong>g company,<br />
Karl Meyer Group, an environmental and disposal<br />
service provider, which also runs the where CFK Valley<br />
Stade Recycl<strong>in</strong>g company that provides the recycled<br />
carbon fi bres to CarboNXT for chopp<strong>in</strong>g or mill<strong>in</strong>g.<br />

Extruder barrel alignment is one of the most important<br />
factors beh<strong>in</strong>d an effi cient plastics extrusion process,<br />
be it a fi lm, pipe or compound<strong>in</strong>g extrusion l<strong>in</strong>e. The<br />
relationship between the rotational centre of the thrust<br />
shaft <strong>in</strong> the gearbox and that of the screw is vital.<br />
Here is a defi nition of extruder barrel alignment:<br />
“Position<strong>in</strong>g the extruder barrel at the supports and the<br />
feed throat <strong>in</strong> such a way that the barrel mechanical<br />
centre is concentric with the gearbox thrust shaft<br />
rotational centre (with<strong>in</strong> a set of tolerances) under<br />
normal operat<strong>in</strong>g conditions.”<br />
That’s a big statement – and is not always easy to<br />
accomplish.<br />
Misalignment can cause excessive screw wear and<br />
barrel wear. If this is severe enough, the screw can fail<br />
prematurely through the fatigue caused by the cyclic<br />
bend<strong>in</strong>g of the screw as it rotates <strong>in</strong> the barrel. The<br />
clearance opened up between the screw and barrel will<br />
reduce effi ciency and throughput.<br />
These days, facilities demand ever more production<br />
from exist<strong>in</strong>g equipment. If a poorly aligned extruder<br />

system were to operate for 5,000 hours prior to failure,<br />
it would be productive for 625 shifts (8 hours/day, 5<br />
days/week) – or about 2.4 years prior to a component<br />
failure. There aren’t many production facilities operat<strong>in</strong>g<br />
at such low rates. Most work at least two shifts per<br />
day, for six days a week. With the same 5,000-hour<br />
Mean Time Between Failure (MTBF), the system will<br />
last for just one year before break<strong>in</strong>g down.<br />
As well as lost production revenues, the cost of a<br />
screw can be US$30,000 or more (depend<strong>in</strong>g on size<br />
and application). A failure <strong>in</strong> the feed section of the<br />
extruder is even more expensive. Catastrophic failures<br />
can even cause component failures <strong>in</strong> the drive<br />
components (gearbox).<br />
An extruder system can be aligned <strong>in</strong> less than eight<br />
hours, and typically <strong>in</strong> less than four. That four-hour<br />
<strong>in</strong>vestment is likely to extend the life of the extruder<br />
barrel and screw and keep your facility do<strong>in</strong>g what it is<br />
meant to do: make product and move it out of the door.<br />

between the screw and the barrel opens up the design<br />

clearance and affects output: one major US manufacturer<br />
of barrels and screws estimates that a diametrical<br />
wear of 0.025-0.030<strong>in</strong> could reduce output by 60lb<br />
(27kg) per hour. How long would it take to notice this<br />
decrease <strong>in</strong> production? Are losses of half that amount<br />
small enough for the problem to cont<strong>in</strong>ue unnoticed?<br />
These numbers quickly get very big, but this can be<br />
m<strong>in</strong>imised with proper alignment at the time of<br />
<strong>in</strong>stallation.<br />
Alignment methods<br />
Historically, three methods have been used to align the<br />
extruder barrel to the gearbox thrust shaft: a level; a<br />
borescope; and laser alignment.<br />
Us<strong>in</strong>g a level can lead to misalignment because it<br />
does not take account of the horizontal position of the<br />
barrel: misalignment <strong>in</strong> the horizontal plane is as<br />
serious as that <strong>in</strong> the vertical plane.<br />
Another method is to use an optical borescope. A<br />
precision bore-mounted telescope is <strong>in</strong>stalled <strong>in</strong> the<br />
gearbox thrust shaft and “bucked-<strong>in</strong>” to the mechanical<br />
centre of the through hole. The eyepiece of the borescope<br />
has a precision crosshair, focused to <strong>in</strong>f<strong>in</strong>ity. The<br />
operator can then sight down the barrel and measure<br />
the displacement of the optical target at multiple po<strong>in</strong>ts<br />
along its length. However, accuracy can be low and can<br />
cause an apparent “accurate” alignment to fall outside<br />
the required tolerances.<br />
Laser-based extruder alignment systems offer<br />
better accuracy (typically to 0.001<strong>in</strong>), speed of measurement<br />
and report<strong>in</strong>g on the alignment of the barrel to the<br />
thrust shaft rotational centre. But the higher cost of<br />
such a system, and the time needed to learn to use it<br />
properly, can be daunt<strong>in</strong>g for a ma<strong>in</strong>tenance department.<br />
Simply buy<strong>in</strong>g a laser system does not qualify<br />
someone to perform precision alignment.<br />
A laser transmitter can quickly be qualified to project<br />
the true rotational centre of the thrust shaft at any po<strong>in</strong>t<br />
along the barrel. The laser beam strikes the surface of<br />
a Position Sensitive Detector (PSD) mounted <strong>in</strong> the<br />
barrel. Rather than us<strong>in</strong>g a crosshair and scale to<br />
measure displacement, the PSD accurately measures<br />
the centre of the laser beam to less than half a micron<br />
(0.0005mm).<br />
Depend<strong>in</strong>g on operator and mach<strong>in</strong>e configuration,<br />
laser-based barrel alignment measurements can be<br />
completed <strong>in</strong> about 30 m<strong>in</strong>utes with alignment data<br />
documented at each barrel support and at the feed throat.<br />
Gett<strong>in</strong>g a reference<br />
Care must be taken to use the correct reference when<br />
align<strong>in</strong>g extruder barrels. If the bore of the thrust shaft<br />
is used as the reference, it must be very accurate: the<br />
bore of the thrust shaft must be precisely concentric at<br />
both ends with the rotational centre of thrust shaft. A<br />
deviation as small as 0.002<strong>in</strong> can lead to severe barrel<br />
misalignment.<br />
If run-out <strong>in</strong> the thrust shaft bore is visible to the<br />
naked eye, it is <strong>in</strong> excess of 0.020<strong>in</strong>. It may not sound so<br />
bad, but the 0.020<strong>in</strong> of run-out alone is not the problem:<br />
the run-out divided by the length of the thrust shaft<br />
produces the error <strong>in</strong> the reference – and the catastrophic<br />
error <strong>in</strong> the alignment at the die end of the barrel.<br />
Consider this 0.020<strong>in</strong> run-out. The thrust shaft on<br />
this mach<strong>in</strong>e was 30<strong>in</strong> long, giv<strong>in</strong>g a measurement<br />
error of 0.00066<strong>in</strong> per <strong>in</strong>ch of barrel length. This was a<br />
7<strong>in</strong> diameter barrel with a 24:1 L/D ratio, giv<strong>in</strong>g a 168<strong>in</strong><br />
barrel length.<br />
But its 0.00066<strong>in</strong> per <strong>in</strong>ch angular error creates a<br />
0.110<strong>in</strong> error <strong>in</strong> the measurement, if the thrust shaft<br />
bore is used as a reference for the alignment. A<br />
borescope operator will be read<strong>in</strong>g close to zero, when<br />
<strong>in</strong> fact that position is almost 0.125<strong>in</strong> out of alignment.<br />

If this example was a 40:1 extruder barrel, the<br />
misalignment would be 0.180<strong>in</strong>. If the the run-out were<br />
only 0.002<strong>in</strong>, misalignment would equate to 0.011<strong>in</strong><br />
for the 24:1 and and 0.18<strong>in</strong> for the 40:1 – which is is<br />
greater than our allowable alignment toler- tolerances.<br />
Tw<strong>in</strong>-screw extruders<br />
A tw<strong>in</strong>-screw extruder barrel<br />
has the same alignment tolerances<br />
as a s<strong>in</strong>gle-screw barrel.<br />
Although the measurement procedure is<br />
slightly different, the overall goal is is exactly<br />
the same: elim<strong>in</strong>ate unnecessary unnecessary wear and<br />
fatigue failures due to barrel misalignment.<br />
Laser measurement is much better for this type<br />
of barrel alignment. Typically, there is no thrust shaft<br />
with a l<strong>in</strong>e of sight hole to allow mount<strong>in</strong>g of a borescope.<br />
However, a laser transmitter can be mounted on<br />
the gearbox output shaft quite easily and barrel<br />
alignment can be measured <strong>in</strong> the same manner as a<br />
s<strong>in</strong>gle-screw extruder.<br />
We have performed an alignment on a 23mm<br />
tw<strong>in</strong>-screw extruder, which had a history of screws<br />
fail<strong>in</strong>g <strong>in</strong> less than 30 days. Typically, the screw would<br />
shear at the coupl<strong>in</strong>g end between the barrel and the<br />
gearbox (the th<strong>in</strong>nest section of the screw). We found<br />
the barrel out of position at the die end by 0.065<strong>in</strong> <strong>in</strong> the<br />
horizontal plane and 0.019<strong>in</strong> too high. Adjustments<br />
were made to the die end of the barrel <strong>in</strong> both the<br />
horizontal and vertical planes, which fi xed the problem.<br />
Some straightforward eng<strong>in</strong>eer<strong>in</strong>g analysis provides<br />
an approximation of some of the forces applied to the<br />
barrel and screw when there is 0.060<strong>in</strong> of misalignment<br />
at the die end of the barrel.<br />
A 1.5<strong>in</strong>, 24:1 screw will need around 450lbs of force<br />
to bend it 0.060<strong>in</strong>. For a 4<strong>in</strong>, 24:1 screw, this number<br />
rises to 9,500lbs of force. The force value for the 1.5<strong>in</strong><br />
diameter screw is compell<strong>in</strong>g on its own – and is the<br />
equivalent of operat<strong>in</strong>g the extruder with a motorcycle<br />
suspended from its mid-po<strong>in</strong>t.<br />
Support act<br />
The support structure under the barrel is critical to the<br />
life of the system and the quality of the alignment as<br />
the mach<strong>in</strong>e reaches normal operat<strong>in</strong>g temperatures.<br />
Most extruders have one or more mechanical supports<br />
under the barrel, which have three basic functions: to<br />
support the barrel and prevent it from sagg<strong>in</strong>g due to<br />
its weight; to act as an axial guide, allow<strong>in</strong>g the barrel<br />
to grow <strong>in</strong> length as the system heats up; and, most<br />
importantly, to provide a<br />
structurally sound method<br />
of mak<strong>in</strong>g precise vertical<br />
and horizontal adjustments to<br />
align the barrel with the thrust<br />
shaft rotational centre.<br />
Extruder barrel supports often have no<br />
mechanism for alignment, mak<strong>in</strong>g the job more<br />
diffi cult and expensive. The lack of jack<strong>in</strong>g bolts or<br />
shims should not be justifi cation for believ<strong>in</strong>g that the<br />
alignment process is unnecessary.<br />
As the extruder barrel heats up it will expand. If it is<br />
supported from below, it will rise <strong>in</strong> elevation as the<br />
barrel temperature reaches a stable operat<strong>in</strong>g po<strong>in</strong>t.<br />
This elevation affects barrel alignment. Thermal growth<br />
at the die end of the mach<strong>in</strong>e, as well as at any other<br />
supports, should be measured and accounted for as<br />
part of the alignment process.<br />
Our measurements have confi rmed a 0.0125<strong>in</strong><br />
change <strong>in</strong> the elevation on a 3<strong>in</strong> diameter barrel when<br />
heated to around 600˚F. That is a diametrical change.<br />
The centrel<strong>in</strong>e change <strong>in</strong> the vertical plane will be<br />
exactly half that (0.00625<strong>in</strong>). This means that a barrel,<br />
aligned to “zero” <strong>in</strong> the horizontal and vertical planes<br />
when cold, will be slightly misaligned at its work<strong>in</strong>g<br />
temperature.<br />
Every effort should be made to account for these<br />
changes when align<strong>in</strong>g the barrel <strong>in</strong> its cold state, but<br />
this is relatively easy to do with the latest measur<strong>in</strong>g<br />
equipment.<br />
Today’s manufactur<strong>in</strong>g environment demands<br />
maximum production at m<strong>in</strong>imal cost. Modern methodologies<br />
and measurement tools can streaml<strong>in</strong>e <strong>in</strong>stallation<br />
and ma<strong>in</strong>tenance to save time, money and frustration.<br />
Extrusion processes that are properly <strong>in</strong>stalled,<br />
aligned and ma<strong>in</strong>ta<strong>in</strong>ed will cont<strong>in</strong>ue to be profi table<br />
long after poorly <strong>in</strong>stalled and ma<strong>in</strong>ta<strong>in</strong>ed equipment<br />
has failed.<br />

Italy’s Fimic targets SCF-700<br />
at high throughput recycl<strong>in</strong>g<br />
Italy’s Fimic, which is represented<br />
exclusively <strong>in</strong> North<br />
America by ADG Solutions, has<br />
added a new <strong>screen</strong>-<strong>changer</strong><br />
that can handle higher<br />
throughputs for plastics<br />
recycl<strong>in</strong>g operations. The<br />
SCF-700 model can clean up<br />
contam<strong>in</strong>ated res<strong>in</strong>s at rates of<br />
6,000 to 10,000 lb/h (2,720 to<br />
4,535 kg/h).<br />
The <strong>screen</strong>-<strong>changer</strong> is said<br />
to be capable of handl<strong>in</strong>g scrap<br />
with up to 3% load<strong>in</strong>gs of<br />
contam<strong>in</strong>ants. Even contam<strong>in</strong>ants<br />

Fakuma 2012 | exhibition preview<br />
Germany’s largest plastics show of 2012 is tak<strong>in</strong>g place this month.<br />
We take a look at the latest compound<strong>in</strong>g related mach<strong>in</strong>ery and<br />
materials that are be<strong>in</strong>g shown at Fakuma<br />
Europe focuses on Fakuma<br />
The 22 nd Fakuma trade fair is tak<strong>in</strong>g place <strong>in</strong> Frie-<br />
drichshafen <strong>in</strong> Germany on 16-20 October. Approximately<br />
1,500 exhibitors are us<strong>in</strong>g the event to showcase<br />
their latest mach<strong>in</strong>ery, equipment and materials<br />
<strong>in</strong>novations.<br />
Accord<strong>in</strong>g to show organiser PE Schall, close to<br />
45,000 visitors attended last year’s exhibition. And<br />
although Fakuma is a predom<strong>in</strong>antly German event,<br />
more than 30% of those visit<strong>in</strong>g the 2011 show came<br />
from outside of the country.<br />
Fakuma has, <strong>in</strong> recent years, managed to deliver a<br />
grow<strong>in</strong>g attendance even while the European economy<br />
has struggled. To a large extent, this has been due to<br />
the strength of Germany’s manufactur<strong>in</strong>g sector<br />
together with the show’s location on the shore of Lake<br />
Constance. This puts it at the centre of a high technology<br />
manufactur<strong>in</strong>g region that extends beyond its home<br />
market <strong>in</strong>to Switzerland and Austria.<br />
The show is ma<strong>in</strong>ly focused on <strong>in</strong>jection mould<strong>in</strong>g,<br />
but that means it attracts many suppliers of polymers,<br />
compounds and masterbatch that serve this market. In<br />
addition, the extrusion hall (A6) features manufacturers<br />
of tw<strong>in</strong>-screw extruders, pelletizers and other equip-<br />
ment of <strong>in</strong>terest to the compound<strong>in</strong>g community.<br />
Over the follow<strong>in</strong>g pages we take a look at some of<br />
the compound<strong>in</strong>g-related products that are be<strong>in</strong>g<br />
displayed across the Fakuma 2012 fairground.<br />
Extruders and pelletizers<br />
KraussMaffei Berstorff (Hall A7, stand 7303/7304) is<br />

Higher fi ller load<strong>in</strong>gs require longer process<strong>in</strong>g<br />
sections to ensure that the particles are fully <strong>in</strong>corporated<br />
<strong>in</strong>to the plastics matrix, so the ZE extruders for<br />
this task feature process<strong>in</strong>g section lengths rang<strong>in</strong>g<br />
between 50 and 56 D. Two side feeders provide<br />
additional options for feed<strong>in</strong>g additives <strong>in</strong>to the<br />
process<strong>in</strong>g section, while three atmospheric degass<strong>in</strong>g<br />
systems and one vacuum degass<strong>in</strong>g unit are used to<br />
effi ciently remove unwanted gases from the extruder.<br />
“In the course of the last two years, KraussMaffei<br />
Berstorff has already sold 15 l<strong>in</strong>es for the production of<br />
highly fi lled PE or PP compounds with a talc or chalk<br />
share of up to 80%”, reports Dr Thomas W<strong>in</strong>kelmann,<br />
head of tw<strong>in</strong>-screw extruder process technology at<br />
KraussMaffei Berstorff <strong>in</strong> Hannover. The compounds<br />
are used <strong>in</strong> applications such as blown fi lm for carrier<br />
bags, sacks or construction fi lm.<br />

Feddem (Hall A6, Stand 6312) is <strong>in</strong>troduc<strong>in</strong>g its new<br />
FED 26 MTS tw<strong>in</strong>-screw extruder. This latest addition to<br />
the MTS range has a screw diameter of 26.6 mm, a Do/<br />
Di ratio of 1.55, screw speeds up to 1,200 rpm and drive<br />
power up to 28 kW. Its modular design allows it to be<br />
extended from 32 D to 42 D, 52 D or longer.<br />
It is the smallest model <strong>in</strong> the MTS range and it can<br />
be used as a laboratory extruder or for small-scale<br />
production of a wide variety of products <strong>in</strong>clud<strong>in</strong>g<br />
masterbatches and high-performance polymers.<br />
Production rates range from 10 to 150 kg/h.<br />
The design is similar to the larger MTS mach<strong>in</strong>es<br />
for reliable process scale-up. Its complete electrical<br />
system is <strong>in</strong>tegrated <strong>in</strong>to the frame and the mach<strong>in</strong>e<br />
stands on castors, mak<strong>in</strong>g it mobile and easy to move.<br />
As with larger models <strong>in</strong> the range, which go up to<br />
94 mm, the new mach<strong>in</strong>e is offered with a wide range of<br />
equipment option and accessories, while the screws<br />
can be supplied <strong>in</strong> a variety of steel grades from<br />
nitrided steel to special HIP alloys.<br />

Automatik Plastics Mach<strong>in</strong>ery (Hall A6, Stand 6202) is<br />
show<strong>in</strong>g the new generation of its Sphero 50 underwater<br />
pelletiz<strong>in</strong>g system. This features improved ergonomics<br />
and is designed for quick start-up and reliable<br />
process<strong>in</strong>g even with diffi cult materials.<br />
It is the smallest model <strong>in</strong> the Maag subsidiary’s<br />
Sphero range, suitable for handl<strong>in</strong>g throughputs from<br />
70 to 600 kg/h. Target applications <strong>in</strong>clude test<strong>in</strong>g<br />
plants and technical centres as well as smaller<br />
production plants.<br />
The pelletizer’s compact design <strong>in</strong>corporates all its<br />
components on a mobile frame that can be freely<br />
accessed from all sides for simplifi ed clean<strong>in</strong>g and<br />
product changeovers. Special attention was given to the<br />
new design of the cutter head <strong>in</strong> order to ensure the<br />
production of evenly shaped, high-quality pellets. In<br />
addition, the fl ow pattern <strong>in</strong>side the chamber has been<br />
optimized to m<strong>in</strong>imize dust generation from brittle<br />
materials, reduce wear when handl<strong>in</strong>g fi bre re<strong>in</strong>forced<br />
materials, and combat agglomeration with thermoplastic<br />

solvent black masterbatch based on PA 66 – Pace<br />

Another new addition to its PA range is Pace EL<br />
4303, a predispersion of 40% molybdenum disulphide <strong>in</strong><br />
PA 6. Molybdenum disulphide is well known as a low<br />

Pace Black 4357 has been developed by Colloids for<br />

or dispersion aids which can have an adverse affect on<br />
